How to Replace a Fuel Line on the 2016 Honda TRX500 Foreman 4x4 ES Power Steering

Half of this job is what you do before a wrench touches the machine. A 2016 TRX500 Foreman 4x4 ES with power steering is fuel injected, which means the hose you are about to replace belongs to a pressurized circuit fed by a pump inside the tank. There is no petcock to turn off, so the tools you gather and the order you work in are what keep gasoline in the pan instead of on your arms. Collect everything, arrange the ventilation, and only then start pulling plastics.

Setting the Bench and the Ground Rules

Have all of this within reach before you begin:

  • Nitrile or rubber gloves plus eye protection, since gasoline strips skin oils quickly
  • A drain pan and a sealed, fuel–rated container for captured fuel
  • Hose rated for fuel–injection pressure, sized to the original inside diameter rather than generic carburetor hose
  • Fresh clamps suited to the fittings on your machine, plus a quick–disconnect tool if a locking coupler is used at the tank flange
  • Line–clamping pliers to pinch off a low pressure section, because no fuel valve exists to close
  • Sockets for the seat and bodywork, a flat–blade screwdriver, a pick, and a stack of clean rags

Then handle the atmosphere, which is not a formality. Gasoline vapor is heavier than air and settles at floor level, flowing across concrete toward whatever ignition source sits low in the room. Water heaters and shop heaters qualify. Work outdoors or with the door fully open, keep the recovery container capped between pours, do no grinding or torch work anywhere in the building while a fitting is open, and carry the fuel–soaked rags outside when you are finished.

Injection Changes the Shutoff Procedure

Because the pump is inside the tank and the supply hose is pressurized, the shutoff on this Foreman is electrical instead of mechanical. Pull the fuel pump fuse or relay, crank the engine briefly until it stalls and will not restart, turn the key off, and disconnect the negative battery cable. That drops pressure in the line to near nothing before you disturb a joint, and skipping it is how people end up with fuel across the garage floor.

A carbureted machine would give you a petcock and a float bowl drain screw to empty the circuit. Your Foreman has neither, so plan on residual fuel coming out at the fitting with the pan and a rag already in place. The fuel filter is also integrated into the in–tank pump module rather than sitting out on the visible hose, which means a new line does nothing for a filter that has started to restrict flow.

Why Fuel Hose Wears Out

Hose failure is chemical and slow. The plasticizers that keep the wall flexible migrate out over years of heat cycling, leaving rubber that is stiff, slightly shrunken, and quick to crack when bent, with the last inch at each fitting always going first. In dry regions the process runs faster because arid air draws moisture out of the hose and hardens the outer skin until it crazes.

Ethanol–blended pump gas works from the inside out. Alcohol in the fuel pulls water into the system and gradually degrades the inner liner, and fuel left standing during a long quiet stretch leaves gum that both bonds the hose to the barbs and sheds fine debris downstream. On an injected engine that debris heads for an injector that tolerates far less contamination than a carburetor jet, so a deteriorating hose has consequences beyond the leak itself.

Symptoms That Should Not Be Ignored

Look for the following on your Foreman:

  • A damp patch or small puddle under the machine after it has been parked
  • A gasoline odor around the tank that is strongest right after shutdown, while pressure remains in the line
  • Fine cracking, chalky texture, or a hardened section you can feel between your fingers
  • Bogging under load, a stumble under hard acceleration, or lean symptoms that feel like fuel starvation
  • Weeping at a joint, usually visible as a dark ring of dust stuck to dried fuel residue

A small leak on the pressure side may never drip, because fuel can atomize and evaporate on the way down. Smell is often the only early warning.

Freeing the Hose From Both Fittings

With the pressure relieved and the battery disconnected, take off the seat and the side plastics covering the tank and the run back to the throttle body. Position the pan and drape a rag over the first fitting you open. Slide any spring clip or worm–gear clamp well back along the hose before you disturb the joint. For a quick–connect coupler, lift the retainer, depress the locking tabs squarely, and pull straight off without levering sideways, since aged plastic collars crack easily.

Break a varnished hose end loose with a gentle twist rather than a hard pull, and slit an end that will not surrender with a razor instead of risking the fitting. Take note of the routing as the hose comes out. The 4x4 driveline adds a front differential and driveshaft, and the electric shift and power steering harnesses run through the same region, so this machine has more clips and clearance points to reproduce than a two–wheel–drive quad. Photograph each one before the hose is fully free.

Installing and Pressure Checking

Cut the new hose to the original length and no more. Excess chafes on the frame or interferes with steering travel, while a short piece pulls at both fittings whenever the engine moves. Push each end on dry until it bottoms fully, using nothing on the barb to help it along; grease, oil, and silicone all give pressurized fuel a path to creep out and never clean off afterward. A few seconds in hot water is the correct way to soften a stiff end. Set the clamps just behind the bead on each fitting and tighten evenly. If a self–locking quick–connect is used, push until the collar clicks, reseat the retainer, and tug firmly to confirm it has latched, adding no clamp there.

Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the circuit, letting you inspect both joints while everything is still dry. Feel for dampness as well as looking for it, then start the engine and check again with a clean rag while it idles and warms. Reinstall the bodywork only after several minutes of dry running. If your Foreman still shows delivery problems after a clean install, the in–tank filter and pump assembly are the logical next step.
