Replacing a Worn Fuel Line on Your 2016 Can-Am Outlander MAX 1000 XT

Buying the right parts before you start is half of this repair. A 2016 Outlander MAX 1000 XT does not use the soft, cheap hose that works fine on a small carbureted quad. Its Rotax 976cc twin is fed by electronic fuel injection, and everything downstream of the in tank pump sees real pressure, so the hose, the clamps, and the fittings all have to be chosen with that in mind.
Gathering the Right Parts and Tools
Sort out the following before you pull the seat off:
- Fuel hose rated for injection pressure, in the same inside diameter as what is on the machine now
- New clamps in the correct style and size, or a small clamp assortment so you are not stuck mid job
- A quick-connect release tool if your MAX uses a locking coupler at the pump outlet
- Line clamping pliers, which stand in for the petcock this model does not have
- Nitrile gloves, safety glasses, and a stack of shop rags
- An approved sealed fuel container plus a low catch pan
- Metric sockets and drivers for the seat and rear panels, and a sharp razor knife
Resist the temptation to reuse old clamps. They take a set around the previous hose, lose spring tension, and a decade old worm gear band often has a stripped or corroded screw slot that will not tighten evenly the second time.
Injection, Not a Carburetor: Why It Matters Here
Confirm the layout before you plan the job. The 2016 MAX 1000 XT has no petcock lever, no float bowl drain, and no gravity feed. Fuel is pushed from the tank under the seat by an electric pump module sitting inside that tank, and it stays pressurized from the moment the key goes on. On a carbureted machine you would close the valve, empty the bowl, and be done isolating fuel in thirty seconds. Here isolation is electrical, and it must be the first thing you do.
The filter follows the same pattern. Rather than an inline canister you can spot on the hose, the element and strainer are integrated with the in tank pump. If the machine still starves for fuel after a clean hose install, the tank mounted assembly is where to look next, not the new rubber.
Working Safely Around Gasoline
This is the part worth taking seriously. Gasoline vapor is heavier than air, so it does not rise and vent out a high window; it flows along the floor and collects in low corners where furnace pilots, chargers, and space heaters sit. Do the job in the driveway if weather allows. Inside, open the overhead door completely and set a fan on the floor pushing air out of the building. Keep the drained fuel in a closed container, get the soaked rags out of the enclosed space when you finish, and do not do any grinding, welding, or torch work in that bay the same day.
Why the Hose Failed in the First Place
Age does most of the damage. Fuel line loses the plasticizers that keep it supple, so a hose that flexed easily when the machine was new goes hard and develops a fine crazed surface. Heat cycles off a one liter class twin and years of vibration turn that surface checking into cracks that reach the bore. Riders in arid, dry air regions watch this happen sooner, since low humidity accelerates the moisture loss from the rubber wall.
Ethanol content adds a second front. E10 fuel left sitting through a long idle period draws in moisture and slowly degrades the inner liner, softening it and loosening particles even while the outside of the hose keeps hardening. Between the two mechanisms, a ten year old line can look serviceable from a foot away and still be compromised. Symptoms to trust: a puddle under the machine, gas smell near the seat, visible cracks or swelling, and an engine that bogs, runs lean, or acts starved when the tank is clearly not empty.
Getting the Old Line Out
Kill the pressure before touching a fitting. Pull the fuel pump fuse or relay, crank the engine a couple of seconds until it stalls, turn the key off, and disconnect the negative battery lead. Remove the seat and enough rear bodywork to see both ends of the hose run clearly.
With the pan in place and a rag over the joint, slide any clamp well back along the hose before separating the connection. Squeeze quick-connect tabs evenly and pull straight, without prying — aged plastic collars split under side load. A hose that has varnished itself to a barb will let go with a slow twist; if not, slit it along its length and peel it away rather than fighting it and damaging the fitting.
Pay attention to the path. The MAX is the stretched two up chassis and this one is four wheel drive, so the run is longer and passes more frame crossmembers and front driveline hardware than you would find on a short, two wheel drive quad. Photos of every clip and clearance point save real time on reassembly.
Installation and the Final Leak Check
Cut the new hose to the same length as the old, no longer. Excess drapes into places it will chafe; too little puts constant tension on both fittings. Push each end all the way onto its barb, past the raised bead, and do it dry. No grease, no oil, no silicone — lubricant on a sealing surface is exactly how pressurized fuel finds its way out. A quick soak in hot water is the only help the hose should get.
Position clamps just behind the bead and tighten evenly. If your machine uses a self locking quick-connect, seat it until it clicks, then tug to verify the latch; that fitting needs no clamp. Route the hose back through its factory guides, well clear of exhaust and the front differential.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without starting so the pump loads the line while you watch. Check both joints with a clean rag, then run the engine at idle for a few minutes and inspect again warm. Once nothing weeps under pressure and heat, reinstall the plastics and take a short lap before your next real ride.
