Power Steering, 4x4, and Working Room Around the Tank

The FA6 trim pairs the dual clutch transmission with electric power steering, and while neither system touches the fuel circuit, both add hardware to a chassis that was already busy. Combined with the front differential and driveline of a 4x4 layout, that means the supply hose follows a deliberate route through clips and narrow clearance gaps rather than hanging free. Give yourself room by removing the seat and any panel in the way instead of trying to work through a gap, and note where the hose passes near warm surfaces so the replacement lands in exactly the same place.

A Pressurized Circuit With No Shutoff Lever

There is no petcock to close on this Rubicon. Fuel is pushed out of the tank by an electric pump module that also carries the filter, travels a reinforced hose, and arrives at the throttle body. Because the pump maintains pressure, the first task is bleeding the system down, and because it is a pressure circuit, replacement hose must be rated accordingly. Soft carburetor tubing installed on this machine tends to swell and seep at the clamps, which is not a compromise worth making near a hot engine.

The Slow Death of a Fuel Hose

Hose failure is a two-sided process. On the outer wall, years of heat and oxidation drive out the plasticizers that keep rubber supple, leaving it hard and chalky until vibration cracks it where it bends. Riders in dry country see it sooner, since low humidity draws moisture from the hose and hastens the hardening. On the inner wall, ethanol-blended fuel absorbs water and gradually degrades the liner, softening the bore and shedding fine debris into the fuel stream. Fuel that sits stagnant for months causes the most internal damage, so an easy-life Rubicon is not immune.

Warning Signs Before You Get Stranded

Catch it early by watching for:

  • A fuel puddle beneath the quad or a damp streak across the skid plate
  • A gasoline smell that hangs around the machine long after the engine has cooled
  • Cracking, a glazed finish, or a stiff length that will not compress when squeezed
  • Bogging under load, throttle hesitation, or lean running that feels like a nearly empty tank
  • A ring of caked grit at a fitting from fuel that has been seeping and drying

On a pressurized system, small leaks often atomize off warm metal instead of dripping, so a persistent odor deserves a hands-on inspection even with a clean garage floor.

Gloves, a Catch Can, and Real Airflow

Gather the following before opening anything:

  • Nitrile or rubber gloves and safety glasses
  • A sealed fuel-rated container plus more rags than seem necessary
  • Injection-rated hose in the original inside diameter
  • Fresh clamps in the matching style, and a quick-disconnect release tool if the tank end locks
  • Line-clamping pliers to pinch off a low-pressure section, since no valve exists to do it
  • Sockets and a small flat-blade screwdriver for seat, rack, and panel hardware

Ventilation is a real safety item, not boilerplate. Gasoline vapor is heavier than air and collects at floor level, so open the garage door completely or work outdoors rather than trusting a high window. Shut off pilot lights, keep sparks and open flame out of the area entirely, and stage an extinguisher nearby.

Extracting the Original Hose

Pull the fuel pump fuse or relay, crank the starter until the engine stalls to relieve pressure, switch the key off, and disconnect the negative battery cable. With the tank fitting exposed, slide a drain pan into place and drape a rag over the joint you open first, because a bled line still holds fuel that will run out.

Slide clamps well back before disturbing any fitting. Locking quick-connects release when both tabs are pressed squarely and the coupler is drawn straight off; a sideways pry cracks collars that have spent ten years in the weather. Where varnish has bonded the hose to its barb, break the seal with a gentle twist instead of a hard pull, and if it still resists, slit the hose lengthwise with a blade and peel it away rather than damaging the fitting. Photograph the routing around the front driveline before the hose is out of the machine.

Fitting the New Line and Locking It In

Cut the replacement to the exact length of the old piece. Slack lets the hose drift into hot or moving parts, and a short piece keeps its fittings under tension whenever the chassis flexes. Push each end fully onto its barb until it seats against the shoulder, and assemble dry. No grease, no oil, no silicone — lubricant on a sealing surface gives pressurized fuel a route past the clamp. If the hose is stiff, thirty seconds in hot water makes it cooperate.

Locate new clamps immediately behind the raised bead on each fitting and tighten them evenly, snug without biting into the rubber. Where a self-locking quick-connect is used, push until it clicks and then pull firmly to confirm the latch caught; no clamp belongs on that joint. Reseat the hose in every original clip before the bodywork returns.

Pressure Up, Then Look Twice

Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. Each cycle primes the pump and pressurizes the line, letting you inspect both connections while everything is dry. Then start the engine, watch the fittings at idle with a fresh rag for several minutes, and check again after a slow lap of the property.

Finally, keep the filter in mind. On this injected Rubicon it sits inside the tank as part of the pump assembly rather than inline where you can swap it. New hose ends leaks and cracks but cannot clear a restriction, so lingering fuel starvation after a dry install points at the in-tank module.
