Your 2016 TRX500 Rubicon 4x4 DCT is fuel injected, so an electric pump inside the tank keeps the supply hose charged even after shutdown, and there is no petcock lever to close. Handle that correctly and everything downstream is a manageable home repair.

Where This Rubicon Carries Its Fuel

Fuel leaves the tank through a pump module that also houses the filter, travels a short reinforced hose, and arrives at the throttle body. Nothing about the dual clutch transmission changes that path, but the 4x4 layout does: with a front differential and driveline occupying the front of the chassis, the hose routes through clips and clearance gaps that a two-wheel-drive quad simply does not have. Because the system is pressurized, replacement hose must be rated for injection duty. Low-pressure carburetor tubing installed here will seep at the clamps or swell over time, and that is a leak you do not want near a hot engine.

Clues That the Hose Is Finished

You can usually catch a dying line during a routine seat-off inspection:

On a pressurized line, a pinhole can spray a fine mist that evaporates before it reaches the floor. Do not wait for a puddle to confirm what your nose already told you.

The Chemistry Behind a Cracked Line

Two separate processes shorten hose life. Externally, years of engine heat and simple oxidation drive the plasticizers out of the rubber, leaving it hard and brittle until vibration cracks it at the tightest bend. Dry climates accelerate the whole thing, since low humidity draws moisture out of the hose wall and hastens the hardening. Internally, ethanol-blended gasoline absorbs water and slowly degrades the liner, softening the bore and occasionally releasing fine debris toward the injector. That inner damage progresses fastest when fuel sits unused in the line for months at a stretch, so a lightly ridden Rubicon is not exempt.

What You Need Laid Out Beforehand

Assemble this before you open the circuit:

  • Rubber or nitrile gloves, since gasoline strips skin oils in seconds, and safety glasses
  • An approved sealed container for drained fuel and a stack of clean rags
  • Injection-rated hose in the original inside diameter
  • Fresh clamps in the matching style, plus a quick-disconnect tool if the tank end uses a locking coupler
  • Line-clamping pliers, which take the place of the shutoff valve this model lacks
  • Sockets and a small flat screwdriver for the seat, panels, and racks

Ventilation deserves genuine respect. Gasoline vapor is heavier than air and settles at floor level, so roll the quad outside or open the door fully rather than relying on a window. Extinguish pilot lights, put away grinders and torches, and keep an extinguisher within reach.

Disconnecting Without a Mess

Remove the fuel pump fuse or relay, crank the engine until it stalls to relieve pressure, turn the key off, and disconnect the battery negative. Strip off the seat and any panel between you and the tank fitting. Slide a catch pan into place and wrap a rag around the first joint you intend to open, because residual fuel will run out even from a bled line.

Move each clamp back along the hose before you touch the fitting itself. A locking quick-connect releases when both tabs are pressed evenly and the coupler is drawn straight off; angling it puts a crack in aged plastic. Where varnish has cemented the hose to a barb, break the bond with a gentle twist, or slit the hose lengthwise with a blade and peel it off. Take pictures of the routing while it is still in place so the replacement follows exactly the same path around the front differential hardware and frame structure.

Routing and Clamping the Replacement

Cut the new hose to the same length as the piece you removed. Surplus length sags into hot or moving parts, and a piece cut short tugs on its fittings whenever the frame works. Seat both ends fully onto their barbs, dry — leave the grease, oil, and silicone spray on the shelf, because any lubricant on a sealing surface hands pressurized fuel a route past the clamp. Dip a reluctant end in hot water for half a minute and it will slide on by hand.

Locate new clamps immediately behind the raised bead on each fitting and tighten them evenly, snug without biting into the rubber. A self-locking quick-connect needs only a firm push until it clicks, followed by a tug to prove the latch caught; no clamp belongs there. Clip the hose back into every original guide before you reinstall bodywork.

Final Inspection Under Pressure

Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without starting. Each cycle primes the pump and pressurizes the hose, giving you a dry, clean look at both connections. Then start the engine and watch the fittings for several minutes at idle with a fresh rag, and repeat the check after a short low-speed loop.

One structural note about this Rubicon: the fuel filter is integrated into the in-tank pump assembly rather than sitting inline where you can swap it. Replacing the hose cures leaks and cracks but not restriction, so if the machine still behaves as though it is starving at higher rpm, the in-tank unit is the next place to investigate.
