The good news is that replacing the line on a 2016 Outlander 850 DPS is well within reach of a rider with a socket set and a couple of unhurried hours. The catch is that this machine does not plumb fuel the way an older carbureted quad does, and getting that distinction straight before you loosen a single clamp saves you a soaked skid plate.
Confirming What Kind of Fuel System Sits Under the Seat
The 854cc Rotax V-twin in the 2016 Outlander 850 DPS runs electronic fuel injection. There is no petcock anywhere on this machine, and no gravity feed to shut off. Fuel is pushed from an electric pump module submerged in the tank, through the supply hose, and up to the fuel rail on the engine at a pressure that stays bottled up in the line even after you shut the key off. A carbureted quad lets you close a valve, crack a float bowl drain, and walk away. Here you have to deliberately bleed the circuit down first, and the fittings you meet may be locking quick-connect couplers rather than the simple barb-and-clamp joints found on older machines.
Drive configuration matters less than fuel system, but it is worth a mention. The DPS is a selectable 2WD/4WD chassis, and the front differential, prop shaft, and steering hardware live in the frame whether or not you have four-wheel drive engaged. That means the supply hose threads past more structure than it would on a simple 2WD quad, and it is secured with clips that keep it clear of the driveline and the power steering unit.
How Age, Heat, and Pump Gas Wear a Hose Out
Fuel hose does not fail because of one dramatic event. It fails because the plasticizers that keep the rubber supple slowly migrate out, leaving the wall hard and brittle. Every heat cycle from the V-twin and every frame flex over rocky two-track works that stiffness into cracks. Riders in arid country notice it sooner, since low humidity accelerates the drying process from the outside in and a hose on a machine approaching a decade of service is already well down that road.
Ethanol-blended gasoline works the opposite direction. Sitting in the hose over a quiet stretch of months, alcohol pulls in moisture and slowly attacks the inner liner, so the bore softens and sheds material while the exterior continues to harden. That combination is why a hose can look acceptable, pass a squeeze test, and still be feeding debris toward the injectors.
Symptoms Worth Investigating Before You Get Stranded
- Fuel pooling on the skid plate or dripping onto the floor after the Outlander has been parked overnight
- A gasoline odor that hangs around the machine, strongest in the minutes right after shutdown while the rail still holds pressure
- Fine surface checking, a chalky grey cast, or a section that feels glassy instead of springy when pinched
- Bogging under load, a stumble when you roll into the throttle, or the engine acting starved on long climbs
- A dust-caked ring at a fitting, which is the signature of fuel seeping and evaporating repeatedly
Injected machines hide small pressure-side leaks well, because fuel escaping a pressurized joint often atomizes before it can drip. On the 850 DPS, your nose is a better detector than your eyes.
Tools, Parts, and a Real Word About Gasoline
- Nitrile gloves and eye protection
- A sealed metal or fuel-rated container for whatever you capture
- Replacement hose rated for fuel-injection pressure and matched to the original inside diameter, not general purpose carburetor line
- Fresh clamps to suit the fittings you find, plus a quick-disconnect release tool if your machine uses a locking coupler at the pump flange
- Line-clamping pliers, which take the place of the petcock this machine does not have
- Sockets and drivers for the seat, side panels, and rack hardware, plus shop rags
Do this job outdoors or with the garage wide open. Gasoline vapor is heavier than air and settles at floor level, so ventilation low in the room matters far more than a cracked window overhead. Keep every heater, grinder, and battery charger out of the space, and have the fire extinguisher within arm's reach rather than across the shop.
Bleeding Down and Removing the Old Line
Relieve pressure first. Pull the fuel pump fuse or unplug the pump connector, crank the engine until it stalls, then switch off the key and disconnect the battery negative cable. Take off the seat and the side plastics to expose the tank and the run of hose heading toward the engine. Slide a drain pan under the work area and drape a rag over each joint before you open it, since a bled line still holds a surprising amount of standing fuel.
Photograph the routing while it is still original. Note every clip, guide, and clearance point where the hose passes the front driveline hardware. Slide worm-gear or spring clamps well back before disturbing the joint. On a quick-connect coupler, press the locking tabs straight in and pull the fitting off in line with the barb; prying sideways cracks collars that have grown brittle. If varnish has glued the hose to a fitting, slit it lengthwise with a razor and peel it away rather than twisting hard on a plastic nipple.
Fitting the New Hose and Verifying the Repair
Cut the replacement to the length of the old piece and no longer. Extra hose chafes against the frame or fouls the steering sweep. Push each end fully onto its fitting until it bottoms against the shoulder, and install it dry — no grease, no oil, no silicone. Lubricant on a sealing surface gives pressurized fuel a path to creep out under the clamp. A quick dip of the hose end in hot water softens it enough to slide on without help. Set new clamps just behind the raised bead on each barb and snug them evenly. If the tank side uses a self-locking coupler, push until it clicks and then tug firmly to confirm it latched; that joint wants no clamp at all.
Return the hose to every original clip, reinstall the pump fuse, and Reconnect the battery. Cycle the key on and off several times without starting so the pump pressurizes the circuit, and inspect both joints with a clean dry rag while the machine sits quiet. Then start the V-twin, let it idle, and check again with the plastics still off. One last thing worth knowing about the 850 DPS: its fuel filter lives inside the tank as part of the pump module rather than inline where you can reach it, so if fuel delivery still feels soft after a clean hose install, that in-tank assembly is your next stop.
