The 2016 Outlander MAX 450L DPS carries a Rotax engine with electronic fuel injection, drawing from an electric pump housed inside the tank. No petcock exists on this machine, and residual pressure remains in the line after shutdown, which dictates both the order of operations and the tools you need.

Choosing the Right Replacement Hose

Not all fuel hose is interchangeable. An injected system runs meaningfully higher pressure than a gravity-fed carbureted one, and inexpensive general purpose tubing will balloon, weep at the clamps, or fail outright under that load. Buy hose specifically rated for fuel injection service and match the original inside diameter exactly rather than approximating.

Diameter matters more than most riders assume. Hose that is slightly oversized will not seal on the barb even with a clamp crushed down on it, and undersized hose stretches thin and stresses the reinforcement layer. Also confirm the hose is rated for ethanol content, because the alcohol in ordinary pump gas is hard on liners that were never formulated for it.

Recognizing a Line That Is Ready to Go

  • A gasoline odor around the tank that lingers well after the engine stops
  • Fuel staining or an outright puddle on the skid plate or shop floor
  • Visible checking, a chalky surface, or a section that has gone hard and unyielding to the pinch test
  • Bogging on hills, a lean stumble at part throttle, or symptoms that mimic an empty tank
  • Caked dust rings at the fittings, formed by fuel that seeps and evaporates over and over

Injected machines can leak without dripping. Fuel escaping a pressurized joint frequently atomizes and disappears into the air, so a persistent smell with no visible wetness still warrants a close inspection.

Preparation and Genuine Fuel Safety

Set out gloves, eye protection, a drain pan, an approved sealed container, new clamps, a quick-connect release tool if the tank outlet uses a locking coupler, line-clamping pliers, hand tools for the panels, and a stack of rags. Getting everything within arm's reach beforehand keeps you from walking across the shop with an open fuel line.

Ventilation deserves emphasis rather than a passing mention. Gasoline vapor is denser than air and collects in a low layer across the floor, where it can reach a water heater, a furnace, or a charger sitting on the concrete. Work in the open air when you can, and if you are in a garage, open the main door completely. Shut off every flame and spark source in the space, and change clothes if you soak them.

Getting the Old Line Free

Relieve pressure before touching a single fitting. Pull the fuel pump fuse or relay, run the engine until it dies from starvation, switch the key off, and disconnect the negative battery terminal. Remove the seat and the side plastics so the tank outlet and the entire hose run toward the throttle body are exposed.

Place your pan and drape a rag over each joint as you open it, since the hose still holds fuel. Slide clamps back along the hose before disturbing the connection. On a quick-connect, compress the tabs evenly and pull straight off; levering to one side cracks collars that have hardened through years of heat cycling. At barbed fittings, twist the hose gently to release the varnish bond, and slit a fully bonded hose lengthwise rather than forcing it. Record the routing with photographs while the old line is still in place.

Routing Considerations on the MAX 4x4 Chassis

The MAX configuration stretches the frame for two-up seating, and this is a four-wheel-drive machine, which means the hose passes front differential hardware and additional crossmembers that a shorter two-wheel-drive quad simply does not have. Power steering components occupy space in the same area. None of this changes the procedure, but it does mean the new hose must follow the original path through every clip and guide rather than taking a shortcut across open space.

Cut the replacement to match the original length. Slack hose drifts, and a drifting fuel line eventually finds either a sharp frame edge or a hot exhaust surface. Snug routing that reuses the factory retainers is what keeps the repair permanent.

Sealing, Clamping, and Testing

Press each hose end fully onto its barb until it bottoms out, and install it dry. Grease, oil, and silicone belong nowhere near a fuel fitting, because lubricant on the sealing surface creates the leak path you are working to eliminate. Dip a stubborn end in hot water for a few seconds to soften it if it fights going on. Set new clamps just behind the raised bead on each barb and tighten them evenly, resisting the urge to overtighten and cut into the hose wall. A self-locking quick-connect requires no clamp; push until it clicks, then confirm the latch with a firm pull.

Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking so the pump charges the circuit. Wipe both joints dry and watch for beading. Start the engine, inspect at idle, then check a final time once the machine reaches operating temperature. Keep in mind that the fuel filter on this Outlander is integrated into the in-tank pump assembly rather than being a serviceable inline element, so lingering delivery problems after a clean, dry installation point to that module rather than your new hose.
