The XT-P version of the 2016 Outlander 850 was built for riders who push a utility quad harder than most, with premium suspension and a chassis that spends its life absorbing impacts. All that motion works on rubber fuel hose, which is one reason this is a job worth doing before it becomes an emergency. The Rotax 854cc V-twin here is fuel injected, drawing from an electric pump inside the tank, so there is no petcock to shut off and the supply hose carries pressure after every key cycle.

Suspension Travel, Vibration, and Tired Rubber

Fuel hose degrades on two fronts. Externally, heat cycling from the big twin drives plasticizers out of the rubber, and the wall stiffens until it stops flexing with the chassis. On a machine with the travel and trail speed of an XT-P, that hardened hose sees more movement per mile than one on a slow-moving farm quad, and cracks tend to show up first where the line is already stressed near a fitting. Riders in dry, low-humidity country see the hardening arrive years earlier, since arid air pulls moisture out of the material and leaves a chalky, crazing surface.

Internally, ethanol-blended gasoline is the aggressor. Standing fuel through a long layup absorbs moisture and gradually breaks down the inner liner, softening it and letting it release fine material into the fuel stream. That is more consequential here than on a carbureted quad, where debris at least settles into a float bowl that has a drain screw. On this injected 850 it heads for injectors with very small orifices, so replacing hose based on age alone is a defensible call on a machine of this vintage.

Catching a Failing Line Early

  • A damp patch or thin puddle of fuel on the skid plate after the quad has been sitting
  • A persistent gasoline odor around the seat area, most obvious right after shutdown
  • Fine cracking, a chalky texture, or a rigid section you can feel when you pinch the hose
  • A tacky, dust-caked ring at a fitting, showing where fuel has been weeping and evaporating
  • The engine bogging under load, stumbling when you snap the throttle, or feeling lean at higher rpm
  • Cranking noticeably longer than usual on a cold start

Keep in mind that pressurized fuel escaping a hairline crack often atomizes and evaporates rather than dripping, so a small leak may show up as nothing more than a strong smell and an engine that runs unevenly. A dry floor does not clear the hose on this platform.

Getting Set Up and Handling Fuel Sensibly

  • Hose rated for fuel-injection pressure in the correct inside diameter, not low-pressure carburetor tubing
  • New clamps matched to the fitting style, plus a quick-connect release tool if your quad uses locking collars
  • Line-clamping pliers, taking the place of the petcock this model does not have
  • Nitrile gloves, a wide drain pan, and a sealed container approved for gasoline
  • A razor or hose cutter, a flat-blade screwdriver, and sockets for the seat, console, and tank hardware

Ventilation is a real safety issue rather than a formality. Gasoline vapor is heavier than air, so it sinks and runs along the floor toward pilot lights, space heaters, and cord connections sitting at that level. Do this outdoors when you can. In a garage, open the door fully and place a fan low so it moves air out rather than stirring it, shut down every flame and hot element, and keep an extinguisher where one hand can reach it. Gloves matter because gasoline passes through skin easily.

Bleeding Pressure and Taking the Hose Off

Remove the fuel pump fuse from the fuse block, crank the engine until it stalls and will not restart, then turn the key off and disconnect the battery negative cable. Take off the seat and center panel to expose the tank, the pump flange, and the hose run heading toward the throttle body. Slide the pan underneath and cover the joint with a rag before you break it, since a depressurized circuit still holds fuel that will spill.

Back any clamp well away from the fitting first. Quick-connect couplers release when you press the locking tabs evenly and pull straight along the fitting axis; levering sideways cracks a collar that has aged in the heat. A hose varnished onto its barb usually gives way under slow twisting rather than a hard pull, and slitting it lengthwise with a razor is the right answer when it will not budge. Note every clip and clearance point on the way out. The XT-P is a 4x4 machine, so front differential and driveshaft hardware sit near the hose path and create clearance points a two-wheel-drive quad never has.

Putting the New Line In Dry

Cut the replacement to match the original length precisely. A long hose sags into moving hardware or chafes against a frame tube, while a short one keeps both fittings under constant tension every time the suspension works. Push the new line onto each barb until it seats fully against the shoulder, and install it dry. Grease, oil, and silicone spray all compromise the seal between hose and fitting under pressure and let the hose creep off the barb over time. Soften a stubborn end in hot water for thirty seconds instead.

Set clamps just behind the raised bead on each fitting so they cannot migrate, tightened to firm contact rather than crushing the rubber. Where the Outlander uses a self-locking quick-connect, push until the collar clicks and then tug hard to prove the latch has engaged; that connection needs no clamp at all. Reinstall the hose into its factory guides so it stays clear of exhaust heat and the front driveline.

Confirming the Repair Holds

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle primes the pump and brings the hose to full pressure, giving you the chance to catch a seep while both fittings are still dry and easy to read. Wipe each joint with a clean light-colored rag and inspect it closely. Then start the engine, check again at idle, take a slow lap around the yard, and give it one final look before the panels go back on.

One structural detail is worth remembering for the next round of troubleshooting. The fuel filter on this Outlander is built into the in-tank pump assembly rather than sitting inline on the hose you just replaced. A fresh line eliminates leaks and cracking, but it will not restore flow through a restricted filter, so if the 850 still feels flat under load after a clean installation, that module inside the tank is where to look next.
