A fuel line failure almost never happens in the driveway. It happens at the back of a property with a trailer hitched, or halfway through a job you needed the quad for, and it usually gave you warnings for weeks beforehand. Knowing what those warnings look like on a 2016 Recon and how quickly the hose can be replaced makes the difference between an inconvenience and a recovery mission.
The Warnings That Come First
Fuel smell is the earliest and most reliable one. If the machine smells like raw gas hours after being shut off, fuel is escaping somewhere, and on a gravity-fed quad the hose and its two fittings are the first suspects. Next comes the visual: a damp patch or slow drip on the floor beneath the left side of the engine, or a collar of caked dirt around a barb where fuel has wet the dust and dried it in place repeatedly.
Then there is how the engine behaves. A hose with a swollen or partly collapsed liner restricts flow, and the float bowl cannot refill quickly enough under load. You feel that as bogging on a climb, hesitation when the throttle opens hard, or an engine that acts like the tank is nearly empty when you just filled it. If it idles cleanly and only stumbles when asked for power, look at the supply side before you start adjusting anything.
Checking the Hose by Hand
- With the petcock closed, pinch the hose along its full length and note any spot that feels hard instead of springy
- Flex the bend nearest the carburetor and watch for cracks opening and closing under the flex
- Look for a gray chalky cast on the surface, which means the compound has dried out
- Check both fittings for staining, dampness, or residue
- Squeeze and release to confirm the hose returns to round rather than staying flattened
What Your Recon's Fuel System Looks Like
The 2016 Recon is carbureted. Fuel leaves the tank through a manual petcock offering OFF, ON, and RES, drops through one short rubber hose, and enters the inlet on the carburetor under gravity alone. No pump, no pressure, nothing electrical to isolate, which is why the shutoff procedure is simply turning the valve. Injected quads require the pressure to be relieved first, since a pump inside the tank keeps the supply line charged until the fuse is pulled and the engine run until it stalls.
This is a two-wheel-drive chassis, so the hose run is short and completely visible with the seat and tank cover removed. Four-wheel-drive utility models route their fuel lines around a front differential and extra frame crossmembers, which means additional clips and tighter access. Your version of this job is the easy one.
Understanding the Deterioration
Two things are working on the hose at all times. Externally, heat cycling from the air-cooled 229cc single drives plasticizers out of the rubber, so the hose stiffens over the years and eventually cannot flex at its bend, cracking there instead. Dry climates speed this up by pulling moisture out of the hose wall. Internally, ethanol-blended gasoline attracts water and degrades the hose liner, and fuel that sits motionless for months oxidizes into gum and varnish that stiffens the hose from within while shedding particles toward the carburetor jets. That combination explains why a hose can appear serviceable and still be at the end of its life.
Supplies and Safe Setup
Have gasoline-rated hose in the original inside diameter, two new clamps, gloves, eye protection, a sealed fuel container with a funnel, a screwdriver, pliers, a socket set for the plastics, a razor blade, and rags. Fit new clamps rather than reusing the originals, since spring clamps lose tension with age and worm-gear bands stay deformed after their first tightening.
Then think about the space. Gasoline vapor is heavier than air, so it sinks off the machine, spreads across the floor, and travels until it reaches something that ignites it at ground level, typically a water heater pilot, a shop furnace, or a battery charger sitting on the concrete. Work outdoors if the weather allows. Inside, open the overhead door completely and shut off any flame or heating element. Keep drained fuel capped instead of standing in an open pan, and wear gloves because gasoline strips the oils out of skin within seconds.
Removal and Installation
Close the petcock. Fit a short piece of scrap hose to the float bowl drain nipple beneath the carburetor, run it into your container, and open the drain screw so the lowest point of the system empties before anything is disconnected. Slide both clamps well back along the hose. Grip the hose beside each barb and rotate it a quarter turn in both directions, which shears the varnish bond and lets it slide off with almost no force. When a hose has hardened past twisting, slit it lengthwise with the razor and peel it away from the spigot rather than prying with a screwdriver, sparing the petcock outlet and the carburetor inlet from cracking. Photograph the routing first.
Cut the new hose to the length of the old piece so it follows the same arc, clear of the exhaust and the shift linkage, with no kinks anywhere. Soften each end in hot water, then push it fully onto its barb until it seats past the retaining bead. Assemble everything dry — grease, oil, and silicone all stop the rubber from gripping the metal and create a slow weep that clamping cannot fix. Place the new clamps just behind the bead at both ends and tighten evenly, snug without cutting into the wall. Both ends on this Recon are clamped barbs, unlike the self-locking quick-connect couplers used at some joints on injected machines.
Confirming the Repair
Turn the petcock on and leave the engine off for five minutes so gravity can pressure test both joints for you. Look at each fitting under strong light, then wipe them with a clean dry rag and check the cloth for any fuel transfer. Once both read dry, start the engine and repeat the inspection at idle, since running vibration exposes a seal that held perfectly while everything was still.
Before the plastics go back on, pull the small screen out of the petcock and rinse it in clean fuel. That filter is serviceable on a carbureted Recon, unlike an injected quad where the filter lives inside the tank with the pump and cannot be reached from the visible line. If your 2016 Recon still shows delivery symptoms after a new hose and a clean screen, the carburetor jets are the next thing to open up.
