Know Your Fuel System Before You Touch a Fitting

Every decision in this job traces back to one fact about the 2016 Rubicon FM6: it is fuel injected. Honda's PGM-FI setup feeds the 475cc single from an electric pump mounted inside the tank, which means the hose you are about to replace holds pressure whenever the ignition is live. There is no petcock under the tank to shut off flow the way a carbureted quad from the early 2000s gives you, and there is no inline filter hanging in the open where you can spot it. Treat the line as pressurized from the moment you pop the seat off and the rest of the work stays uneventful.

Gathering Parts and Setting Up a Safe Workspace

Fuel line work goes wrong when you improvise halfway through. Collect the following first:

  • Hose rated for injection pressure, matched to the stock inside diameter — soft carburetor hose collapses or seeps under a pump's output
  • Fresh clamps in the correct style, plus a quick–disconnect release tool if your machine uses a locking coupler at the tank outlet
  • Line–clamping pliers to pinch closed any low–pressure vent or return section, standing in for the fuel valve this model does not have
  • Rubber or nitrile gloves and eye protection
  • A drain pan and a sealed, fuel–rated container for captured gasoline
  • Sockets, a short flat blade driver, a sharp utility blade, and plenty of rags

Now the part worth taking seriously. Gasoline vapor is heavier than air, so it sinks and gathers at floor level where a pilot light, a shop heater, or a dropped extension cord can find it. Roll the Rubicon into the driveway or work with the garage door wide open, skip the space heater entirely, and keep a fire extinguisher where you can grab it without standing up. Gloves are not fussiness either — repeated skin contact with fuel is genuinely rough on you.

Why Rubber Hose Quietly Reaches the End of Its Life

Nothing on the Rubicon prompts you to change a fuel line, yet the hose ages whether the machine is ridden or parked. The compounds that keep new rubber pliable slowly leach out, leaving a wall that has gone hard and glassy. Heat cycling from the engine and constant vibration through the frame then turn that hardness into surface cracking, and once cracks reach the reinforcing layer the hose is living on borrowed time.

Where you ride shapes the timeline. Dry, sun–heavy climates drive moisture out of the outer wall and shorten hose life noticeably compared to humid country. Meanwhile, ethanol–blended fuel sitting untouched in the line works from the inside, absorbing water and slowly breaking down the liner while leaving gum behind. That combination explains why a Rubicon that gets ridden hard for two months and then sits often has worse plumbing than one used year–round.

Reading the Symptoms of a Failing Line

Catching a bad hose early is mostly about paying attention to small things. A fuel puddle beneath the machine after a night in the shed is the obvious red flag, but a persistent gasoline odor with no visible drip counts just as much on an injected quad, since pressurized fuel escaping through a pinhole often atomizes and evaporates before it lands. Run your fingers along the hose with the engine cold and feel for hard spots, swelling near a barb, or fine cracks that open up when you flex the rubber.

Performance clues matter too. A hose that has softened internally can partially collapse or shed debris toward the injector, and the engine responds by bogging when you open the throttle, hesitating under load, or feeling lean and flat at higher rpm. If your 2016 Rubicon has started acting hungry for fuel while the gauge says otherwise, the plumbing deserves a hard look before you start chasing sensors.

Getting the Old Hose Out

Begin by bleeding off system pressure: pull the fuel pump fuse or relay, run the engine until it stalls, turn the key off, and disconnect the negative battery cable. That sequence guarantees the pump cannot spin up while your hands are in the way. Remove the seat and the surrounding plastics to expose the tank outlet and follow the hose all the way back to the throttle body.

Slide the pan underneath and cover each joint with a rag as you open it, because residual fuel will still run out. Push worm–gear or spring clamps well back along the hose before disturbing the connection. For a quick–connect coupler, compress the locking tabs evenly and pull straight off along the axis of the fitting; levering it sideways is how aged plastic collars snap. Rather than wrenching a stuck hose off its barb, rotate it a quarter turn to break the varnish seal, or split it lengthwise with a blade and peel it away.

Because this is a 4x4 with power steering, the hose routes around more structure than a 2WD chassis carries, including extra crossmembers and clearance points near the front drivetrain and steering assembly. Note where every clip and guide sits, and snap a picture before the last one comes loose so reassembly is not guesswork.

Installing the New Line and Verifying It Holds

Measure the old hose and cut the replacement to the same length. Excess line seems harmless but will rub a frame tube or sag toward the exhaust. Slide each end fully onto its barb until it seats against the shoulder, and do it dry. Grease, oil, and silicone all belong nowhere near a fuel fitting — a lubricated barb gives pressurized fuel a slick escape route under the clamp. Hot water for a few seconds is the only help a stubborn hose should get.

Set new clamps just past the raised bead on each fitting and tighten them snug without biting into the rubber. Self–locking quick–connects need no clamp at all: push until you hear and feel the click, then pull firmly to confirm the latch. Route the finished hose back through its original clips, keeping it away from the front driveline and any hot surface.

Reinstall the fuel pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle pressurizes the circuit so you can inspect both joints while the area is still bone dry. Wipe the fittings, start the engine, and watch again at idle for beading, seepage, or a widening dark ring. Let it run a few minutes, take a slow lap around the yard, then check one final time before the bodywork goes back on. Keep in mind that the filter on this Rubicon rides inside the tank with the pump, so if fuel delivery still feels weak after a leak–free install, that module is where the trail leads next.
