On a 2016 Renegade 850 X XC, replacing that hose is a satisfying afternoon job, provided you approach it as the pressurized system it is.
Confirming the Fuel Delivery Setup
The Rotax 850 V-twin in this machine is fuel injected. Stop looking for a petcock; there is not one. Fuel leaves the tank under pressure from an electric pump module mounted inside the tank, feeds the throttle body and injectors, and stays pressurized well after the key comes out. That is the single most important fact in this repair, because opening a fitting on a live circuit is what turns a tidy job into a gasoline shower. The fuel filter is built into that in-tank pump module, so nothing on the hose you can see functions as a serviceable filter.
The X XC is a 4x4, and the hose routing threads past front differential mounting hardware and additional frame crossmembers. The procedure is unchanged from a two-wheel-drive quad, but there are more clips and clearance points to note before the old hose comes free.
Recognizing a Hose Near the End of Its Life
- A damp patch on the skid plate or a small puddle on the floor beneath the tank area
- Gasoline odor lingering around the parked machine, sharpest in the minutes after shutdown while pressure remains
- A network of hairline cracks, a chalky whitened surface, or a stretch that feels rigid when squeezed
- A ring of caked dirt at a fitting, which is dried seepage that trapped trail dust
- Bogging under load, stumbling on hard acceleration, or behavior resembling a nearly empty tank
Pressurized systems complicate the visual check. Fuel escaping a pinhole often atomizes into a mist that evaporates before it can drip, so a persistent smell with a dry floor is still worth chasing with a bright light and clean fingers.
Why Fuel Hose Wears Out
Rubber degrades from both faces at once. Heat cycling from the V-twin steadily drives plasticizers out of the compound, and the hose becomes stiff rather than pliable. Once it stiffens, it cannot follow the chassis movement an X XC generates over rough terrain, and vibration turns fine surface checking into cracks that eventually weep. Riders in dry, low-humidity regions see this progress faster, since arid air draws moisture out of the hose wall and hardens it from the outside inward across successive seasons.
Ethanol-blended fuel handles the inner surface. E10 attracts and holds water, and when a Renegade sits for months with that blend standing in the line, alcohol breaks down the inner liner while the light fractions evaporate and leave gum behind. That is how a hose ends up hardening outside, softening inside, and quietly shedding fine debris toward the injectors before any leak becomes visible.
Tools, Parts, and a Real Word on Gasoline
- Nitrile or rubber gloves, since gasoline strips skin oils and passes through skin readily
- A lidded metal or fuel-rated plastic container, plus a drain pan
- New hose in the original inside diameter, rated for fuel-injection pressure rather than gravity-feed duty
- Fresh clamps matched to the existing style, plus a quick-disconnect release tool if the tank fitting is a locking coupler
- Line-clamping pliers, which take the place of the petcock this model does not have
- Sockets and drivers for the seat and plastics, a small flat screwdriver, a sharp razor blade, and plenty of rags
Work outdoors, or with the garage door raised completely. Gasoline vapor is heavier than air, so it settles and travels along the floor instead of leaving through a window at head height — ventilation at ground level is what actually matters. Before the first fitting comes apart, clear the area of shop heaters, appliance pilot lights, grinders, and hot incandescent work lamps.
Bleeding Pressure and Pulling the Line
Remove the fuel pump fuse or relay, then crank the engine until it stalls on the fuel left in the circuit. Turn the key off and disconnect the negative battery terminal. Take off the seat and whatever side panels stand between you and the tank outlet, then trace the hose rearward to the throttle body.
Slide the drain pan into position and keep a rag over each fitting as you open it, because standing fuel remains in the hose even after pressure is relieved. Move any worm-gear or spring clamp well down the hose before disturbing the joint. Release a quick-connect coupler by depressing both tabs squarely and pulling the fitting straight off; levering it sideways cracks collars that have hardened with age and heat. If varnish has bonded the hose to a barb, break the seal with a gentle twist, and if it refuses, slit the hose lengthwise with a razor and peel it away rather than putting force on the fitting. Photograph the routing and every retaining clip before the hose is completely out.
Fitting the New Hose
Cut the replacement to match the original length exactly. Extra length is not a safety margin; it lets the hose sag into the front driveline or scrub against a frame edge until it wears through. Push each end fully onto its barb until it bottoms out, and install it dry. Grease, oil, and silicone stay away from fuel fittings entirely, because a lubricant film on the sealing surface is precisely the path pressurized gasoline uses to creep out. If a hose end is too stiff to seat, soften it for a few seconds in hot water.
Position new clamps just behind the raised bead on each fitting and tighten them evenly, firm without crushing the rubber. Where the tank side uses a self-locking quick-connect, push until the collar clicks and then pull hard enough to confirm the latch engaged; that connection is designed to seal without a clamp. Return the hose to every original clip so it stays clear of exhaust heat and away from the differential hardware.
The Leak Check That Ends the Job
Reinstall the fuel pump fuse and Reconnect the battery, then cycle the ignition on and off several times without cranking. Each cycle runs the pump and brings the circuit up to pressure, which is exactly when a dry fitting will show you the first bead of fuel. Wipe both joints clean and start the engine, then watch the connections at idle for several minutes while the machine warms. Shut it down and inspect once more before the plastics go back on, since a joint that holds cold does not always hold hot.
One closing note on this platform: because the filter lives inside the tank with the pump, a fresh hose does nothing for a restricted strainer. If the 850 X XC still behaves like it is starving for fuel after a clean install, that in-tank module is your next stop.
