Fuel Line Replacement on the 2015 Polaris Scrambler 850

The first thing to understand before touching a fuel fitting on a 2015 Scrambler 850 is that this machine is electronically fuel injected. There is no petcock under the tank to turn off, and the hose you are about to open belongs to a pressurized circuit fed by a pump mounted inside the tank. Skip the pressure relief step and you get a face full of atomized gasoline instead of a clean repair.
Relieving Pressure Before Anything Else
An injected system holds pressure even with the key off and the engine cold, sometimes for hours. Start by locating and pulling the fuel pump fuse or relay, then crank the engine briefly until it stalls or refuses to fire. That runs the rail down to near atmospheric pressure. Turn the key off and disconnect the battery negative cable.
Even after that, expect residual fuel in the line. Lay a rag over each fitting as you open it and keep a drain pan positioned underneath. Line-clamping pliers are worth having in hand as well, since without a petcock there is no other way to pinch off a low-pressure section if you need to stop flow partway through the job.
Why the Hose Ages Out
Rubber fuel hose fails on a timeline of its own. The plasticizers that keep it flexible slowly migrate out of the wall, and once they are gone the hose stiffens and cracks wherever it flexes over a fitting. The 850 twin puts out significant heat, and the constant vibration and chassis flex of a sport-utility quad ridden aggressively work every stress point hard.
Dry climates draw remaining moisture out of the rubber and accelerate that hardening from the outside in. Meanwhile ethanol-blended pump gas attacks the inner liner, pulling moisture into the fuel and breaking liner material down, particularly when the Scrambler sits for months with fuel standing in the system. That leaves a hose hardening externally and shedding internally at the same time, which on an injected machine means debris headed toward injectors that have very little tolerance for it.
Catching Trouble Early on an Injected Machine
- A wet spot or small puddle on the skid plate or floor after the quad has been parked
- A gasoline smell that is strongest right after shutdown while the system still holds pressure
- Fine cracking, a chalky finish, or a hardened section you can feel by pinching the hose
- Weeping at a fitting, often visible as a dust-caked ring where fuel has seeped and dried
- The engine bogging under load, stumbling on hard acceleration, or running lean at higher rpm
Pressure-side leaks on an injected system do not always drip. Fuel can atomize and evaporate before it reaches the ground, so trust your nose as much as your eyes when hunting one down.
Tools and Working Safely
Gather replacement hose rated for fuel-injection pressure and matched to the original inside diameter — ordinary low-pressure carburetor hose is not acceptable here and will fail. Add clamps appropriate to the fitting style you find, a quick-disconnect release tool if the coupler at the tank requires one, line-clamping pliers, nitrile gloves, safety glasses, a drain pan, a sealed fuel container, a socket set for the plastics, rags, and a sharp blade.
Ventilation is not a formality. Gasoline vapor is heavier than air and pools at floor level where it can linger, so work outdoors or with the overhead door wide open rather than counting on a window. Kill any pilot light, remove grinders and torches from the area, and keep the battery disconnected throughout. Fuel-soaked rags belong in a sealed metal can.
Removing the Original Line
With pressure relieved and the battery disconnected, take off the seat and whatever side plastics block your view of the tank outlet and the run heading toward the throttle body. Position the drain pan and have rags ready before you open anything.
Where a screw clamp or spring clip is used, slide it well back along the hose before twisting the line free. If you find a quick-connect coupler instead, depress the locking tabs squarely and pull straight off — never lever it sideways, because those plastic collars grow brittle with age and snap. Twist the old hose gently to break the varnish bond at each barb rather than yanking, and if it will not release, slit it lengthwise and peel it off instead of risking damage to the fitting. Note the routing carefully: this is an all-wheel-drive chassis, so the line passes front differential hardware and extra frame crossmembers that a two-wheel-drive quad does not have.
Installing and Pressure Testing
Cut the new hose to the original length and no longer — excess line chafes on the frame or drifts toward the steering. Push each end fully onto its barb until it bottoms out, working entirely dry. Grease, oil, and silicone on a sealing surface give pressurized fuel a path to creep out, so keep every lubricant away; a brief dip in hot water softens a stubborn end. Set new clamps just behind the raised bead on each fitting and snug them evenly. Where a self-locking quick-connect is used, push until the collar clicks and then tug firmly to confirm it has latched — no clamp is wanted there.
Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the circuit, letting you inspect both joints while everything is still dry. Wipe with a clean rag, look and feel for seepage, then start the engine and check again at idle. One platform note: the fuel filter on the injected Scrambler lives inside the tank as part of the pump module rather than sitting inline where you can see it, so if delivery problems persist after a clean install, that assembly is your next stop.
