Replacing the Fuel Line on Your 2016 Honda Rancher 420 4x4 ES (FE1)

There is one step on this job that people skip, and it is the only one that can genuinely hurt you. The 2016 Rancher 420 is fuel injected, its pump lives inside the tank, and the line running to the throttle body stays pressurized after you shut the key off. Relieve that pressure properly and the rest of the replacement is ordinary hand tool work. Skip it and you get a spray of gasoline across a warm engine.

Bleeding Down the Circuit Correctly

Start with the engine off and the machine cool. Disable the fuel pump by pulling its fuse or unplugging the pump connector, then crank the engine briefly. It will fire on whatever fuel remains in the line and stall, which is exactly what you want. Turn the key off and disconnect the battery negative terminal so nothing can arc while a fitting is open.

Even now the hose holds residual fuel, so slide a drain pan underneath and drape a rag over the first connection you plan to open. Loosen it slowly rather than popping it apart, and let whatever is trapped weep into the rag instead of onto the frame. This is also why gloves and eye protection belong on before the first fitting moves, not after.

How Your Fuel System Is Laid Out

Because this Rancher is injected, there is no petcock anywhere to shut off flow. The pump module inside the tank houses both the fuel filter and the pressure regulator, and a short hose delivers pressurized fuel to the throttle body. That in tank filter placement matters practically: a new hose does nothing for a restriction inside the tank, so if delivery symptoms survive a clean install, the pump assembly is your next stop.

Fittings vary by where you are on the circuit. Some injected models use a self locking quick connect coupler at the tank, held by internal tabs and requiring no clamp at all, while other joints are conventional barbs with clamps. Any low pressure hose, such as a vent line, can be pinched with line clamping pliers, which is the closest substitute for the petcock the carbureted Ranchers had.

What Kills a Fuel Hose

Rubber fuel line depends on plasticizers to stay pliable, and every heat cycle from the 420 single drives a little more of that out. The hose stiffens, stops conforming to the barb it is clamped onto, and eventually cracks. Riders in dry, high desert country watch this arrive early, because low ambient humidity keeps drawing moisture out of the hose wall and hardens the jacket from the outside in.

Ethanol blended pump gas works the opposite direction. Alcohol attracts water and slowly attacks the inner liner, softening it and leaving gum and varnish behind, with the worst of it happening during any period the machine sits unused with fuel in the system. On an injected Rancher the hose is also under pump pressure whenever the key is on, so a hardened section is asked to seal against a load a gravity fed line never sees.

Symptoms That Should Get Your Attention

  • A gasoline smell around the machine, typically strongest just after shutdown while the line still holds pressure
  • A wet patch or small puddle on the skid plate or the floor beneath the tank
  • Hairline cracking, chalky discoloration, or a stiff section you can feel by pinching the hose
  • A dust caked ring at a fitting where seeping fuel has collected grit
  • Bogging under load, stumbling on hard throttle, lean surging at cruise, or hard starts after sitting overnight

Remember that a pressurized leak often atomizes and evaporates before it can form a drip, so on this machine an unexplained fuel odor with nothing on the floor is still a real finding worth chasing.

Tools, Correct Hose, and Air at Floor Level

Have gloves in nitrile or rubber, eye protection, hose rated for fuel injection pressure in the matching inside diameter, line clamping pliers, fresh clamps to suit the fittings you find, a quick connect release tool if your machine uses a locking coupler, an approved container with a funnel, a razor, a hose pick, sockets for the seat and tank plastics, and plenty of rags.

Ordinary carburetor hose is not the right part here. It is not built for sustained pump pressure and will eventually balloon or weep at the fittings. On ventilation, gasoline vapor is heavier than air and settles right at floor level where you will be lying, so open the overhead door fully or push the quad outside rather than trusting a window overhead. Keep heaters, grinders, and flames out of the space, and cap the fuel container between pours.

Getting the Old Line Out

With the circuit bled and the battery disconnected, remove the seat and the plastics covering the tank so the pump outlet and the full hose run are in view. On a clamped joint, slide the clamp well back along the hose first, then twist the hose on the barb to break the varnish bond rather than hauling straight back on it. On a quick connect, depress the locking tabs squarely and pull straight off with no sideways prying, because aged plastic collars crack when levered.

If an end has hardened onto its fitting and refuses to budge, slit it lengthwise with the razor and peel it away. That is always cheaper than a damaged throttle body inlet or pump outlet. Note the routing as the hose comes free. Being a 4x4 with electric shift, this Rancher runs its line past the front driveline, additional frame structure, and the shift motor wiring, so photograph each clip and clearance point while everything is still in place.

Fitting the New Hose and Proving It Dry

Cut the replacement to match the original length precisely so it neither chafes nor tugs at the fittings, then push each end on dry until it bottoms against the shoulder. Keep grease, oil, and silicone spray entirely away from the sealing surfaces; lubricant there is the single most common cause of a leak that shows up a week after the job. Hot water for a few seconds is the only assistance a stiff end should get.

Set new clamps just behind the raised bead and tighten evenly without crushing the rubber. For a quick connect, push until the collar clicks and then tug firmly to confirm it has latched. Return the hose to its original clips, clear of exhaust heat and the front driveshaft. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting so the pump pressurizes the line while you inspect. Wipe each joint with a clean rag and read the rag. Then start the engine, let it idle and warm, and check once more before the plastics go back on.
