Riders usually notice something is wrong before they know what it is: a whiff of gasoline in the shed, a stumble on a long climb, or a stain on the concrete that was not there last month. On a 2015 Rancher 420, all three point toward the fuel line. This model is fuel injected, so there is no petcock to close and the supply hose stays pressurized by an in tank pump even after shutdown. Understanding that up front changes how you approach every step.

Trouble Signals From a Dying Hose

Run through this list any time you wash or grease the machine:

  • A fuel stain or wet patch on the skid plate after the Rancher has been sitting
  • A gasoline odor that is sharpest immediately after you shut the engine down
  • Cracks, crazing, or a chalky gray surface anywhere along the hose
  • An engine that bogs under load, hesitates at higher rpm, or acts like the tank is empty
  • A ring of caked dust at a fitting, left behind by fuel seeping and drying over and over
  • A hose section that feels hard and unyielding when you pinch it

Because the supply side is pressurized on this machine, small leaks do not always produce a puddle. Fuel escaping under pressure atomizes and evaporates quickly, so a persistent smell with no visible drip deserves the same attention as a wet floor.

Bleeding Down the System First

This is the step that separates injected work from carbureted work. There is no valve to turn, so you must remove the pressure yourself. Pull the fuel pump fuse or relay, crank the engine for a few seconds until it starves and stalls, turn the key off, and disconnect the battery negative cable. Line pressure drops to nearly nothing that way, and the residual fuel left in the hose can be caught with a pan and a rag instead of hitting you in the face. Keep line clamping pliers handy as well, since without a petcock they are your only means of pinching off a low pressure or return section while you work.

The Slow Death of Rubber Fuel Hose

Fuel hose relies on plasticizers to stay soft, and heat cycling drives those out of the compound year after year. What is left behind is rigid and glassy, and once it stops flexing, ordinary chassis vibration begins carving splits into it. Those splits show up first at the fittings, where the hose is stretched over a barb and held under clamp tension, which happens to be the exact area a clamp hides from casual inspection.

Climate and fuel chemistry finish the job from opposite directions. Arid, low humidity air draws moisture out of the hose wall and hardens it well ahead of schedule, while ethanol blended gasoline left standing in the line during idle months absorbs water and degrades the inner liner, leaving gum and varnish. On an injected Rancher those particles head for very small passages downstream, which makes internal hose breakdown more consequential than it would be on an older carbureted quad.

Parts, Tools, and Handling Fuel Sensibly

Have all of this within reach before you separate a fitting:

  • Gloves and eye protection
  • An approved fuel container or a wide drain pan
  • Replacement line rated for injection pressure, matched to the original inside diameter, not ordinary carburetor hose
  • Clamps appropriate to the fittings on your machine, plus a quick connect release tool if the tank end uses a locking coupler
  • Line clamping pliers to substitute for the petcock this model does not have
  • Hand tools for the seat and plastics, a razor knife, and a supply of rags

Take the gasoline seriously. Its vapor is heavier than air and drifts along the floor rather than rising, so open the overhead door or roll the quad outside and get real airflow at ground level. Shut off any appliance with a pilot light, keep grinders and torches out of the space, and set a fire extinguisher where you can grab it without standing up.

Extracting the Original Line

Remove the seat and the panels covering the tank and the hose path toward the throttle body. Slide your pan under the work area and lay a rag over the first fitting you open. On a clamped end, walk the clamp well back along the hose before you disturb anything. On a quick connect, press both locking tabs squarely and pull the coupler straight off rather than levering it sideways, because aged plastic collars snap when pried.

Break the varnish bond by rotating the hose on the barb, then draw it off. A hose that has bonded itself solidly should be split lengthwise with a razor and peeled away instead of risking damage to a fitting. Follow the routing as the line comes free, noting each clip. On this 4x4 chassis the hose passes closer to front differential hardware and threads through more frame clearance points than the equivalent line on a two wheel drive machine, so a reference photo pays for itself when you install the new piece.

Installing and Pressure Testing

Cut the replacement to the original length and no more. Push each end fully home until it seats against the shoulder, and assemble everything dry. Grease, oil, and silicone spray on a fuel fitting create a path for pressurized fuel to creep out and can migrate into the injection system, so none of it belongs anywhere near these surfaces. Warm water is all you need to soften a stiff hose end. Position new clamps just behind the raised bead on each fitting and tighten them evenly. If your Rancher uses a self locking quick connect, push it until the collar clicks and pull firmly to confirm it has latched, and leave it clamp free.

Now prove the work. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the circuit, giving you a chance to inspect both joints while everything is still dry. Then start the engine, let it idle, and check again with a clean rag. Bear in mind that this injected Rancher carries its fuel filter inside the tank as part of the pump module rather than inline on the visible hose, so a fresh line will not cure a restriction that lives in there.
