How to Replace a Cracked Fuel Line on a 2016 Rancher 420 4x4 DCT EPS

Fuel smell in the garage is worth chasing down the same day you notice it. On a 2016 Rancher 420 4x4 DCT EPS that odor usually traces back to a hose or a fitting rather than anything exotic, and because the machine is fuel–injected, the leak can exist without ever leaving a mark on the floor. Diagnose it properly before you start ordering parts.
Diagnosing Before You Buy Anything
The most useful test on this machine costs nothing. Ride it, park it, and then stand next to the seat for the first minute or two. The injection system holds pressure after shutdown, so a marginal seal that stays dry under way will often push a small amount of fuel through during that window and scent the air. If you smell it then, you have narrowed the problem to the fuel plumbing.
Follow up with your hands. Pull the seat and enough plastic to reach the hose, then run its full length between your fingers looking for hardened sections, and bend it gently at every curve so any surface cracking opens up where you can see it. Inspect the last inch at each fitting closely, because the shoulder just behind a clamp is the highest–stress point on the whole line. A ring of caked dust around a joint is a leak that has been happening long enough to collect dirt, whether or not a drop ever hit the ground. Add the running symptoms to your picture as well: bogging under load, hesitation when you roll into the throttle, a lean stumble that feels like an almost–empty tank, or cranking that runs longer than it used to because pressure bleeds down overnight.
What Fuel Injection Means for the Procedure
The 2016 Rancher 420 runs PGM–FI, not a carburetor, and the practical consequences stack up quickly. There is no petcock beneath the tank to close, so a pair of line–clamping pliers takes over that role. There is no float bowl drain to empty the system's low point. There is no serviceable inline filter on the visible hose, because the filter element is packaged inside the tank with the electric pump and the pressure regulator. And critically, the circuit stays pressurized after the key comes out, which makes depressurizing a required first step rather than a precaution. A single pressure hose runs from the tank–mounted pump module forward along the frame to the throttle body.
Why Fuel Hose Gives Up
Rubber fuel line is compounded with plasticizers to keep it elastic, and those compounds slowly leave the material under repeated heat cycles. The hose becomes stiff, then glossy, then chalky at the surface. Arid climates shorten the timeline, because dry air pulls moisture out of the wall and hardens it from the outside inward. When the hose no longer flexes, the chassis movement a working 4x4 produces concentrates as strain at bends and clamp shoulders, and cracks start there.
The bore has a separate problem. Ethanol–blended fuel absorbs moisture and slowly degrades the inner liner, and a machine that sits for months with E10 in the system gives that reaction plenty of time to soften the liner and deposit gum. That deterioration is invisible from outside, and on an injected engine the shed material heads toward an injector with far less tolerance for debris than a carburetor jet has.
Assembling What You Need
- Hose rated for fuel–injection pressure in the matching inside diameter
- New clamps in the correct style, and a quick–disconnect release tool if your coupler requires one
- Line–clamping pliers to control flow in the absence of a petcock
- Nitrile or rubber gloves and eye protection
- An approved sealed container for drained fuel plus a wide catch pan
- Socket set for the seat and plastics, a small pick, a razor knife, and a generous supply of rags
Treat the ventilation requirement as a real one. Gasoline vapor is heavier than air and pools along the garage floor, which is where furnace and water heater pilots happen to be. Work outdoors or with the door open at ground level, shut off anything with a flame or hot element nearby, avoid a light with an exposed bulb, and keep an extinguisher beside you before you open a single fitting.
Removing the Old Hose
Relieve pressure first by pulling the fuel pump fuse or relay, cranking the engine until it sputters and quits, switching the key off, and disconnecting the negative battery cable. With the plastics off, slide the drain pan into place and drape a rag over each fitting as you open it, since bleeding the system does not empty the hose.
Slide clamps well back along the hose before disturbing their fittings. On a quick–connect coupler, compress both release tabs evenly and pull straight off with no side leverage, because plastic collars grow brittle with age and split when you pry them. On a barbed spigot, twist the hose gently to break the varnish bond that years of fuel builds up, and if it still holds fast, slit it lengthwise and peel it away rather than pulling hard enough to damage the fitting underneath. Pay attention to the routing as it comes free. Being a 4x4, this Rancher runs the line past front differential hardware and additional frame structure that a two–wheel–drive quad does not carry, so there are extra clips and clearance points to reproduce.
Installing, Then Verifying Under Pressure
Cut the new hose to exactly the length of the piece you removed. Extra length chafes against frame tubes or wanders toward moving parts, and a short piece strains both fittings whenever the chassis flexes. Push each end fully onto its barb until it bottoms out and assemble everything dry. Grease, oil, and silicone stay away from fuel fittings entirely, since a lubricated sealing surface is precisely the path pressurized fuel will exploit past a clamp. A few seconds in hot water will soften a stiff end enough to seat it. Place new clamps just behind the raised bead on each fitting and tighten evenly, snug without crushing the rubber. Where a self–locking coupler is used, push until the collar clicks and then tug firmly to confirm the latch, adding no clamp. Route the hose back through each factory clip so it stays clear of exhaust heat and the front driveline.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking the engine. Every cycle primes the pump and charges the line, letting you inspect both joints while the surrounding surfaces are still clean and dry. Wipe them, start the engine, and look again at idle and after a few throttle blips. Give the machine several minutes of confirmed dry running before the plastics return. If fuel delivery still feels weak with new hose installed, the filter inside the pump module is the next candidate, because nothing outside the tank filters fuel on this model.
