How to Replace the Fuel Line on a 2016 Kymco MXU 500i

Preparation makes or breaks this repair. On a carbureted quad you can get away with improvising, because closing a petcock stops the fuel and gravity does the rest. The 2016 MXU 500i is fuel injected, and that means the line you are about to open is pressurized by a pump inside the tank and stays that way after the key comes out. Set the bench up properly, bleed the system deliberately, and the job goes smoothly. Rush it and you will find out how far pressurized gasoline travels.

Assembling Tools and Parts First

  • Nitrile or rubber gloves along with eye protection
  • An approved metal or fuel-rated plastic container for captured fuel
  • Replacement hose rated for fuel-injection pressure and matched to the original inside diameter, not general-purpose carburetor hose
  • Clamps appropriate to the fitting style on your machine, plus a quick-connect release tool if you find a locking coupler
  • Line-clamping pliers, which substitute for the petcock this model does not have
  • A socket set, screwdrivers, pliers, a razor knife, and more rags than you think you need

Ventilation deserves a plain statement rather than a footnote. Gasoline vapor weighs more than air, so it drops to floor level and drifts along the ground toward whatever might light it. That makes low airflow the priority: open the garage door all the way and set a fan on the floor pushing air outward, or do the whole job outside. Shut off appliances with standing pilot flames, keep the battery disconnected once the system is open, keep chargers and hot work lamps well away, and lay fuel-damp rags outdoors to dry rather than sealing them in a container.

Confirming the Fuel Delivery Setup

The 500i runs electronic fuel injection, so there is no shutoff valve beneath the tank and no float bowl to drain. Instead you interrupt the pump electrically and relieve pressure before opening a connection. The filter arrangement differs from a carbureted machine too: on injected models it typically sits inside the tank as part of the pump module rather than being an inline element you can reach on the visible hose.

Inspect both ends of the existing line before you buy parts. Some injected machines use straightforward clamped hose ends, others use a self-locking quick-connect that snaps onto a machined nipple and requires no clamp whatsoever. This is also a four-wheel-drive quad, which affects access more than procedure. The hose threads past front differential hardware and additional frame crossmembers, so plan on removing enough plastic to see the whole run instead of reaching blindly through a gap.

Why These Lines Give Up

Two independent processes wear the hose out. Externally, the plasticizers that keep rubber flexible migrate out and evaporate over the years, leaving a hard, glassy wall. Engine heat speeds that along, and once the hose has stopped flexing, vibration and chassis movement crack its surface. Dry climates accelerate the whole thing by drawing residual moisture out of the rubber.

Internally, ethanol-blended fuel is the problem. It pulls water vapor out of the air, and the mixture breaks down the inner liner until it softens, swells, and sheds fine particles toward the injector. Fuel sitting untouched for months adds gum and varnish that narrow the passage and glue the hose to its barbs. A line in this state can look acceptable from the outside while being compromised where it counts, and on a pressurized circuit that matters more than it would on a gravity-fed one.

Symptoms of a Failing Line

  • A strong fuel odor near the tank, sharpest right after shutdown while the circuit still holds pressure
  • A damp patch or small puddle underneath, keeping in mind that pressurized fuel often evaporates before it drips
  • Cracking, a chalky surface, or a hardened length that holds a crease when squeezed
  • Fuel-stained dust ringing a fitting, which indicates slow weeping under pressure
  • Bogging under load, stumbling on hard acceleration, or a lean condition as revs climb

The 499cc single draws very little fuel at idle, so a badly restricted hose can feel perfectly normal in the driveway and only reveal itself when the machine is working hard.

Bleeding the Circuit and Pulling the Hose

Relieve the pressure before touching a fitting. Pull the fuel pump fuse or relay, crank the engine until it stalls, shut the key off, then disconnect the battery negative cable. Remove the seat and enough bodywork to expose both the tank connection and the run toward the throttle body, and photograph the routing along with every clip and clearance point.

Set a pan underneath and lay a rag over the first fitting you open, since residual fuel remains even after bleeding. Walk any clamp well back along the hose before disturbing the joint. For a quick-connect, press the locking tabs squarely and pull straight off, never prying sideways, because aged plastic collars crack under leverage. Where a low-pressure section would otherwise drain, close it off with the clamping pliers.

Twist the hose gently to break the varnish bond at each barb rather than hauling on it, and if a section refuses to release, slit it lengthwise with the razor and peel it off. Note exactly how the line passes the front differential and each crossmember on this 4x4 chassis before it comes free.

Installing the Line and Verifying the Repair

Cut the new hose to match the original length. Extra hose sags into the front driveline or chafes on a frame tube, while a short piece pulls at both fittings as the engine moves on its mounts. Push each end onto its barb dry until it seats past the raised bead. Keep grease, oil, and silicone spray entirely away from the fittings; a lubricated sealing face gives pressurized fuel a channel to creep out, and clamp torque cannot correct it. Dip a stiff hose end in hot water and it will slide on without help.

Fit new clamps just behind the bead on each fitting and tighten evenly. If your machine uses a self-locking quick-connect at the tank, push it in until the collar clicks and then pull firmly to confirm the latch has taken, with no clamp added. Route the hose through its factory clips, clear of exhaust heat, the front driveline, and anything that moves with suspension travel.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle pressurizes the circuit and lets you inspect both joints while they are clean and dry. Check by sight and by touch, then start the engine and go over the connections again with a fresh rag while it idles. Several minutes of dry running earns the plastics going back on. If delivery still feels weak afterward, remember that the filter lives inside the tank on this machine and is the logical next step rather than anything on the hose you just replaced.
