Before You Start Turning Wrenches
The XT-P version of the 2016 Outlander MAX 850 sits at the sportier end of the utility lineup, with upgraded suspension hardware and trim that make it a bit busier to work around than a base model. None of that changes the fuel line procedure, but it does mean you want clear access and good light before you begin. Get the seats and side plastics off, set a work light where it is not hanging over an open fitting, and stage every part and tool on the bench first.
- Hose rated for fuel-injection pressure, matched to the original inside diameter — low-pressure carburetor line will not hold on this circuit
- New clamps in the style your machine actually uses, or a mixed assortment as backup
- A quick-disconnect release tool if a locking plastic coupler sits at the pump module

- Nitrile or rubber gloves and eye protection
- An approved sealed fuel container and a shallow catch pan
- Socket set, plastic trim tools, a sharp razor knife, and plenty of clean rags
There Is No Valve to Close
The 850 XT-P is fuel-injected, and that fact drives the entire sequence. Fuel does not fall out of the tank through a petcock here, because no petcock exists on the chassis. An electric pump module submerged in the tank pressurizes the feed hose and delivers fuel to the rail on the Rotax V-twin, and that pressure stays trapped in the line well after the engine stops. Pressure relief is therefore the opening move: pull the fuel pump fuse, crank until the engine stalls, turn the key off, and disconnect the battery negative cable.
Layout adds a wrinkle worth knowing. This is a 4x4 machine with a front differential and prop shaft filling the forward frame, and the MAX chassis is stretched for the rear passenger position, so the hose threads past more clips and clearance points than a compact two-wheel-drive quad. Trace the route before you disturb it.
Why Hose Ages Out of Service
Rubber fuel line fails on a chemical clock rather than a wear cycle. The plasticizers that keep new hose supple gradually migrate out of the compound, and heat cycling from the big twin accelerates their exit. Pliable turns firm, firm turns brittle, and a brittle wall begins cracking under precisely the frame flex it once absorbed without complaint on rough ground. In dry, low-humidity country the timeline shortens noticeably, because arid air draws moisture out of the hose and hardens it from the surface inward.
Ethanol-blended pump gas works the bore at the same time. Its alcohol content pulls water into the fuel and slowly degrades the inner liner, and the damage runs hardest whenever the machine sits through a long idle stretch with old fuel standing in the line. That is why a hose on a quad of this age can present a perfectly reasonable exterior while shedding material internally toward the injectors and the pump screen.
What a Failing Line Shows You
- A gasoline smell that hangs around the mid frame after shutdown, while the system still holds pressure
- A wet shadow on the skid plate or a small puddle underneath after the quad sits with a full tank
- Fine surface checking, spider cracks, or a chalky bleached cast on the rubber
- A rigid section that no longer compresses between finger and thumb
- Dust caked in a ring at a fitting, marking repeated seepage and evaporation
- Bogging under load, a lean stumble at higher rpm, or hesitation that mimics an empty tank
Pressurized leaks often atomize and evaporate before dripping, so a fuel odor over a clean floor is still a legitimate finding.
A Genuine Word on Gasoline Safety
Gasoline vapor is heavier than air. It does not rise and leave through a window; it sinks and spreads across the floor, gathering around extension cords, water heaters, and battery chargers. A door cracked a few inches is not ventilation. Roll the machine outdoors if the weather cooperates, or open the door completely and place a fan at floor level pushing air out of the bay. Extinguish pilot lights, unplug chargers, and keep grinders and torches out of the space. Gasoline strips the natural oils out of skin quickly, so keep the gloves on and rinse off any splash promptly instead of letting a soaked sleeve rest against your arm.
Disassembly
With pressure relieved, slide the catch pan under the work area and lay a rag over the first joint before separating it, because a bled hose still contains residual fuel. Walk clamps well back along the hose rather than fighting them at the barb. Quick-connect couplers release when both tabs are pressed squarely and the coupler is drawn straight off the nipple; angled prying is what cracks plastic that has weathered several seasons. Where varnish has bonded hose to a fitting, twist gently to break the seal, or slit it lengthwise with a razor and peel it away so no load reaches the fitting. Photograph the complete path and every retainer before the old hose is fully free.
Final Fit and Pressure Check
Cut the new hose to the same length as the piece you removed. Extra length is a chafe point in waiting, not a safety buffer, and a hose that drifts toward hot exhaust will fail early. Push each end onto its barb dry until it bottoms out completely. Leave grease, oil, and silicone in the cabinet, because lubricant on a sealing surface gives pressurized fuel a channel to work its way out past the hose wall. Hot water for a few seconds is the right way to soften a resistant end.
Seat new clamps just behind the raised bead at each fitting and tighten evenly, firm enough to seal without cutting the rubber. Self-locking quick-connects take no clamp, only a positive click and then a hard tug to prove the latch engaged. Reinstall every clip and guide you documented so the hose stays clear of the front driveline and heat.
Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off five or six times without cranking. Each cycle runs the pump and brings the hose to working pressure, which is the ideal condition for spotting an imperfect seal while everything is still dry. Wipe both joints with a clean rag and watch for beading. If they hold, start the engine, inspect at idle, let it run several minutes, then check once more before the panels and seats go back on. One last platform note: the fuel filter on this injected machine lives inside the tank with the pump module rather than inline on the visible hose, so a delivery complaint that survives a clean install points there rather than at the new line.
