Before a single clamp comes loose on a Sportsman 325 ETX, it pays to know exactly what kind of fuel system you are opening up. The 325 ETX runs a single-cylinder ProStar engine with electronic fuel injection, so there is no carburetor and no petcock lever waiting under the tank to shut off flow. Fuel is pushed out of the tank by an electric pump and held at pressure right up to the injector, and that pressure stays in the plumbing for a while after the key is off. Understanding that changes the order of operations completely.

First, Know What You Are Plumbing

On an injected Sportsman like this one, the visible hose you replace is a supply line rather than a gravity feed. It is built to hold steady pressure without ballooning, which is why the replacement has to be rated for injection service instead of the soft, thin-wall hose sold for carbureted engines. The 325 ETX also keeps its fuel filter inside the tank as part of the pump module, so there is no inline canister to swap while the hose is off. If you are chasing a delivery problem rather than a visible leak, that in-tank assembly is a separate job.

This machine also uses Polaris on-demand all-wheel drive, dropping back to two-wheel drive for normal trail work. The front driveline hardware that comes with that setup crowds the area ahead of the engine, so expect the hose to follow a slightly longer route with an extra guide or two compared to a bare two-wheel-drive quad.

The Slow Death of a Rubber Hose

Fuel hose does not usually fail from one dramatic event. It fails because the compounds that keep the rubber flexible slowly migrate out of the wall, leaving material that is stiff, glossy, and brittle. Heat from the engine bay speeds that along, and every mile of washboard trail flexes the hardened hose at the same two points where it bends around a clamp or a frame tab.

Climate matters more than most riders expect. A 325 ETX kept in a dry, low-humidity region hardens noticeably faster because there is nothing holding moisture in the hose wall. Ethanol-blended pump gas works the opposite direction, attacking the inner liner and leaving behind gum and varnish when the machine sits unused for a season. The result is a hose that can look acceptable on the outside while shedding debris toward the injector from within.

Symptoms Worth Acting On

  • A small puddle or damp patch of fuel under the frame after the ATV has been parked overnight
  • A gasoline odor that lingers around the tank area, often strongest in the first minutes after shutdown
  • Fine cracks, a chalky surface, or a section that feels hard and hollow when you pinch it
  • Bogging under throttle, a lean stumble, or the engine behaving as though the tank is nearly empty when it is not
  • A dust-caked ring at a fitting, which is dried fuel residue that has been weeping slowly

Because this is a pressurized system, a pinhole on the supply side may spray a fine mist that evaporates before it drips. Your nose will often find that leak long before your eyes do.

Setting Up a Safe Workspace

Gather your supplies first so you are never holding an open line while looking for a tool:

  • Nitrile or rubber gloves and eye protection
  • A sealed metal or fuel-rated container plus a drain pan
  • Replacement hose matched to the original inside diameter and rated for fuel-injection pressure
  • New clamps in the correct style, and a pick or small flat-blade screwdriver for spring clips
  • Line-clamping pliers, useful on any low-pressure or vent section since this model has no fuel valve to close
  • Hand tools for the seat and side panels, shop rags, and a razor knife

Do this work outdoors or with the door fully open. Gasoline vapor is heavier than air and settles at floor level, so airflow low in the space matters far more than an open window overhead. Keep heaters, grinders, and anything with a pilot light out of the area entirely.

Pulling the Old Hose

Relieve pressure before you loosen anything. Pull the fuel pump fuse or relay, crank the engine for a couple of seconds until it stops firing, then turn the key off and disconnect the battery negative cable. Remove the seat and the plastic panels that cover the tank and the run of hose heading toward the throttle body.

Slide a pan underneath and drape a rag over the first fitting you open, because residual fuel will still run out. Move worm-gear or spring clamps well back along the hose before disturbing the joint. If the ETX uses a locking quick-connect at the tank, squeeze the tabs evenly and pull straight off without prying sideways, since aged plastic collars split easily. Twist the old hose to break the varnish grip on each barb rather than yanking, and slit it lengthwise with a knife if it refuses to release. Photograph the routing, clips, and clearance points before the hose is fully out.

Routing and Securing the Replacement

Cut the new line to the same length as the original. Extra length looks harmless but invites chafing on the frame and interference with steering travel. Push each end fully onto its barb until it seats, working completely dry. No grease, oil, or silicone belongs on a fuel fitting — lubricant on the sealing face gives pressurized fuel a path to creep past the clamp. If the hose is stubborn, a brief soak of the end in hot water softens it enough to slide on.

Set the new clamps just behind the bead on each fitting and tighten them evenly rather than crushing them down. Quick-connect couplers need no clamp at all; push until the collar clicks, then pull firmly to confirm it has latched. Return the hose to every original clip so it stays clear of the exhaust and the front drive components.

Pressure Test Before the First Ride

Reinstall the fuse, Reconnect the battery, then cycle the ignition on and off several times without cranking. Each cycle runs the pump and pressurizes the line, letting you inspect the joints while everything is still dry and easy to see. Wipe both fittings with a clean rag, then start the 325 ETX and check again at idle, watching for beading or seepage. Blip the throttle a few times and look one last time. Only after several minutes of dry running should the panels and seat go back on, and it is worth glancing under the machine after your first short ride to confirm the repair held.
