Fuel Line Replacement on the 2016 Kymco MXU 450i

The first thing to establish on the 2016 MXU 450i is that you are working on a fuel-injected machine, not a carbureted one. The badge tells you as much, and it changes the approach completely. There is no petcock under the tank to shut off flow, the pump lives inside the tank, and the line between the tank and the throttle body holds pressure even after the key is off. Skipping the depressurization step is how owners end up with gasoline sprayed across a garage floor.

What Injection Changes About This Job

On a carbureted quad, you close a valve and the fuel stops. Here you have to interrupt the pump electrically and bleed the pressure out of the circuit before touching a fitting. The filter is also different: rather than an inline element you can see and replace, an injected machine like this geneRally carries its filter inside the tank as part of the pump module. That is worth knowing up front, because a new hose does nothing for a delivery problem caused by a clogged in-tank filter.

Connections vary too. Some fuel-injected machines use conventional clamped hose ends, while others use a self-locking quick-connect coupler that snaps onto a machined nipple and needs no clamp at all. Look at both ends of your line before you plan the repair, since a quick-connect requires a different technique and sometimes a small release tool. The 450i is also a four-wheel-drive machine, which means the line takes a slightly longer, more crowded path around front differential hardware and additional frame structure than a two-wheel-drive quad would.

Why the Hose Hardens and Cracks

Fuel hose ages from both surfaces. Externally, the plasticizers that keep rubber pliable slowly leave the material and evaporate, and the wall turns hard and glassy. Heat cycling from the engine speeds the loss along, and a hose that has stopped flexing cracks under vibration and chassis movement. Riders in dry, hot regions see this arrive earlier, since low humidity draws moisture out of the rubber and stiffens it from the outside in.

Internally, ethanol-blended gasoline degrades the liner. E10 pulls in water vapor, and the mixture softens the inner surface until it swells and starts shedding fine particles toward the injector. Long stretches of storage with that fuel standing in the system add gum and varnish, which restrict flow and bond the hose to its fittings. On a pressurized circuit the stakes are higher than on a gravity-fed one, because a weakened wall is holding pressure rather than simply carrying a column of fuel.

Symptoms Worth Acting On

  • A fuel smell around the tank that is strongest right after shutdown, while the system still holds pressure
  • A damp patch or small puddle on the skid plate or floor, though a pressure-side leak often atomizes and evaporates before it drips
  • Visible cracking, chalky texture, or a stiff length that holds a crease when pinched
  • A ring of fuel-stained dust at a fitting, which points to slow weeping under pressure
  • Bogging under load, stumbling on hard acceleration, or a lean-running condition at higher revs

On an injected machine, trust your nose as much as your eyes. Pressurized fuel escaping from a pinhole may never form a visible drip, and the odor is often the only early warning you get.

Tools and a Genuine Safety Note

  • Nitrile or rubber gloves and eye protection
  • An approved metal or fuel-rated plastic container for captured fuel
  • Replacement hose rated for fuel-injection pressure in the original inside diameter, not general-purpose carburetor hose
  • Fresh clamps suited to your fitting style, plus a quick-connect release tool if your machine uses a locking coupler
  • Line-clamping pliers, since there is no petcock here to stop flow
  • Screwdrivers, pliers, a socket set, a razor knife, and plenty of rags

Gasoline vapor is heavier than air, so it settles at floor level and travels along the ground toward anything that could ignite it. Ventilation low in the space is what matters, not an open window overhead. Work outdoors when possible, or open the garage door completely and set a fan on the floor moving air out. Shut off appliances with standing pilot lights, keep the battery disconnected once the system is open, and lay fuel-soaked rags outside to dry rather than sealing them in a can.

Relieving Pressure and Removing the Old Line

Start by killing the pump. Pull the fuel pump fuse or relay, then crank the engine briefly until it stalls, which burns off most of the pressure in the circuit. Turn the key off and disconnect the battery negative cable. Remove the seat and enough plastic to expose the tank and the hose run toward the throttle body, and photograph the routing along with every clip and clearance point.

Slide a drain pan underneath and lay a rag over the first fitting you open, because even a depressurized line holds residual fuel. If the connection uses a clamp, walk it well back along the hose before you disturb the joint. If it uses a quick-connect, press the locking tabs squarely and pull straight off without prying sideways, since aged plastic collars crack easily when levered. Where you need to isolate a low-pressure section, the clamping pliers do the job a petcock would have done.

Twist the old hose gently to break the varnish bond at the barb instead of yanking on it. If it refuses to release, slit it lengthwise with the razor and peel it away. Note how the line threads past the front differential and frame crossmembers on this 4x4 chassis as it comes free.

Seating the New Line and Checking the Seal

Cut the replacement to match the original length exactly, since excess hose chafes on the frame or fouls steering travel and a short piece pulls at both fittings. Push each end fully onto its barb dry, seating it past the raised bead. Do not use grease, oil, or silicone spray anywhere near the fittings; lubricant on a sealing face gives pressurized fuel an escape route no clamp can close. Hot water briefly softens a stiff hose end if it resists.

Set new clamps just behind the bead on each fitting and snug them evenly. If your machine uses a self-locking quick-connect at the tank, push until the collar clicks and then tug firmly to confirm it has latched, with no clamp needed or wanted there. Return the hose to its original clips, keeping it clear of the front driveline, exhaust heat, and anything moving with suspension travel.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle runs the pump and pressurizes the circuit, giving you a chance to inspect both connections while everything is still clean and dry. Look and feel for seepage at each joint, then start the engine and check again with a clean rag as it idles. Only after several minutes of leak-free running should the plastics go back on. If a delivery complaint remains after a clean install, the in-tank filter is the next place to look, since it does not sit on the visible line.
