The X MR was built to work in water and muck that would drown an ordinary quad, and the fuel plumbing on a 2016 Outlander 850 X MR lives a harder life than the same hose on a trail machine. Mud packs around clips, grit works into fittings, and repeated soaking and drying does the rubber no favors. Understanding what wears a hose out on a machine like this is the best way to replace it before it strands you chest-deep in a hole.

What Kills Fuel Hose on a Mud Machine

Every fuel hose loses flexibility as the plasticizers in its wall migrate out. Heat from the 854cc Rotax V-twin drives that along, and once the rubber has hardened, chassis flex opens cracks at the bends where the hose seats onto its fittings. On an X MR the process gets help. Mud packed against a hose holds heat and abrasive grit against the surface, and every pressure wash after a ride puts a thermal and mechanical cycle into the same spot. Dry-climate riders see the hardening accelerate further, since low humidity pulls moisture out of the outer wall.

The bore degrades on its own schedule. Ethanol-blended gasoline sitting in the line through inactive months absorbs water and slowly attacks the inner liner, which softens, gums, and starts releasing particles toward the injectors. Because that damage never shows on the outside, a hose that survived a season of mud can look serviceable and still be finished internally.

Establishing How This X MR Feeds the Engine

Settle the fuel system before you plan anything. The 2016 Outlander 850 X MR is fuel injected. There is no petcock on this machine and no float bowl drain to open. An electric pump module submerged in the tank pressurizes the supply hose feeding the fuel rail, and that line stays under pressure after shutdown, so the job opens with a deliberate bleed-down rather than closing a valve. The fittings may reflect that too: the tank flange can use a self-locking quick-connect coupler that releases when you squeeze its tabs instead of a barb and worm clamp.

This is a 4x4 chassis with selectable two-wheel and four-wheel drive, and the front differential and half shafts stay in the frame either way. Combined with the X MR's raised intake plumbing and its purpose-built mud hardware, that means the hose threads past more structure than it would on a bare 2WD quad and is retained by clips holding deliberate clearance from the driveline. Copy that path exactly when you reassemble.

Symptoms to Catch Before a Deep Water Crossing

  • Fuel beading on the skid plate or staining the floor after the machine has been parked overnight
  • A gasoline smell hanging around the tank area, strongest right after you shut the engine down
  • Fine cracking at a bend, a chalky grey surface, or a stretch of hose that feels hard under a squeeze
  • Bogging under load, a stumble on throttle, or the engine acting starved while it pulls through mud
  • A ring of caked grime at a fitting, which marks fuel that has seeped and dried in the same place

An injected machine hides small pressure-side leaks well, because escaping fuel often atomizes before it can drip. On an X MR the underside is dirty enough that a stain is easy to miss anyway, so trust your nose and inspect with the plastics off.

Tools, Replacement Parts, and Fume Control

  • Nitrile gloves and eye protection
  • A drain pan and a sealed, fuel-rated container for captured gasoline
  • Hose rated for fuel injection pressure and matched to the original inside diameter
  • New clamps to suit the fittings, plus a quick-connect release tool if a locking coupler is present
  • Line-clamping pliers, which take the place of the petcock this machine does not carry
  • Sockets and drivers for the seat and side plastics, a razor knife, and plenty of rags

Wash and dry the machine before you start, since caked mud around the tank area will end up in an open fitting otherwise. Then take ventilation seriously: gasoline vapor is heavier than air and settles at floor level where pilot lights and chargers sit. Work outdoors or with the door fully open and a fan moving air out low. Shut down heaters, unplug chargers, keep an extinguisher next to the machine, and seal fuel-soaked rags in a metal can when you finish.

Bleeding the Circuit and Removing the Old Hose

Relieve pressure before touching a joint. Pull the fuel pump fuse or unplug the pump connector, crank the starter until the engine stalls, switch off the key, and disconnect the battery negative. Remove the seat and side panels for access to the tank and the hose run heading toward the engine. Slide the drain pan into position and lay a rag over each joint as you open it, because a bled line still holds standing fuel.

Photograph the routing before anything shifts, noting every clip and each clearance point around the front driveline and the X MR's intake plumbing. Slide worm-gear or spring clamps well back along the hose before working the joint. Release a quick-connect by pressing its tabs in evenly and pulling straight off the nipple, since prying to one side fractures aged collars. Where varnish or dried grit has bonded the hose to a barb, split it lengthwise with a razor and peel it clear rather than twisting the fitting.

Installing the New Hose and Proving It Dry

Cut the replacement to match the original length. Surplus hose will find a frame edge or the steering arc to chafe on, and on a machine that spends time in slop, an unsupported loop also collects mud. Push each end fully onto its fitting until it bottoms out, and install it dry. Grease, oil, and silicone stay off fuel fittings entirely, because a lubricant film under a clamp gives pressurized fuel a route out. A quick dip in hot water softens a stubborn end enough to slide on. Set fresh clamps just behind the raised bead on each barb and tighten evenly, and where a self-locking coupler is used, push until it clicks and pull firmly to confirm engagement. No clamp belongs on that fitting.

Seat the hose in every clip, reinstall the pump fuse, and Reconnect the battery. Cycle the key on and off several times without cranking so the pump pressurizes the circuit, then check both joints with a dry rag while everything is still. Start the twin, idle it for several minutes, and inspect again before the bodywork goes back on. One last thing to keep in mind on this X MR: the fuel filter lives inside the tank as part of the pump module rather than inline where you can reach it, so if delivery still feels soft with a fresh hose fitted, that assembly is your next stop.
