Riders who cut their teeth on older utility quads sometimes approach this job with the wrong muscle memory. The 2016 Rancher 420 4x4 DCT does not have the gravity–fed plumbing those machines used, and the differences are not cosmetic. Get clear on what you are actually working with and the rest of the replacement falls into a logical order.

Two Very Different Kinds of Fuel Plumbing

On a carbureted ATV, the tank sits above the carburetor and a petcock valve controls flow. Shut the valve, open the float bowl drain, loosen two clamps, and the hose comes off with nothing more dramatic than a few ounces of spilled fuel. That is not this machine. The 2016 Rancher 420 uses PGM–FI electronic fuel injection, which puts an electric pump inside the tank and pressurizes the line running forward to the throttle body. There is no petcock, no float bowl, and no inline filter you can reach, because the filter element lives in the pump module along with the pressure regulator. The circuit also holds pressure after the engine stops, so bleeding it down becomes a mandatory first step rather than an option.

The Way a Hose Deteriorates

Fuel line ages chemically. The plasticizers that keep rubber flexible gradually migrate out under years of heat cycling, leaving a wall that is stiff, then glossy, and eventually chalky to the touch. Dry climates make it happen sooner, since arid air pulls moisture from the hose material and hardens it from the outside in. Once the hose has lost its give, the flex a working chassis produces has nowhere to go, and hairline cracks appear at the bends and at the shoulder just behind each clamp.

The inner liner degrades along a separate path. Ethanol–blended gasoline absorbs moisture and slowly breaks down the liner, and a Rancher that sits for months with E10 in the system gives that chemistry an uninterrupted run at it. Softened liner material and gum deposits then travel downstream, which is a real concern on an injected engine where the injector orifice is far less forgiving than a carburetor jet.

How a Failing Line Announces Itself

  • A gasoline smell around the seat and tank, most obvious in the first few minutes after you shut down
  • A damp patch, drip mark, or small puddle beneath the machine after it has sat parked
  • Surface cracking that opens when you bend the hose, or a stiff section you can feel by pinching it
  • A dirt–caked ring at a fitting, formed where seeping fuel trapped dust and dried
  • Bogging under load, hesitation as the throttle comes on, or a lean stumble that feels like a nearly empty tank
  • Longer cranking than usual, a sign that pressure is bleeding down while the machine sits

Do not read a dry floor as an all–clear. Fuel escaping a pressurized line often atomizes and evaporates before it becomes a visible drop, which is why smell frequently beats sight as a diagnostic.

Preparation, Tools, and Ventilation

Set out replacement hose rated for injection pressure in the matching inside diameter, new clamps in the correct style, a quick–disconnect release tool if your coupler needs one, line–clamping pliers to stop flow in place of the petcock this model lacks, nitrile or rubber gloves, eye protection, an approved sealed fuel container and a wide drain pan, a socket set for the seat and plastics, a small pick for spring clips, a razor knife, and a thick stack of rags.

Ventilation is worth more than a token mention. Gasoline vapor is heavier than air, so it sinks and collects along the floor of a closed garage, which happens to be where water heater and furnace pilots live. Work outdoors or with the door fully open so air moves at ground level, shut down every appliance with a flame or glowing element in the space, avoid a drop light with an exposed bulb, and keep an extinguisher beside you rather than hanging on the far wall.

Working the Old Line Free

Depressurize first: pull the fuel pump fuse or relay, crank the starter until the engine sputters and quits, switch the key off, and disconnect the battery negative lead. Remove the seat and the plastics over the tank until the whole hose run is visible from the pump module forward. Slide the drain pan underneath and keep a rag over each fitting as you break it loose, because residual fuel remains in the hose no matter how carefully you bled the system.

Slide clamps back along the hose before disturbing their fittings. Quick–connect couplers come apart with both release tabs pressed evenly and a straight pull, and prying them sideways is how an aged plastic collar fractures. Barbed fittings respond best to a gentle twist that breaks the varnish bond before pulling, and if a hose has effectively cemented itself in place, slit it lengthwise and peel it off rather than risking the spigot. Note the routing on the way out. This 4x4 sends the line past front differential hardware and additional frame structure that a two–wheel–drive quad does not have, adding clips and clearance points that are easy to forget and easy to photograph.

Fitting the New Hose and Checking Your Work

Cut the replacement to match the original exactly. Too long and it rubs frame tubes or drifts into something moving; too short and it strains both fittings every time the suspension cycles. Push each end fully onto its barb until it bottoms, and assemble it dry. No grease, oil, or silicone goes anywhere near a fuel fitting, since a lubricant film on the sealing surface hands pressurized fuel a path straight past the clamp. Dip a stubborn end in hot water briefly if it will not slide. Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug without crushing. Where a self–locking quick–connect is used, push until the collar clicks, then pull firmly to confirm it latched, and add no clamp. Return the hose to every original clip so it stays away from exhaust heat and the front driveline.

Refit the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, giving you a clear look at both joints while the surrounding area is still dry and any seepage stands out. Wipe the connections, start the engine, and inspect once more at idle and after a few throttle blips. Only after several minutes of leak–free running should the plastics and seat go back on. If the Rancher still behaves like it is starved for fuel, the in–tank filter sharing the pump module is the logical next check, since this model carries no external element to rule out.
