Fuel work goes smoothly when the bench is ready and badly when it is not. The 2015 Sportsman Touring XP 1000 is a big two-up machine with a ProStar twin, electronic fuel injection, and a pressurized supply circuit fed by an in-tank pump, so once a fitting is open you want every tool already within arm's reach. Gather first, then cut.
Assembling the Right Supplies
- Nitrile or rubber gloves and eye protection, because gasoline strips skin oils fast and splashes at odd angles
- A drain pan plus an approved sealed container for captured fuel
- Replacement hose rated for fuel-injection pressure, matched to the original inside diameter
- New clamps in the original style and a quick-disconnect release tool if your XP 1000 uses a locking coupler
- Line-clamping pliers, which do the job a petcock would if this machine had one
- Sockets and drivers for the seat and side plastics, a razor knife, and more rags than you think you need
Ventilation is not a formality on this job. Gasoline vapor sinks and gathers at floor level, so open the main door and let air move across the ground rather than relying on a window above the bench. Keep pilot lights, space heaters, and anything that sparks out of the room while fuel is exposed.
Understanding the Injected Layout
There is no petcock on the Touring XP 1000, which surprises riders coming from older carbureted quads. Fuel is pushed out of the tank under pressure and stays pressurized after shutdown, so the sequence is always relieve, then disconnect. The filter sits inside the tank as part of the pump module instead of hanging inline where you can see it, meaning the hose swap and the filter service are two separate projects.
The two-up chassis matters here too. This is a long-wheelbase machine with a rear passenger seat and rack structure, so the fuel plumbing shares space with more bodywork and more frame members than a single-seat Sportsman. Combined with the on-demand all-wheel drive hardware up front, the line follows a deliberate path through several guides that you will want to reproduce exactly.
How Hoses Wear Out
Rubber fuel line has a service life whether it leaks or not. The softening agents in the wall gradually escape, leaving material that is hard, shiny, and prone to cracking at flex points. Underhood heat from the 1000 twin drives that along, and the vibration of a heavy Touring machine on rough ground finishes the job at each bend.
Dry climates accelerate the hardening because there is no ambient moisture to keep the wall supple, and hoses in those regions often crack noticeably earlier. Ethanol-blended fuel attacks from the opposite side, degrading the inner liner and leaving gum behind when the machine sits with fuel in the system. The combination produces a hose that hardens outside while breaking down inside.
Spotting Trouble Early
Look for a fuel puddle or damp shadow under the frame after the ATV has sat, and trust a persistent gasoline smell around the tank even when nothing is visibly wet. Squeeze the hose along its length; a healthy line has give, while a failing one feels rigid and may show fine surface cracks. Weeping fittings often reveal themselves as a dusty ring where dried fuel has collected grit.
Performance symptoms follow. A leaking or internally collapsing supply line makes the XP 1000 bog under acceleration, stumble lean at higher rpm, or feel like it is short on fuel with a half tank showing. On a pressurized system a small pinhole can atomize and evaporate without ever dripping, so smell often beats sight as a diagnostic.
Getting the Old Line Out
Relieve pressure first: pull the fuel pump fuse or relay, crank until the engine dies, key off, then disconnect the battery negative. Strip off the seat and whatever panels stand between you and the tank outlet and the throttle body connection. Slide a pan beneath the work and cover the first joint with a rag, because fuel remains in the line even after the pressure is gone.
Back the clamps well away from the fittings before you disturb anything. Quick-connect couplers release by pressing their tabs evenly and pulling straight off — never pry sideways, since a decade-old plastic collar cracks under leverage. Old hose bonded to a barb responds better to a slow twist than a hard pull, and a lengthwise cut with a knife is the safe way to free a truly stuck end. Document the routing with photos before the hose leaves the machine.
Fitting the Replacement and Sealing It
Cut the new hose to the length of the old one and no longer. Excess line chafes on the frame and can drift toward hot or moving parts on a chassis this size. Slide each end fully onto its barb dry; if it resists, dip the end in hot water to soften it. Keep grease, oil, and silicone completely away from the fittings, since any lubricant on the sealing surface gives pressurized fuel a route past the clamp.
Place each new clamp just behind the fitting bead and tighten evenly, firm but not crushing. If your machine uses a self-locking quick-connect, push it home until it clicks and then pull to confirm the latch; adding a clamp there does nothing useful. Route the hose back through every original clip so it clears the exhaust and the front driveline.
Verifying the Work
Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. Each cycle repressurizes the line, which is the ideal moment to inspect dry, clean fittings for the first sign of moisture. Wipe both joints, then start the engine and watch at idle for a bead forming at either end. Let it run several minutes, blip the throttle, and inspect a final time before the plastics go back on. Check the ground under the Touring XP 1000 after your first short ride as well — a joint that holds at idle should also hold once the chassis has flexed over real terrain.
