How to Replace a Fuel Line on the 2015 Honda TRX500 Rubicon 4x4

Start with the Fuel Delivery Setup

The 2015 Rubicon arrived as part of a redesign of Honda's big utility platform, and like every version of the machine from the mid–2000s onward it uses programmed fuel injection. An electric pump lives inside the tank and keeps the hose running to the throttle body pressurized whenever the ignition is live. That eliminates the two conveniences a carbureted quad hands you: there is no petcock lever to shut the supply off, and no float bowl to drain the downstream side. Pressure comes out of the system electrically instead, and until you have done that, treat the line as live.

Signals the Hose Has Reached the End

  • Fuel pooled beneath the frame or a damp stain on the floor where the machine sits
  • A gasoline smell around the tank that does not clear, usually strongest in the first minutes after shutdown
  • Fine cracks that open as you flex the hose, a chalky outer surface, or a stretch that has hardened solid
  • Soft swelling where the hose meets a barb, or dirt caked in a ring at a clamp from fuel seeping and drying
  • Bogging on throttle, hesitation while towing or climbing, or a lean feel at higher rpm with fuel still in the tank

Because this is a pressurized system, do not wait for a puddle before you act. Fuel escaping a pinhole in a pressurized line frequently mists off and evaporates before it reaches the ground, which is why an unexplained gasoline odor is often the earliest real symptom on an injected Rubicon.

Why Fuel Hose Deteriorates

The rubber ages whether the machine is worked or parked. Plasticizers that keep new hose flexible slowly leave the compound, and the wall that remains grows hard and glassy. Heat cycling from the 475cc single along with vibration from real trail and chore work then push cracks inward from the surface, and once they reach depth the hose becomes unreliable under pressure.

Climate and fuel chemistry both play a role. Dry, sun–heavy country pulls moisture out of the outer wall and hardens hose measurably faster than a humid environment. Ethanol–blended pump gas attacks from the other side: when fuel sits in the line during gaps between rides, the alcohol draws in moisture and slowly degrades the inner liner, occasionally leaving gum or varnish deposits. With damage progressing on both surfaces and only one of them visible, calendar age is the more reliable guide.

Parts to Have Ready and a Genuine Safety Note

  • Fuel–injection rated hose in the stock inside diameter, cut long and trimmed to fit
  • New clamps matched to the originals, plus a quick–disconnect release tool if the tank end uses a locking coupler
  • Line–clamping pliers to close off low–pressure sections in the absence of a fuel valve
  • Nitrile gloves and eye protection
  • A drain pan and a sealed container rated for gasoline
  • Sockets for the seat and plastics, a short flat blade driver, a sharp blade, and a stack of rags

Here is the part that matters most: gasoline vapor is heavier than air. It settles at floor level and drifts outward until it reaches an ignition source, and those sources are almost always things running quietly in the background — a furnace, a water heater pilot, a portable shop heater. Work outdoors or with the overhead door completely open, shut down anything with a flame before you begin, and keep an extinguisher on the ground within reach. Leave the gloves on for the whole job, since fuel is genuinely hard on hands.

Taking the Old Line Off

Remove the fuel pump fuse or relay, then start the engine and let it run until it stalls for lack of fuel. Switch the key off and disconnect the negative battery cable so the pump stays dead throughout. Take the seat and the plastics over the tank off, then follow the hose from the tank outlet to the throttle body, noting every clip and guide securing it along the way.

Position the drain pan and cover each joint with a rag before you open it, since even a depressurized hose holds fuel that will run down the frame. Slide worm–gear or spring clamps well back along the rubber before disturbing a connection. Quick–connect couplers release when the tabs are squeezed evenly and the fitting is drawn straight off along its axis; levering to the side is what breaks a collar that has hardened over years under the seat. When varnish has bonded the hose to a barb, break the seal with a slow quarter–turn twist, and split the hose lengthwise with a blade if it still holds fast.

Note the routing before it is gone. This is a 4x4 chassis, so the hose threads past front differential hardware and additional frame structure that a two–wheel–drive machine does not carry. A photo of every clip before the last retainer releases makes the reinstall much easier.

Fitting the New Hose and Verifying No Leaks

Cut the replacement to the same length as the piece you took out. Extra hose chafes on a frame tube or drifts toward the exhaust, while a short piece keeps constant tension on both fittings. Push each end fully onto its barb until it bottoms out, and install it dry. Grease, oil, and silicone all stay away from fuel fittings; a lubricated barb is exactly what allows pressurized fuel to escape from under a clamp later on. If the rubber is stubborn, dip the end in hot water for a few seconds and try again.

Set new clamps just behind the raised bead on each fitting and tighten them evenly to snug rather than crushing. Where a self–locking quick–connect is fitted, push until you feel the click and confirm the latch with a firm pull; that connection neither needs nor wants a clamp. Return the hose to its original clips, clear of the front driveline and hot exhaust.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Every cycle runs the pump and pressurizes the new line, which is the best opportunity you will get to spot a weep while the surrounding area is still dry and easy to read. Wipe both joints with a light–colored rag, then start the engine and inspect again at idle, watching for beading or a darkening ring at the clamps. Idle it several minutes, take a slow lap around the yard, and check one last time before the plastics go back on. Keep in mind as you finish that the fuel filter on this Rubicon is built into the in–tank pump module rather than sitting inline on the hose, so a fresh line will not cure a restriction hiding inside the tank.
