Renewing the Fuel Line on a 2015 Honda TRX500 Foreman Power Steering 4x4

A fuel hose does not wear out so much as it expires. Understanding why it does that is what turns this repair from an emergency roadside fix into a planned afternoon in the garage. On the 2015 Foreman with power steering the system is fuel injected, running Honda's PGM–FI with a pump inside the tank, so the hose in question spends its life under pressure rather than under gravity.
The Chemistry of a Dying Hose
Start with the outside of the tube. Fuel hose is built with plasticizers that keep the rubber wall soft and springy, and those compounds slowly migrate out over the years. What is left is stiff, glassy tubing that no longer grips a barb under clamp pressure. Heat cycling from the 475cc engine drives that process faster, and every impact through the chassis on rough ground concentrates the strain exactly where the hose has already hardened. Owners in dry, low–humidity regions see cracking arrive noticeably earlier, since arid air draws moisture out of the rubber and stiffens it from the surface inward.
Then look inward. Ethanol–blended pump gasoline pulls water into the system and steadily degrades the hose liner, and a Foreman that sits for months between seasons with E10 inside gives that reaction all the time it needs. The end result is a hose that is brittle on the outside and soft or gummy on the inside. Because this machine is injected, whatever the liner releases heads straight for the in–tank filter and the injector, which is a good argument for replacing hose on age rather than on symptoms.
Confirming the Fuel System Before You Start
There is no petcock on an injected Foreman. That valve, standard on the older carbureted TRX500 machines, is what would normally let you shut off flow and walk away, and its absence changes the whole opening sequence. Instead you pull the fuel pump fuse or relay and bleed pressure out of the circuit, and you keep line–clamping pliers on the bench to pinch off any section that needs isolating. The filter is also different here: it lives inside the tank as part of the pump module rather than sitting inline where you could change it on the hose. Expect the possibility of a self–locking quick–connect coupler at a fitting rather than a plain barb and clamp.
How a Failing Line Shows Itself
Symptoms tend to appear in this order:
- Gasoline smell that hangs around the machine after shutdown while the system still holds pressure
- A wet shadow or small puddle on the skid plate, frame rail, or shop floor
- Hardened, chalky sections you can feel by pinching, and fine cracks that open when the hose is bent
- A dust–caked damp band at a fitting, marking a seep that has been drying for weeks
- Bogging under load, a stumble on throttle, or a lean, fuel–starved feel at higher rpm
A small pressure–side leak on an injected quad frequently mists away before it can drip, so trust odor even when the floor looks clean.
Tools and a Genuine Safety Note
Gather gloves, an approved sealed container for drained fuel, injection–rated hose in the correct inside diameter, fresh clamps matched to your fittings, a quick–disconnect release tool if needed, line–clamping pliers, hand tools for the seat and fender panels, and a stack of rags. A sealed LED light beats anything with an exposed bulb.
Ventilation matters at floor level, not head level. Gasoline vapor is heavier than air and pools on the concrete right where you will be kneeling with an open fitting in your hand, so roll the machine outdoors or open the overhead door fully. Shut off any heater with a standing pilot, unplug the charger, and keep grinders and similar tools out of the space entirely.
Removal, Installation, and the Leak Check
Bleed the pressure before touching a fitting: pump fuse or relay out, crank until the engine stalls, key off, battery negative disconnected. Remove the seat and the panels covering the tank, slide a drain pan into position, and drape a rag over the first joint, because residual fuel will still spill. Move clamps well back along the hose before you disturb a fitting. On a quick–connect, press the tabs evenly and pull straight off rather than levering sideways, since aged plastic collars crack. Twist gently at each barb to break the varnish bond, and slit a stubborn hose lengthwise instead of forcing it.
Watch the routing as the hose comes out. This is a 4x4 chassis, so the line clears front differential hardware and extra frame crossmembers a two–wheel–drive quad does not carry, and each clip along the way is what holds it away from heat and driveline motion.
Cut the replacement to the exact length of the piece you removed, then push each end onto its barb until it bottoms out, dry. No grease, no oil, no silicone on any fuel fitting; lubricant on the sealing face gives pressurized fuel a path to creep out under the clamp, and it is a frequent cause of a leak appearing after an otherwise clean job. Hot water will soften a hose end that resists. Place new clamps just behind the raised bead and tighten evenly without crushing the rubber, and where a self–locking coupler is used, push until it clicks and tug to verify the latch instead of adding a clamp.
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line while you inspect. Wipe both joints with a clean rag, look for dampness, then start the engine and check again at idle with the bodywork off. Several minutes of dry running earns the panels. If fuel delivery still feels weak after that, the in–tank pump and filter module is the logical next stop.
