Relieving Pressure and Renewing the Fuel Line on a 2016 Rancher 420 DCT IRS

There is exactly one step on a 2016 Rancher 420 4x4 DCT IRS that you cannot skip, and it happens before a single tool touches the machine. This quad is fuel injected, its feed hose is pressurized by an electric pump inside the tank, and that pressure does not vanish when you shut the key off. Open a fitting on a live circuit and you get a spray, not a drip. Depressurizing properly takes two minutes and makes everything that follows straightforward.

Bleeding the System Down Before Anything Else

Locate the fuel pump fuse or relay and remove it. Then start the engine and let it run on the fuel already in the line until it stumbles and stalls, which typically takes only a few seconds. Switch the key off, and disconnect the negative battery cable so the pump cannot be energized while you work. At that point the hose still holds residual liquid fuel but no meaningful pressure, and it is safe to open.

Notice how different this is from the carbureted Ranchers of earlier years. Those machines have a mechanical petcock you simply rotate to off, gravity feed rather than a pump, and a float bowl drain screw that empties the low side deliberately. This model has none of those. Because there is no shutoff valve, a pair of line–clamping pliers is genuinely useful for pinching off a hose section and controlling how much fuel escapes while you work.

How the Fuel Actually Reaches the Engine

An electric pump module sits submerged in the tank, and the fuel filter is part of that assembly rather than sitting inline on the visible hose. From the pump outlet a pressurized feed hose runs to the throttle body. Connections may be conventional clamped barbs, or the pump outlet may use a self–locking quick–connect coupler that releases by depressing its plastic tabs. Those collars become brittle with age, so they are pressed squarely and pulled straight off, never levered sideways.

The dual clutch transmission and independent rear suspension have no bearing on the fuel plumbing. The 4x4 driveline does affect access, though, since a front differential and propeller shaft occupy space beneath the frame that a two–wheel–drive chassis leaves open. The hose runs through correspondingly tighter clearance and relies on its clips to stay off the driveline and away from hot surfaces.

What Ages a Fuel Hose Out

Plasticizers compounded into the rubber give fuel hose its flexibility, and they gradually migrate out and evaporate. Heat cycling from the liquid–cooled 420cc single and from nearby exhaust surfaces accelerates the loss. The hose progressively stiffens, dulls, and eventually cracks where it bends hardest, and on a pressurized circuit a hardened hose tends to weep at a fitting before it splits along its length. Arid climates shorten the timeline by drawing moisture from the rubber wall.

Ethanol–blended pump gas adds a second mechanism from the inside. When the machine sits for months with fuel in the line, the alcohol draws in moisture and degrades the inner liner, releasing fine particles downstream. On an injected engine that matters more than it would on a carbureted one, because injector passages are far smaller than carburetor jets.

Recognizing a Failing Line

  • Fuel odor around the parked machine, strongest immediately after shutdown while pressure remains
  • A wet sheen or puddle on the skid plate, frame rail, or floor beneath the tank
  • Visible cracking, a chalky texture, or a section that feels hard rather than rubbery
  • Bogging under load, hesitation on hard acceleration, or an engine that acts fuel starved at higher rpm
  • A dust caked ring at a fitting, the signature of fuel weeping and evaporating over time

A pressure side leak will not always leave a puddle, since escaping fuel can atomize and evaporate before it reaches the ground. A persistent smell with nothing visible underneath is still worth chasing.

Gathering the Right Materials and Working Safely

You need hose rated for fuel injection pressure in the original inside diameter, not general purpose carburetor tubing. Add fresh clamps matching the style you find, a quick–connect release tool if the pump outlet uses a locking coupler, line–clamping pliers, nitrile gloves, eye protection, a drain pan, a sealed approved fuel container, sockets and a trim tool for the seat and side plastics, plenty of rags, and a flashlight.

The safety point here is specific and real. Gasoline vapor is heavier than air, so inside a closed garage it does not rise and dissipate; it settles across the floor at the exact height you are kneeling. Work outdoors if you can, or open the door fully and place a fan on the ground blowing air out of the space. Extinguish pilot lights on water heaters and furnaces, and keep chargers, grinders, and any other ignition source well clear.

Removal, Installation, and the Final Check

With the system bled down and the battery disconnected, remove the seat and the side plastics covering the tank outlet and the hose run to the throttle body. Slide a pan underneath and lay a rag over the first fitting you open. Move any clamp well back along the hose, then twist the hose to break the varnish bond before working it off. A truly seized end should be slit lengthwise with a blade and peeled away rather than forced. Photograph the routing and every clip before the old hose is fully out.

Cut the new hose to the original length and no longer, because slack invites chafing against the frame and contact with hot surfaces. Push each end fully onto its barb until it bottoms, and do it dry. Any lubricant left on a sealing surface gives pressurized fuel a path to creep out, and warming the hose end in hot water is the right way to ease installation. Set new clamps just behind the raised bead on each fitting and tighten evenly. If a self–locking quick–connect is used, push until it clicks and tug to confirm it latched; no clamp belongs there.

Refit the pump fuse, Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle pressurizes the circuit and lets you inspect both joints while everything is still dry. Wipe the fittings and look again, then start the engine and check once more at idle for several minutes. Keep in mind that a new hose does nothing for a restricted filter, and on this Rancher that filter is inside the tank with the pump, so persistent delivery problems after a clean install point there next.
