Fuel Line Replacement Done Right on a 2016 Can-Am Outlander 850

The 2016 Outlander 850 introduced the 854cc Rotax V-twin, and like everything else on the machine, the fuel plumbing was designed around electronic injection from the start. That makes the hose replacement a tidy job, provided you set the work area up before opening anything. Preparation is where this task is won or lost.

Building the Right Setup First

Park the Outlander on level ground with the brake set and enough clearance to move around it with panels removed. Then deal with air. Gasoline vapor is heavier than air and settles at floor level, so working outdoors or with the garage door completely open accomplishes far more than opening a window at head height. Turn off any shop heater or water heater pilot, put spark-producing tools away, and let the V-twin and its exhaust cool before you reach across them.

Have all of this within arm's reach before you begin:

  • Nitrile or rubber gloves and safety glasses
  • A shallow drain pan and a sealed, fuel-rated container for captured fuel
  • Replacement hose rated for injection pressure in the original inside diameter
  • New clamps in the matching style, plus a quick-disconnect release tool if your fitting uses one
  • Line-clamping pliers to pinch a soft section closed
  • Sockets and drivers for the seat, rack, and side panels, a sharp razor, and clean rags

An Injected Machine With No Petcock

Your 850 uses electronic fuel injection with the pump mounted inside the fuel tank, which means there is no petcock to close before you start. That absence is precisely why the clamping pliers are on the list. The hose feeding the engine holds pressure even with the key off, so relieving that pressure is the first move rather than an afterthought. The pump module also carries the filter element internally, so there is no serviceable inline filter on the visible hose, and at least one connection is likely a self-locking quick-connect coupler rather than a plain barb and clamp.

What Ages a Fuel Hose Out

Heat is the primary force from the outside. Every ride cycle bakes a little more plasticizer out of the rubber wall, and hose that arrived soft and pliable becomes rigid and glassy over the years. As soon as it stops flexing, the normal movement of a working chassis turns that stiffness into fine checks and then real cracks. In dry, arid regions this happens faster, because low ambient humidity keeps drawing moisture out of the material.

From the inside, ethanol-blended fuel takes its own toll. Alcohol pulls water into the system and slowly breaks down the hose liner, softening and swelling the bore while shedding fine debris toward the injectors. Machines that sit for weeks at a stretch fare worst, since standing fuel has time to gum and varnish against a wall already losing strength. Age matters more than mileage here, which is why an 850 that has led an easy life still needs the hose inspected.

Catching a Bad Line Before It Strands You

  • Gasoline smell around the tank and rear bodywork, strongest just after shutdown while pressure remains in the circuit
  • A small puddle beneath the machine or a wet band on the skid plate after an overnight sit
  • Surface checking, a chalky gray cast, or a section permanently flattened by a clamp
  • A crusted dirt ring at a fitting where fuel has wept and dried again and again
  • Bogging under load, a stumble on hard throttle, or the engine acting starved at higher rpm

Remember that pressurized fuel escaping a pinhole often atomizes and evaporates before it drips, so a dry floor is not a clean bill of health.

Separating the Line From Its Fittings

Relieve pressure by pulling the fuel pump fuse or relay and cranking the engine a few seconds until it stalls. Switch the key off and disconnect the battery negative cable. Remove the seat and the side plastics to expose the tank and the hose run toward the throttle body. Slide your pan into place and cover each joint with a rag before you open it, because a depressurized line still holds fuel that runs out on separation.

Move clamps well back along the hose before disturbing the fitting. On a locking coupler, press the release tabs squarely and pull straight off rather than levering sideways, which cracks the collar. Twist the hose gently on its barb to break any varnish bond instead of pulling hard, and if an end stays stuck, slit it lengthwise with a razor and peel it away so the fitting is undamaged. Photograph the routing while everything is in place. This is a 4x4 chassis, so the hose has to clear the front differential and extra frame crossmembers, and putting the new line on the same path keeps it off the driveline and away from hot pipe.

New Line In and Verified Dry

Cut the replacement to the same length as the original, without leaving margin. Extra hose chafes and can drift toward the exhaust. Push each end fully home on its barb, dry, and keep grease, oil, and silicone completely away from the sealing surfaces, because lubricant is exactly what allows pressurized fuel to creep out past a clamp. Hot water for a few seconds will soften a stubborn end. Set new clamps just behind the raised bead on each fitting and snug them evenly rather than crushing the rubber. Where the 850 uses a self-locking quick-connect, push until it clicks and then tug firmly to confirm the latch, and leave it clamp-free. Route the hose back through every original clip and guide.

Reinstall the fuse, Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle spins the pump and pressurizes the circuit, giving you a static inspection of both joints. Wipe them with a clean rag and watch for any darkening. Start the engine, let it idle, and check again with the twin running. When several minutes pass with nothing weeping, reinstall the plastics and seat, then take a short local ride as a final confirmation. If fuel delivery still feels soft, look at the in-tank pump and filter module next.
