Replacing the Fuel Line on a 2015 Sportsman 570 X2

The X2 is a slightly different animal to work on than a standard Sportsman, and it is worth acknowledging before you start pulling panels. The 2015 Polaris Sportsman 570 X2 carries a convertible rear section that switches between a two-up passenger seat and a cargo bed, so the bodywork over the tank area is arranged differently and there is additional hardware to work around when you go after the fuel line. Plan on a few extra minutes just getting clear access.

Working Around the Convertible Rear End

Fold or remove the rear seating hardware and the covers over the tank so you can see the full run of hose from the pump flange forward to the throttle body. Take your time identifying which fasteners hold body panels and which hold the seat conversion mechanism, since mixing them up is an easy way to spend an hour reassembling something unrelated to fuel. With the tank area exposed, trace the hose end to end with a flashlight and photograph every retaining clip before you disturb anything. This is a 4x4 machine, so the line also has to clear front differential hardware and frame crossmembers that a two-wheel-drive quad would not carry.

Fuel Injection, Not a Carburetor

The 2015 Sportsman 570 X2 runs the ProStar 567cc single with electronic fuel injection. There is no petcock under the tank, nothing to rotate to the off position, and no gravity feed to interrupt. Fuel is pushed under pressure by a pump mounted inside the tank, and that pressure persists in the hose after the key comes off. Two practical requirements follow. Relieve system pressure deliberately before you separate a fitting, and keep line-clamping pliers on hand to substitute for the shutoff valve this machine does not have. The hardware differs from carbureted practice too, with a conventional clamp normally at the throttle body and possibly a self-locking quick-connect coupler at the pump flange that takes no clamp at all.

Why Rubber Fuel Line Wears Out

Two independent processes attack the same hose. From the outside, heat cycling off the engine and years of general exposure drive out the plasticizers that keep rubber flexible, stiffening the wall until it can no longer move with a vibrating single-cylinder engine or a chassis that twists over rough terrain. Cracks then form at bends and barbs. Dry climates accelerate this, since arid air pulls moisture out of the hose from the surface inward. From the inside, ethanol-blended pump gasoline absorbs atmospheric water and gradually degrades the liner, leaving gum and soft spots — a process that runs fastest whenever fuel sits still in the line for weeks. On a machine a decade into service, both effects have had ample time to do their work.

Symptoms of a Failing Line

  • Gasoline odor around the seat and tank, strongest in the first minutes after shutdown
  • A damp patch or small puddle under the mid-chassis after the X2 has sat overnight
  • Fine crazing, a chalky gray cast, or a hose section that feels rigid rather than pliable
  • Bogging with a passenger or a loaded bed, hesitation off idle, or an engine acting starved with a full tank
  • A caked ring of dirt at a fitting, left by fuel repeatedly seeping and drying

Because a pressurized leak often atomizes into vapor and evaporates before it drips, a recurring smell with nothing on the concrete is still solid evidence.

Tools and a Genuine Safety Note

Have nitrile gloves and eye protection, a drain pan, a sealed fuel-rated container, replacement hose in the correct inside diameter rated for injection pressure, fresh clamps, a quick-disconnect release tool, line-clamping pliers, a socket set, a small flat blade, a razor knife, and clean rags laid out before you begin.

Then deal with ventilation honestly, because it is the part of the job people shortchange. Gasoline vapor is heavier than air, so it sinks and creeps along the floor toward any ignition source at that level instead of venting out a window overhead. Work outside or with the shop door open all the way, shut down space heaters, move hot work lamps off the ground, and keep clear of anything with a standing pilot flame. Gloves stay on for the duration, since gasoline strips the oils right out of your skin.

Removal, Installation, and the Leak Check

Relieve pressure first. Pull the fuel pump fuse or relay, crank the engine several seconds until it stalls or refuses to catch, turn the key off, then disconnect the negative battery cable. Slide the drain pan into place and lay a rag over the first joint you separate, because the hose is still full even with pressure gone. Move any existing clamp well back along the hose before disturbing the connection. Locking quick-connects release when their tabs are pressed evenly and the coupler is pulled straight off the port; prying sideways cracks a collar that has spent a decade getting brittle. Barbed fittings usually need a gentle twist to break the varnish bond, and a hose that will not let go should be slit lengthwise and peeled away to protect the barb.

Cut the new hose to match the old length exactly and follow the routing you photographed. Push each end fully onto its barb until it bottoms out against the shoulder, working entirely dry. Grease, oil, and silicone spray must never touch a fuel fitting, because lubricant on the sealing surface is how pressurized fuel escapes past a clamp that feels perfectly tight. Warm water for thirty seconds is the only correct assist for a stubborn end. Set new clamps just behind the raised bead on each fitting and tighten evenly rather than crushing one side. A self-locking quick-connect clicks when it seats, and a firm pull confirms the latch; leave that style clamp-free. Reinstall the hose into every original retainer.

Restore the fuse or relay, Reconnect the battery, and cycle the ignition on and off five or six times without cranking. Each cycle primes the pump and pressurizes the circuit, giving you a dry field in which to inspect both joints. Wipe each with a clean rag and look for transfer. Start the engine, idle it several minutes, and check once more at full running pressure before the bodywork and rear seating hardware go back on. Bear in mind that the filter on this injected 570 sits inside the tank with the pump rather than inline, so continued starvation after a leak-free install points to that assembly next.
