Ten years of heat, vibration, and pump gas take a toll on rubber, and the hose feeding your engine is usually the first fuel-system part to complain. The 2015 TRX500 Rubicon 4x4 DCT arrived with programmed fuel injection and an in-tank pump, which sets the ground rules for this job before you touch a single clamp.
Confirming What You Are Working On
There is no petcock on this Rubicon. Fuel is pushed rather than gravity-fed, moving from an electric pump module inside the tank through a reinforced supply hose to the throttle body. Two consequences follow. First, the line still holds pressure after you shut the key off, so it has to be bled down before anything is disconnected. Second, the hose you install must be rated for injection pressure — soft carburetor tubing will balloon or weep on this circuit. The dual clutch transmission and 4x4 driveline do not change the fuel plumbing itself, but they do fill the chassis with hardware the hose has to thread around.
Age, Heat, and Ethanol Working Together
Fuel hose degrades from two directions simultaneously. Heat cycling and simple age drive the plasticizers out of the rubber compound, and the hose that was once flexible becomes stiff and chalky until frame flex splits it, almost always at a bend near a fitting. Owners in dry, low-humidity country see this arrive early, because arid air pulls moisture from the hose wall and stiffens it faster. Working the other side, ethanol-blended fuel absorbs water and attacks the inner liner, softening the bore and sometimes shedding fine particles downstream. A Rubicon that sits between hunting seasons with half a tank of E10 accumulates that damage while parked, which is why calendar years matter as much as engine hours here.
Symptoms of a Line on Its Way Out
Look for the following whenever you have the seat off:
- A fuel puddle or damp streak under the tank area or across the skid plate
- A gasoline smell that lingers around the machine long after the engine has cooled
- Fine surface cracks, a glazed shine, or a section that feels rigid rather than springy when pinched
- Bogging on a climb, hesitation as you roll on throttle, or an engine acting low on fuel with plenty in the tank
- Dust caked into a ring at either fitting, the classic signature of slow weeping
Because this is a pressurized system, a small breach may atomize and evaporate off warm metal without ever forming a drip. A persistent smell with a dry floor is still worth chasing.
Prep Work and Handling Gasoline Sensibly
Set out everything you need in advance:
- Nitrile or rubber gloves and eye protection
- A sealed container approved for fuel, plus a generous pile of rags
- Injection-rated replacement hose matched to the original inside diameter
- New clamps of the correct style and a quick-disconnect release tool if the tank fitting is a locking coupler
- Line-clamping pliers to close off a low-pressure section, since there is no valve to turn
- A socket set and small flat-blade screwdriver for seat, rack, and panel fasteners
Ventilation is not a formality. Gasoline vapor is heavier than air and pools along the floor, so open the garage door completely or work outdoors instead of counting on a window six feet up. Shut down shop heaters and water heaters with pilot lights, keep sparks away, and have an extinguisher nearby.
Taking the Old Hose Off
Pull the fuel pump fuse or relay, then crank the starter for a few seconds until the engine stalls, which bleeds the pressure. Key off, disconnect the negative battery cable, and remove the seat and whatever bodywork covers the tank connection. Position a drain pan and drape a rag over the joint you open first, since a depressurized hose still contains fuel.
Slide clamps well back along the hose before you disturb any fitting. Quick-connect couplers release with both tabs pressed squarely and a straight pull — never lever them sideways, because a decade-old plastic collar will crack. When old varnish has bonded a hose to its barb, twist it gently to break the seal rather than pulling hard, and if it still holds, slit it lengthwise with a razor and peel it away instead of risking damage to the fitting. Note the routing as it comes free. This 4x4 chassis carries a front differential and extra crossmembers, so the hose passes clips and clearance points that need to be reproduced exactly.
Putting the New Hose On Dry
Cut the replacement to match the original length, no longer. Extra hose sags into moving parts or against hot surfaces, and a short piece pulls at its fittings every time the chassis flexes. Push both ends fully onto their barbs until they bottom out, and install them dry — no grease, no oil, no silicone. Lubricant on a sealing surface gives pressurized fuel a channel to creep along and defeats the clamp entirely. A stubborn end softens nicely after thirty seconds in hot water.
Set new clamps just behind the bead on each fitting and tighten evenly, firm enough to grip without cutting into the rubber. If the tank side uses a self-locking quick-connect, push until it clicks and then tug to confirm it latched; that joint takes no clamp. Reseat the hose in its original guides before closing things up.
Pressure Test Before You Load the Racks
Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, letting you inspect both joints while everything is still dry and clean. Then start the engine, watch the fittings at idle with a fresh rag for several minutes, and check once more after a slow lap around the yard.
Finally, remember that the filter on an injected Rubicon is part of the in-tank pump assembly, not an inline canister on the visible hose. New line stops leaks; it does nothing for restriction. If the 500 still feels starved after a clean, dry install, the assembly inside the tank is where to look next.
