A 2016 Brute Force 750 4x4i runs Kawasaki digital fuel injection, which means an in–tank pump, a pressurized supply hose, and no petcock anywhere on the tank to shut off flow. Once you accept that the line stays charged with fuel until you deliberately bleed it down, the rest of the work is ordinary wrenching.

Laying Out Parts, Tools, and a Clean Workspace

Everything below should be within arm's reach before the first fitting comes loose:

  • Nitrile or rubber gloves and eye protection
  • Fuel hose rated for injection pressure, sized to the original inside diameter rather than eyeballed
  • Replacement clamps matching the factory style, or a small clamp assortment
  • Line–clamping pliers to pinch off flow, standing in for the petcock this machine lacks
  • A sealed fuel–approved container and a low drain pan
  • Socket set, small flat–blade screwdriver, razor knife, and a stack of rags

Ventilation is not a formality with gasoline. The vapor is heavier than air and settles into a layer right where your face will be while you work under the tank, so open the shop door completely and set a fan on the floor to move air out of the space. Kill every ignition source in the room, appliance pilot lights included, and get fuel–soaked rags outside rather than piling them next to the machine.

Why Rubber Fuel Line Has an Expiration Date

Hose failure is a chemistry problem more than a mileage problem. Years of heat radiating off the 749cc twin cook the plasticizers out of the rubber, and the wall slowly turns stiff and glassy. A stiff hose cannot absorb vibration, so every mile of washboard road works small splits into the surface, typically at the bend just off a fitting.

Where the machine lives matters. Dry desert and mountain air draws moisture out of the hose wall and hardens it well ahead of schedule compared with a humid climate. Meanwhile, ethanol–blended gasoline attacks the liner from the inside, softening it and pulling in water that leaves gum behind. A Brute Force parked for months with E10 sitting in the line takes the worst of both processes at once. That is exactly how a hose that looks acceptable from the outside ends up delivering rubber particles to the injector.

Reading the Warning Signs

Watch and smell for these before a hose lets go on the trail:

  • Gasoline odor hanging around the front of the quad, strongest just after shutdown
  • A damp spot or small pool on the skid plate or garage floor
  • Hairline cracking, a chalky finish, or a hard section you can feel through a glove
  • Dust caked in a ring at a fitting where fuel has seeped and dried
  • Bogging, stumbling under throttle, or the machine behaving as if the tank is nearly empty

Since this is an injected model, small pressure–side leaks often atomize and disappear before they can drip, so an absence of puddles proves nothing. A persistent smell with nothing visible is reason enough to run a gloved hand along the full length of hose.

Bleeding Pressure and Removing the Old Line

Start by dropping the pressure. Remove the fuel pump fuse or relay, crank the engine in short bursts until it stalls out and refuses to restart, shut the key off, then disconnect the negative battery terminal. Only then should a wrench touch a fuel fitting.

Take off the seat and the front plastics that block access to the tank outlet and the hose run toward the throttle body. Slide the drain pan underneath and keep a rag wrapped around each fitting as you open it, because the hose holds a slug of fuel even fully depressurized. Move worm–gear or spring clamps well back along the hose before you disturb the connection. Quick–connect couplers require pressing the locking tabs squarely and pulling straight off; prying at an angle snaps collars that have grown brittle over the years.

Where varnish has glued the hose to a barb, rotate it gently to break the bond instead of hauling on it. A truly stuck hose should be slit lengthwise with a razor and peeled off so the fitting survives. Note each clip, guide, and clearance point as the old piece comes out. The selectable four–wheel–drive layout on this Brute Force puts front differential hardware and extra frame structure near the hose path, so there is more to thread past than on a 2WD quad and the original routing is worth photographing.

Fitting and Securing the Replacement

Cut the new hose to the same length as the old one. Extra slack chafes against frame edges or interferes with steering, and a short piece stretches at the fittings. Slide each end fully onto its barb with nothing on the surfaces. Grease, oil, and spray lubricant have no place here, since a slick sealing surface gives pressurized gasoline a path to creep out under the clamp. Soften a stubborn end in hot water for a few seconds instead.

Position new clamps just behind the raised bead on each fitting and tighten them evenly to a firm seal without cutting into the hose. If your machine uses a self–locking quick–connect at the tank, push until it clicks and then pull to confirm it has latched. That fitting needs no clamp and adding one can distort it. Route the finished hose back through every original clip so it stays away from the driveline and exhaust heat.

Leak Check and Final Assembly

Reinstall the pump fuse, Reconnect the battery, and turn the key on and off several times without starting the engine. Each cycle runs the pump and pressurizes the hose, which lets you inspect both joints dry and unhurried. Wipe them, look, and feel for beading fuel. Fire the engine next, watch at idle, snap the throttle a few times, and inspect once more. When several minutes of running produce nothing, the plastics can go back on.

Last thing to keep in mind on a 2016 Brute Force 750 4x4i: the fuel filter is integrated into the pump module inside the tank rather than mounted inline where you can reach it. A new hose cannot fix a plugged filter, so if the engine still acts fuel starved after a clean, dry installation, the in–tank assembly is your next diagnostic stop.
