Treat every fitting on this quad as pressurized until you have deliberately bled the system down, and the job becomes straightforward rather than messy.

Confirming What You Are Working With

Pop the seat and the center console panel and you will find the tank sitting low in the frame with the pump flange on top and a short, semi-rigid supply hose heading toward the throttle body. Many of the connections on this platform use a self-locking quick-connect coupler rather than a simple barb and worm-gear clamp, which is why identifying the fitting style before you order anything saves a second trip. This is a selectable 2WD/4WD chassis, and the extra front differential and driveshaft hardware means the supply run threads through a slightly tighter corridor than you would find on a two-wheel-drive utility quad. That combination sheds fine particulate into a fuel circuit that feeds precision injectors, which is reason enough to replace a hose on a decade-old machine based on age rather than waiting for a visible failure.

Symptoms Worth Taking Seriously

  • A damp patch or thin fuel puddle on the skid plate after the quad has been parked for an hour
  • A gasoline smell that lingers around the seat area, usually strongest right after shutdown while residual pressure is still trapped
  • Hairline surface cracking, a hardened section you can feel when you pinch the hose, or a dust-caked ring where fuel has seeped and dried at a fitting
  • The engine bogging under load, stumbling when you snap the throttle, or acting starved for fuel at higher rpm
  • Longer cranking than normal before the engine catches, which can point to pressure bleeding off through a compromised joint

Injected machines hide small leaks better than carbureted ones. On a carbureted quad a weeping line usually drips visibly because gravity feed pushes fuel out at low pressure. Parts, Tools, and a Word About Vapor

  • A sealed metal or approved plastic container for captured fuel, plus a wide drain pan
  • Shop rags, a small flat-blade screwdriver, and a basic socket set for the seat, panels, and tank hardware

Do this work outdoors or with the garage door fully open. Gasoline vapor is heavier than air and settles at floor level, so a fan moving air near the ground does far more good than a cracked window overhead. No grinders, no space heaters, no shop lights with exposed elements, and no cigarettes anywhere near the machine.

Depressurizing and Pulling the Old Line

Pull the fuel pump fuse from the fuse block, then crank the engine for a few seconds until it stalls and refuses to restart. Turn the key off and disconnect the battery negative cable. Slide your drain pan under the tank area and drape a rag over the first fitting you plan to open, because even a bled-down circuit holds residual fuel that will run out when the joint breaks.

Slide any clamp well back along the hose before you disturb the joint. For a quick-connect coupler, press the locking tabs squarely and pull straight off — never lever it sideways, because those collars grow brittle with age and crack. Old hose that has varnished itself onto a barb responds better to a gentle twist than a hard pull; if it will not budge, slit it lengthwise with a razor blade and peel it away rather than risking damage to the fitting underneath. Note every clip and clearance point as the line comes free, particularly where it passes near the front driveline.

Routing and Seating the New Hose

Cut the replacement to match the old length exactly. Extra hose sags into moving parts or chafes on a frame rail, and a short piece puts tension on both fittings. Push the new line onto each barb until it bottoms out completely, and do it dry. Grease, oil, and silicone spray all belong somewhere else on this quad; any lubricant on a sealing surface gives pressurized fuel a path to creep out. If the hose is stiff, dip the end in hot water for thirty seconds to soften it enough to slide on.

Set new clamps just behind the raised bead on each fitting and snug them evenly rather than crushing them. Where the Outlander uses a self-locking quick-connect, push until you hear and feel the collar click, then pull firmly to confirm it has latched. That style of fitting needs no clamp at all. Return the hose to its original guides so it stays clear of the front differential hardware and any hot exhaust surface.

The Leak Check That Ends the Job

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without starting the engine. Each cycle runs the pump and pressurizes the circuit, giving you a chance to inspect both joints while everything is still bone dry. Wipe each fitting with a clean white rag and look for the faintest stain. Then start the engine, let it idle, and check again with the machine running at pressure.

One platform detail worth remembering: the fuel filter on this Outlander is integrated into the in-tank pump assembly rather than sitting inline where you can reach it. Replacing a cracked hose will not cure a restricted filter, so if the 850 still stumbles or goes flat at high rpm after a clean install, the pump module inside the tank is your next place to look. Only after several minutes of leak-free running should the panels and seat go back on.
