Fuel Line Replacement on the 2016 Honda TRX500 Foreman 4x4 (FM1)

Before a wrench touches your 2016 Foreman, get the fuel system straight in your head. This generation of the TRX500 runs Honda's PGM–FI electronic fuel injection, so there is no petcock tucked under the tank waiting to shut off flow. Fuel sits under pressure in a closed circuit fed by a pump mounted inside the tank, and the hose you are replacing is part of that pressurized run heading to the throttle body. A carbureted quad lets you spin a valve to OFF and walk away; on this machine you bleed pressure first or you get sprayed.
Setting Up the Bench and the Workspace
Lay everything out before the first fitting comes loose. For this job on an FM1 Foreman you want:
- Nitrile or rubber gloves, since pump gas pulls the oils straight out of skin
- A sealed metal can or approved fuel container to catch what drains
- Replacement hose rated for injection pressure and matched to the original inside diameter, not soft carburetor tubing
- Fresh clamps in the style your Foreman uses, plus a quick–disconnect release tool if the tank end wears a locking coupler
- Line–clamping pliers, which do the job the missing petcock would have done on a carbureted machine
- Hand tools for the seat, front fender, and tank shrouds, plus a stack of rags
Roll the quad outside or open the garage wide. Gasoline vapor is heavier than air and settles at floor level, so a cracked window well above your head does nothing. Keep heaters, grinders, chargers, and anything with a pilot light far away from the work area for the duration.
How a Good Hose Turns Into a Bad One
Rubber fuel line does not wear out from use so much as from time. The plasticizers that keep the wall soft slowly migrate out, and the hose stiffens until it behaves more like plastic than rubber. Every heat cycle off the 475cc single and every chassis flex on rutted two–track then works those stiff spots into surface fissures. Owners in arid country watch this happen faster, because low humidity draws moisture out of the hose wall and hardens it from the outside inward.
Ethanol–blended pump fuel comes at the same hose from the inside. Left sitting for a season, E10 attracts water and starts breaking down the inner liner, so the tube softens internally while the exterior grows brittle. On an injected Foreman that shed material has nowhere to go but toward the filter and injector, which is reason enough to replace a hose on age alone rather than waiting for a visible failure.
Symptoms Worth Acting On
A dying line usually gives warning. Look for a fuel smell that lingers around the tank after shutdown, strongest while the system still holds residual pressure. Check for a damp patch or a small puddle on the skid plate or the floor beneath the machine. Pinch the hose and feel for hardened, glassy sections or fine cracking near the fittings, and look for a dust–caked ring where seeping fuel has dried and collected grit. Driveability tells the same story: bogging under load, a stumble when you roll the throttle open, or an engine that acts starved at higher rpm. Keep in mind that a pressure–side weep on an injected machine often atomizes and evaporates before it can drip, so your nose may catch it long before your eyes do.
Getting the Old Line Out
Relieve the pressure first. Pull the fuel pump fuse or relay, crank briefly until the engine stalls out, turn the key off, then disconnect the battery negative cable. Remove the seat and enough front bodywork to expose the tank and the hose run toward the throttle body. Slide a catch pan underneath and drape a rag over the first joint you open, because even a depressurized circuit holds fuel that will run out when the seal breaks.
Worm–gear or spring clamps should be slid well back along the hose before you disturb the fitting. If the tank end uses a self–locking quick–connect, press the tabs squarely and pull straight off without levering sideways, since aged plastic collars crack easily. Break the varnish bond at each barb with a gentle twist rather than a hard pull. A stubborn hose is better slit lengthwise with a blade and peeled away than fought at the risk of damaging a fitting. Note the routing as it comes free: the Foreman is a 4x4, so the line threads past front differential hardware and extra frame crossmembers that a two–wheel–drive quad never has, and clipping it back in the wrong place puts it near heat or driveline.
Installing the New Hose Correctly
Cut the replacement to the same length as the piece you removed. Extra hose is not insurance; it chafes on the frame or fouls steering travel. Seat each end fully onto its barb until it bottoms, and do it dry. No grease, oil, or silicone belongs on a fuel fitting, because any lubricant on the sealing surface gives pressurized fuel a path to creep past the barb. If a stiff hose end resists, dip it briefly in hot water to soften it and it will slide on unaided.
Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug rather than crushed. Where your FM1 uses a locking quick–connect, push until the collar clicks and then tug firmly to prove it has latched. That fitting wants no clamp at all. Return the hose to every original clip and guide so it stays clear of exhaust heat and the front driveline.
Proving the Repair Before You Ride
Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, giving you a chance to study both connections while the surrounding metal is still clean and dry. Wipe everything with a fresh rag, look and feel for seepage, then start the engine and inspect again at idle with the bodywork still off. Only after several minutes of leak–free running should the plastics go back on.
One last platform note: because the 2016 Foreman is injected, its fuel filter lives inside the tank as part of the pump module rather than sitting inline where you can reach it. A fresh hose will not cure a restricted filter, so if the machine still stumbles or feels starved after a clean install, the in–tank assembly is the next thing to inspect.
