Getting an aged fuel hose off a 2015 KingQuad 500AXi without damaging anything is the part of this job that separates a tidy repair from an expensive one. Ten years of heat and vibration bond rubber to metal, stiffen plastic collars, and seize clamp screws. Approach the removal with a plan and the rest of the work is almost relaxing by comparison.
Depressurizing Before You Touch a Fitting
This KingQuad wears the AXi badge, which means Suzuki electronic fuel injection and a pump living inside the tank. There is no petcock to close, so pressure has to come down electrically. Pull the fuel pump fuse or relay, crank the engine until it stalls on its own, then switch the key off and disconnect the battery negative terminal. Skipping that sequence on an injected machine means the first fitting you crack open sprays instead of drips. A carbureted quad would let you simply rotate a valve and drain a float bowl, but neither of those exists on this model, and line–clamping pliers on a low–pressure section are your closest equivalent.
Working the Old Hose Loose
Take the seat and the side plastics off to expose the tank connection, then follow the hose to the throttle body so both endpoints are in view. Position a catch pan below and keep a rag wrapped around each joint as you open it, because the hose still holds fuel even with pressure relieved.
Slide worm or spring clamps well back before you disturb the fitting itself. If your machine uses a locking quick–connect at the pump plate, press both tabs squarely and pull the connector straight off; sideways leverage is what cracks a collar that has been baking under the plastics for a decade. Where the hose has varnished onto a barb, rotate it gently to shear the bond loose. A hose that truly refuses should be slit lengthwise with a sharp blade and peeled away, protecting the fitting at the cost of a part you are throwing out anyway. Note the routing while it is still in place, since this selectable 4x4 threads the line past front differential hardware and additional frame clearance points.
What Made the Hose Fail
Understanding the cause keeps you from repeating it. Fuel hose is rubber loaded with softeners, and engine heat drives those softeners out over years of service until the wall goes stiff and eventually cracks. Dry air accelerates it, so machines used in arid country show hardened hose sooner than those in humid regions.
Ethanol–blended gasoline attacks from the inside, drawing in moisture and slowly degrading the liner, and fuel that sits unused for months leaves gum and varnish at the fittings. That two–sided aging is why a hose can look acceptable and still be shedding material toward the injector. On an injected KingQuad the stakes are slightly higher, because the same hose is under constant pressure whenever the key is on.
Warning Signs to Catch Early
- Fuel pooling on the skid plate or a dark stain that returns after every parking session
- A gasoline smell around the tank that does not fade after shutdown
- Hairline cracks visible when you flex a bend, or a chalky bloom on the surface
- A section of hose that feels rigid and refuses to compress between your fingers
- Bogging, a lean stumble, or an engine that acts starved as though the tank were nearly empty
A pressurized pinhole can atomize fuel so finely that it never reaches the ground, so smell and sound both count as evidence.
Tools, Parts, and a Ventilation Reality Check
- Gloves and eye protection
- Injection–rated hose matched to the original inside diameter
- New clamps in the correct style, and a release tool if a locking coupler is fitted
- Line–clamping pliers, a catch pan, and an approved fuel container
- Sockets, a plastic trim tool, and a stack of rags
Work outside or with the door wide open, because gasoline vapor is heavier than air and collects along the floor where drop lights and appliance pilots sit. Ventilation at ground level is what actually reduces risk, and every ignition source needs to be out of the space while fuel is exposed.
Installing the New Line
Measure the old hose and cut the new one to match. Extra length finds a frame tube to rub against, and a short piece pulls at both fittings every time the chassis works. Slide each end fully onto its barb until it seats, and install it dry. Grease, oil, and silicone on a fuel fitting create a leak path for pressurized fuel, so none of it goes anywhere near the sealing surface. Dip a stubborn end in hot water for a few seconds instead.
Place new clamps just behind the raised bead on each fitting and tighten them evenly, firm but not crushing. A self–locking coupler takes no clamp at all; push it home until it clicks, then tug to confirm. Route the finished hose back through every original clip so it stays clear of the front driveline and the exhaust.
Proving It Is Dry
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without starting. The pump primes with each cycle and pressurizes the hose, giving you a still, quiet system to inspect. Dry both joints with a clean rag, then start the 500AXi and check again at idle and after several minutes of warm running before the plastics go back on.
One platform detail to file away: the fuel filter on this injected KingQuad is integrated into the in–tank pump assembly rather than sitting inline on the hose you just replaced. New hose cures a leak, but a clogged filter inside the tank produces the same starved–engine symptoms, so that is the next place to look if hesitation survives the repair.
