Replacing fuel hose on a 2016 Foreman 500 ES is well within reach of a home mechanic, provided you respect what kind of fuel system you are opening. This machine runs programmed fuel injection. There is no petcock valve under the tank, the pump is mounted inside the tank, and the hose feeding the throttle body remains pressurized after shutdown. Skip the depressurizing step and the job starts badly.
Where to Begin: Killing the Pressure
Pull the fuel pump fuse, then crank the engine for a few seconds. It will start, run on whatever pressure is left in the line, and stall on its own. Turn the key off and disconnect the battery negative terminal. With no petcock available on this model, line-clamping pliers become your shutoff valve — pinch the tank-side hose once pressure is relieved to hold back the fuel standing in the tank.
Slide a drain pan into position and drape a rag over the first joint you plan to separate. Even a fully depressurized hose holds liquid gasoline that will run out the moment you break the connection.
Gasoline, Vapor, and Ventilation
This is the one genuine hazard in the job and it is easy to underestimate. Gasoline vapor is heavier than air, meaning it sinks and spreads across the floor rather than rising and venting out an open window. It can travel across a garage to reach the pilot light on a water heater or the element in a space heater. Work outdoors, or with the overhead door fully open, and shut down anything in the building that burns or sparks. Wear nitrile or rubber gloves since gasoline pulls the oils out of skin, and store captured fuel in a sealed approved container instead of leaving an open pan around.
The Life Cycle of a Fuel Hose
Hose failure is a slow chemical and mechanical process. Every heat cycle the engine puts through the line drives out a fraction of the plasticizer that keeps the rubber flexible, and eventually the wall becomes stiff and glassy. From that point it can no longer absorb vibration, so cracks form, usually at bends and under clamps where stress is highest.
Two more factors shape the timeline. In dry, low-humidity country, arid air draws moisture out of the hose wall and accelerates the hardening from the outside in. Meanwhile ethanol-blended pump gas works on the inner liner, attracting water and slowly degrading it. Fuel that sits unused for months produces gum and softens that liner, and on an injected Foreman the debris that results loads up the filter inside the tank rather than an inline filter you could simply swap.
Symptoms of a Line on Its Way Out
- A gasoline smell near the tank that is strongest right after shutdown while the system holds pressure
- A wet spot or fuel puddle beneath the machine, which indicates a breach large enough to drip instead of evaporate
- Fine surface cracking, a chalky dull finish, or a hardened glassy section you can feel by pinching the hose
- A dust-caked ring at either fitting where seeping fuel has dried and gathered dirt
- Bogging under load, a stumble on hard acceleration, or the engine acting starved at higher rpm
Because pressurized leaks often atomize before they drip, odor tends to show up first on this platform. Do not wait for a puddle to confirm what you already smell.
Old Hose Out, New Hose In
Remove the seat and whatever fender panels block access to the tank outlet and the hose run heading back toward the throttle body. Slide worm-gear or spring clamps well clear of their fittings before you disturb anything. On a quick-connect coupler, depress the locking tabs squarely and pull straight off; levering sideways cracks collars that have grown brittle over the years. On a plain barb, twist the hose a quarter turn to break the varnish bond, and if it refuses to release, slit it lengthwise with a razor and peel it away rather than risking the fitting.
Take a picture of the routing before the line comes fully out. This is a 4x4 machine, so front differential and driveshaft hardware crowd the frame and the hose passes through specific clearance points and clips as a result. The electric shift ES model puts shift control wiring in the same vicinity, and the new hose needs to keep the same distance from it.
Cut the replacement to match the old length exactly. A longer hose is not a safer hose; excess length chafes on frame tubes, kinks at a loop, or migrates toward hot exhaust. Push each end fully onto its fitting until it bottoms out, and assemble it dry. Grease, oil, and silicone on a sealing surface give pressurized fuel a route to escape and let the hose creep off the barb across heat cycles, so keep every fitting clean. A quick dip of the hose ends in hot water makes stiff new rubber slide on by hand.
Position new clamps just behind the raised bead on each barb and tighten them evenly, firm without cutting in. Where a self-locking quick-connect is used, push until the collar clicks and then tug to verify the latch has engaged; that connection needs no clamp. Return the hose to its factory clips, clear of the front driveline and exhaust.
Confirming the Repair Holds
Reinstall the fuel pump fuse and Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle runs the pump and brings the circuit to full pressure, letting you inspect both joints while they are still clean and dry. Wipe the fittings with a rag and look again with a flashlight held close.
Once the circuit holds pressure with no seepage, start the engine and check the connections at idle. Run the electric shift up and down through the gear range and let the Foreman reach operating temperature so the hose experiences real heat, then inspect a final time with everything expanded. Reinstall the plastics and take a short ride nearby. One closing note worth remembering: the filter on this injected Foreman is part of the in-tank pump assembly rather than a visible inline unit, so if fuel delivery still feels weak after a clean hose install, that module is the next thing to examine.
