Replacing Fuel Hose on the 2015 Honda TRX500 Foreman 4x4 ES

A 2015 Foreman 500 ES that smells faintly of gasoline in the shed is telling you something specific. This machine uses programmed fuel injection, so there is no petcock beneath the tank, the pump is submerged inside the tank, and the hose feeding the throttle body sits under pressure even with the key off. That means you do not simply reach in and pull a clamp the way you would on an older carbureted quad. You depressurize first, then work.

Getting the System Safe to Open

Locate and pull the fuel pump fuse. Crank the engine for a few seconds so it burns off the pressure remaining in the line and stalls, then switch the key off and disconnect the battery negative terminal. Two minutes of prep here prevents fuel spraying out the moment a fitting separates.

Since this Foreman has no petcock, line-clamping pliers take that role. Once the pressure is gone, pinch the tank-side hose to keep the fuel standing in the tank from draining while the circuit is open. Set a drain pan underneath anyway and lay a rag over each joint before you separate it, because a depressurized hose still holds liquid gasoline.

Ventilation and Gasoline Handling

The practical hazard is vapor, not liquid. Gasoline fumes are heavier than air, so they sink and travel along the floor rather than rising and clearing out through a window. That path leads straight to water heater pilots and shop heaters in a lot of garages. Do this job outdoors, or with the overhead door standing completely open, and shut down everything in the building that produces flame or sparks. Wear nitrile or rubber gloves, keep the drained fuel in a sealed approved container, and wipe spills off painted plastic immediately.

What Ages a Fuel Line Out

Rubber fuel hose has a service life governed by heat cycles more than by riding hours. Every warm-up and cooldown pushes more plasticizer out of the compound, and the wall gradually turns stiff and glassy. Once it stops flexing, engine and chassis vibration convert small surface checks into genuine cracks, with bends and clamp locations failing first.

Climate and fuel both contribute. Dry, low-humidity air draws moisture out of the hose wall and accelerates hardening from the exterior, so machines in arid country typically show cracking sooner than those in humid regions. Ethanol-blended pump gas attacks from the interior, pulling in water and slowly breaking down the inner liner. Fuel that sits unused for months forms gum and softens that liner, and on an injected Foreman the resulting debris accumulates in the filter inside the tank rather than in an inline filter you can inspect.

Symptoms That Point at the Hose

  • A persistent gasoline smell near the tank, strongest immediately after shutdown while pressure is held
  • A damp spot or puddle on the skid plate or floor, indicating a leak large enough to drip rather than evaporate
  • Fine cracking, a chalky finish, or a section that feels hard and glassy when you pinch it
  • A dust-caked ring at either fitting, which is dried fuel residue collecting dirt
  • Bogging under load, a stumble on hard throttle, or the engine acting starved at higher rpm

Because a pressurized leak often atomizes before it drips, odor is frequently the earliest and most reliable clue on this platform.

Removal, Installation, and Routing

Pull the seat and the fender panels covering the tank outlet and the hose run to the throttle body. Slide worm-gear or spring clamps well back along the hose before disturbing their fittings. On a quick-connect coupler, press the locking tabs squarely and pull straight off; prying to one side breaks collars that grow brittle with age. On a plain barb, twist the hose a quarter turn to break the varnish bond, or slit a stubborn hose lengthwise with a razor and peel it away rather than risking the fitting.

Photograph the routing before the line is completely free. This is a 4x4 chassis, so front differential and driveshaft hardware take up space and the hose passes through specific frame clearance points and clips because of it. The electric shift ES model also runs shift control wiring nearby, and the replacement needs the same clearance from it.

Cut the new hose to match the original length exactly. Excess hose chafes against frame tubes, kinks at loops, or drifts toward hot exhaust, none of which you want on a pressurized line. Push each end fully onto its fitting until it bottoms out, working dry throughout. Grease, oil, and silicone on a sealing surface give pressurized fuel a route out and let the hose creep off the barb over time, so keep every fitting clean. Dipping the hose ends in hot water for a few seconds makes them supple enough to install by hand.

Fit fresh clamps just behind the raised bead on each barb and tighten them evenly, firm without cutting into the rubber. Where your Foreman uses a self-locking quick-connect, push until the collar clicks and tug firmly to verify it has latched — no clamp is required or wanted at that joint. Return the hose to its factory clips and guides, clear of the front driveline and exhaust.

Pressure Test and Final Inspection

Reinstall the fuel pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle spins the pump and brings the circuit to full pressure, which gives you a clean look at both joints before any fuel has had a chance to move. Wipe the fittings with a dry rag and inspect again with a flashlight.

When the system holds pressure dry, start the engine and check both connections at idle. Cycle the electric shift up and down through the range and let the machine reach operating temperature so the hose sees real heat, then look one final time now that everything has expanded. Reinstall the bodywork last and take a short ride close to home. Keep in mind that the filter on this injected Foreman is part of the in-tank pump assembly rather than a visible inline component, so if fuel delivery still feels off after a clean hose install, that module is the logical next step.
