Fuel Line Replacement Steps for a 2015 Honda Foreman 500 4x4 FM1

Fuel hose does not get the attention a drive belt or an air filter does, right up until it starts leaking. On a 2015 Foreman 500 FM1 the job of replacing it is manageable but not casual, because this foot-shift model is fuel injected. No petcock valve exists to close, the pump sits inside the tank, and the line running toward the throttle body holds pressure long after the key is off.
Tools and Materials for the Job
- Replacement fuel line rated for injection pressure and matched to the original inside diameter
- Line-clamping pliers, which take the place of the petcock this machine does not have
- New clamps appropriate to the fitting style, plus a quick-disconnect release tool if a locking coupler is fitted
- Nitrile or rubber gloves and eye protection
- A lidded drain container, a stack of shop rags, a flat-blade screwdriver, and sockets for the seat and fender panels
Ordinary low-pressure hose intended for carbureted machines is the wrong part here. Get line rated for the pressure an injected fuel system produces, or the repair will not last.
Why These Lines Fail
Rubber fuel hose ages by heat cycle. Every warm-up and cooldown drives more of the plasticizer that keeps it flexible out of the compound, and the wall gradually turns stiff and glassy. Once it can no longer flex with engine and chassis movement, vibration converts fine surface checks into real cracks, and the bends and clamp locations go first because that is where stress concentrates.
Environment and fuel chemistry both push the process along. Dry, low-humidity regions draw moisture out of the hose wall and harden the exterior faster than humid country does. Ethanol-blended pump gas attacks from the inside, attracting water and slowly breaking down the inner liner. Fuel that sits unused for a long stretch gums up and softens that liner, and on this injected Foreman the resulting debris migrates into the filter inside the tank instead of an inline filter you could pull and replace.
Symptoms and Inspection
Because the circuit is pressurized, a small breach often sprays a fine mist that evaporates before it reaches the ground. Smell is therefore your most sensitive early indicator, particularly a gasoline odor around the tank that is strongest right after shutdown while pressure is still held.
Back that up with a physical inspection. Look for a damp patch or puddle beneath the machine, which means the leak has grown past the evaporating stage. Pinch the hose along its full length feeling for hardened glassy sections or a chalky, dull surface, and examine bends and clamp areas for cracking. A dust-caked ring at a fitting is dried fuel residue from a slow weep. Finally, factor in how the engine runs: bogging under load, hesitation on hard throttle, or a starved feeling at higher rpm all suggest compromised delivery.
Depressurizing, Then Removing the Line
Pull the fuel pump fuse and crank the engine for a few seconds so it consumes the remaining pressure and stalls. Turn the key off and disconnect the battery negative terminal. Clamp the tank-side hose with your line-clamping pliers to hold back the fuel sitting in the tank while the circuit is open, then place your drain pan and lay a rag over the joint you intend to separate first.
Ventilation deserves a real mention before you open anything. Gasoline vapor is heavier than air, so it sinks and travels along the floor toward pilot lights and heaters rather than dissipating upward. Work outdoors or with the overhead door fully open, shut down every ignition source in the building, and cap the drain container as soon as fuel goes into it.
Remove the seat and the panels covering the tank outlet and the hose run. Slide worm-gear or spring clamps well back before disturbing their fittings. On a quick-connect coupler, press the locking tabs squarely and pull straight off without prying to the side, since aged plastic collars break. On a plain barb, twist the hose a quarter turn to release the varnish bond, or slit a stubborn hose lengthwise with a razor and peel it away instead of damaging the fitting. Photograph the routing before the line is fully out — this 4x4 chassis carries front differential and driveshaft hardware that dictates specific frame clearance points and clips, and the hose also needs its original clearance from the manual shift linkage on this FM1.
Installing and Leak Checking
Cut the new hose to the exact length of the old piece. Extra hose chafes on frame tubes, kinks at loops, and can wander toward hot exhaust, so match the original rather than adding slack. Push each end fully onto its fitting until it bottoms against the shoulder, working entirely dry. Grease, oil, and silicone on a sealing surface give pressurized fuel a path out and let the hose creep off the barb over time, so nothing lubricating goes anywhere near a fitting. Dipping the hose ends in hot water for a few seconds makes them supple enough to install by hand.
Set fresh clamps just behind the raised bead on each barb and tighten evenly, snug without biting into the rubber. Where the tank end uses a self-locking quick-connect, push until the collar clicks and then pull firmly to confirm the latch caught; that joint seals without a clamp and should not receive one. Route the hose back through its factory clips, keeping clearance from the front driveline and the exhaust.
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting the engine. Each cycle runs the pump and pressurizes the line, giving you a look at both joints while everything is still dry. Wipe them and inspect again with a flashlight. Once the circuit holds, start the Foreman, check the fittings at idle, and shift through the gearbox as it warms to operating temperature before a final hot inspection. Bodywork goes back on last. Bear in mind that the fuel filter on this injected model is integrated into the in-tank pump assembly rather than sitting inline on the visible hose, so ongoing delivery complaints after a clean install point toward that unit next.
