Fuel plumbing rarely earns a spot on anyone's maintenance list until the day it lets go. On a 2015 Rubicon FM6 that has spent years hauling firewood and crawling logging roads, the short run of hose between the tank and the throttle body is often one of the oldest untouched components on the machine. This generation of Rubicon runs Honda's PGM-FI system, so there is no petcock to flip and no gravity feed to lean on — an electric pump inside the tank puts that hose under real pressure every time the key comes on. Knowing that before you loosen a single clamp is what separates a tidy repair from a garage floor soaked in premium.

Warning Signs You Should Not Ride Past

A tired hose almost always gives you notice, but the clues are easy to write off as something else. Get in the habit of glancing at the tank area whenever you fuel up, and take any of the following seriously:

  • A damp patch or small puddle under the frame after the Rubicon has been parked overnight
  • A gasoline smell that hangs around the machine, often strongest in the first minutes after shutdown while residual pressure is still trapped in the circuit
  • Visible checking, a chalky gray surface, or a stiff section that no longer springs back when you pinch it
  • An engine that stumbles under load, hesitates when you roll into the throttle climbing a hill, or behaves as though the tank is nearly dry when it is not
  • A ring of dirt caked around a fitting, which is the classic signature of fuel weeping and evaporating over and over

Because this is a pressurized system, a pinhole on the feed side may never drip at all. Fuel escapes as a fine mist and flashes off before it reaches the ground, so your nose frequently catches the problem long before your eyes do.

What Actually Wears a Fuel Hose Out

Rubber fuel line is a consumable, even though nothing on the Rubicon reminds you of it. Over the years the plasticizers that keep the hose supple slowly migrate out, and the wall that once flexed easily turns hard and brittle. Every heat cycle from the 475cc single, every mile of chassis flex on rutted two–track, and every yank on the hose during other repairs works tiny fractures deeper into that hardened surface.

Climate accelerates the process. Riders in high desert country or anywhere with long dry summers watch hoses harden noticeably faster, because low humidity and strong UV exposure pull moisture and flexibility out of the outer wall. Ethanol–blended pump gas works the opposite direction, attacking the inner liner from inside. A Rubicon that sits for a season with E10 in the system gives that alcohol time to draw in moisture and soften the liner, so the hose can be degrading internally while the outside still looks acceptable. On a machine this old, calendar age is a better guide than appearance.

Parts, Tools, and a Straight Word About Gasoline

Lay everything out before you open the fuel system so you are never holding a live line while hunting for a screwdriver:

  • Nitrile or rubber gloves, since gasoline strips your skin dry in seconds
  • A sealed metal or fuel–rated plastic container plus a drain pan for whatever escapes
  • Replacement hose rated for fuel–injection pressure in the original inside diameter — ordinary low–pressure carburetor hose will not survive here
  • New clamps matched to the fitting style, and a quick–disconnect release tool if your Rubicon uses a locking coupler at the tank
  • Line–clamping pliers for pinching off any low–pressure return or vent section, since there is no fuel valve on this model
  • Sockets and drivers for the seat, rear fender, and tank hardware, along with a stack of shop rags

Do this work outside or with the door fully open, and keep every ignition source out of the area. Gasoline vapor is heavier than air, so it settles and pools near the floor where trouble lives. Ventilation at ground level matters far more than a cracked window over your bench, and a fire extinguisher within arm's reach costs you nothing.

Relieving Pressure and Freeing the Old Hose

Kill the pressure before you touch a fitting. Pull the fuel pump fuse or relay, crank the engine until it sputters and dies, switch the key off, then disconnect the battery negative cable so the pump cannot run again mid–job. Remove the seat and the plastics covering the tank so you can trace the full run of hose to the throttle body.

Slide the drain pan into position and drape a rag over each fitting as you open it, because even a depressurized line holds enough fuel to run down the frame. Worm–gear and spring clamps should be slid well back along the hose first. A quick–connect coupler needs its tabs squeezed squarely and pulled straight off — never pried sideways, since aged plastic collars crack easily. Twist the hose gently to break the varnish bond at the barb rather than hauling on it, and if a section refuses to release, slit it lengthwise with a blade and peel it off instead of risking damage to the fitting.

This is a 4x4 chassis with power steering, so the hose threads past more hardware than a two–wheel–drive quad carries. Note every clip, guide, and clearance point as the old line comes out, and take a photo before the last retainer releases.

Fitting the New Line Correctly

Cut the replacement to match the original length exactly. Extra hose looks harmless but chafes against the frame or drifts toward hot exhaust. Push each end fully onto its barb until it bottoms out, and install it dry — no grease, oil, or silicone. Any lubricant on a sealing surface hands pressurized fuel a path to creep out from under the clamp. If the hose is stubborn, dip the end in hot water for fifteen seconds to soften it.

Seat new clamps just behind the raised bead on each fitting and snug them evenly rather than crushing the rubber. Where the Rubicon uses a self–locking quick–connect, push until the collar clicks and then tug firmly to confirm it latched; that joint needs no clamp at all. Return the hose to its original clips so it stays clear of the front driveline and the exhaust.

Leak Check Before the First Ride

Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the circuit, which lets you inspect both joints while everything is still dry and easy to read. Wipe each fitting with a clean rag, then fire the engine and check again at idle, watching for beading or a darkening ring at the clamps.

Let it idle several minutes, take a short low–speed loop, and inspect once more before the plastics go back on. One last note worth remembering on this Rubicon: the fuel filter lives inside the tank as part of the pump module rather than sitting inline where you can reach it. New hose cures a leak, not a restriction, so if fuel delivery still feels soft after a clean install, that in–tank assembly is your next stop.
