First, the machine is fuel injected, so the hose between the tank and the throttle body is part of a pressurized circuit fed by a pump mounted inside the tank, and there is no petcock anywhere to shut it off. Second, it is a 4x4, so the line has front driveline hardware to navigate that a two-wheel-drive chassis would not impose. Neither makes the job hard, but both change your first moves.

Assembling Tools and Materials

  • Fuel line rated for injection pressure in the correct inside diameter for the 420
  • Fresh clamps matching the style on your machine, and a small pick for a retainer-clip quick-connect
  • Line-clamping pliers, since no petcock exists to stop flow
  • Nitrile gloves, a thick stack of rags, and a sharp hose cutter
  • Catch pan and an approved sealable fuel container
  • Sockets and drivers for the seat, rack, and side plastics

Do not skip the ventilation step. Gasoline vapor is heavier than air, so it drops and gathers at floor level, precisely where you are kneeling and breathing while you reach under the tank. Roll the machine outside or open the overhead door completely, clear out any water heater, shop heater, or spark source, and let a hot engine and hotter exhaust cool fully before fuel goes anywhere near them.

Bleeding Off Pressure Safely

The pump on this Rancher holds pressure in the line long after shutdown, so pull the fuel pump fuse or relay from the fuse block and crank the engine until it fires and dies. That consumes most of what is stored. Key off, then disconnect the negative battery cable so the pump cannot be commanded on with the line open.

Residual fuel still sits in the hose after all of that. Set your pan under the work area and lay a rag over the first connection you break so nothing runs down onto the cases or the header. If you need to stop partway through, the line-clamping pliers give you the shutoff that a carbureted machine's petcock would have provided.

The Reasons a Line Gives Up

Fuel hose fails from both surfaces at once. Outside, the plasticizers that keep the rubber pliable slowly leach out, leaving a stiff wall that no longer absorbs heat cycling from the engine or vibration from a working chassis. Those forces become hairline cracks at the sharpest bends. Riders in dry regions see it accelerate, because arid air draws remaining moisture out of the hose and hardens it faster.

Inside, ethanol-blended pump gas attracts water and degrades the inner liner, worst when the machine sits for months with fuel standing in the system. That softens the hose from within and sends fine debris toward the injector. Because this circuit is pressurized rather than gravity fed, a compromised section is more likely to fail suddenly than to weep, which is a good argument for replacing a line on age rather than waiting for symptoms.

Symptoms and Quick Checks

  • Gasoline odor that spikes right after shutdown while the system is still charged
  • A grimy ring of dried fuel residue at a fitting, often the only visible evidence
  • An outright puddle on the skid plate or floor once a crack has opened
  • Hardened, chalky, or visibly crazed hose surface, especially near a bend
  • Bogging under load, hesitation on hard throttle, or a lean stumble at higher rpm

Pinch the hose between your fingers. Line in good shape flattens easily and rebounds instantly. If it feels like a plastic tube or stays deformed, replace it regardless of what the engine is doing.

Off With the Old, On With the New

Remove the seat and side plastics so you can see the pump flange and trace the hose to the throttle body. At a quick-connect coupler, press the locking tabs evenly and pull straight off without any sideways leverage, since aged plastic collars crack easily. At a clamped fitting, slide the clamp back along the hose, then twist the hose to break its varnish bond before pulling. A hose that will not release should be slit lengthwise and peeled rather than forced.

Trace and photograph the routing before the old line leaves the frame. The 4x4 layout means clearing the front differential and driveshaft area and passing through guides that keep the hose away from moving and hot components.

Cut the new line to match the original length. Surplus hose does nothing but chafe or kink. Push each end fully onto its barb until it seats past the raised bead, dry. If the rubber resists, dip the end in hot water briefly. Keep grease, oil, and silicone entirely off the fittings — lubricant stops the hose from gripping and gives pressurized fuel a path to escape. Snug new clamps just behind the bead. Where a self-locking quick-connect is used, push until it clicks and tug firmly to verify it latched, with no clamp required or wanted.

Confirming It Is Sealed

Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, so you can examine both joints while they are still dry. Wipe them clean and look again. Start the engine, let it idle at full pressure, and check a final time with everything vibrating before the plastics go back on and you take a short test lap.

Worth knowing on this generation: the fuel filter is part of the in-tank pump module rather than an inline piece you can see. A new hose will not clear a restricted filter, so if fuel delivery symptoms persist after a clean, dry install, the assembly inside the tank is the next thing to investigate on your 2016 Rancher.
