Fuel Line Renewal on the 2015 Honda Rancher 420 4x4 (FM1)

Start with the smell test. If your 2015 Rancher 420 4x4 gives off gasoline right after you shut it down, the fuel line is the first place to look, and the reason is pressure. This generation is fuel injected, so an electric pump inside the tank keeps that hose charged whether the engine is running or not. There is no petcock to close and no gravity feed to interrupt, which changes how you begin the job more than it changes the job itself.

Clues the Line Is Weeping Under Pressure

A pressurized line announces itself differently than a carbureted quad's gravity hose would:

  • A raw fuel odor that peaks immediately after shutdown and fades as the system bleeds down
  • Fuel wetness or a dust-caked ring at a fitting rather than a clean puddle, since pressurized fuel often atomizes before it drips
  • Cracking, chalky texture, or a hard section you can feel when you pinch the hose
  • A puddle on the skid plate or shop floor when the failure has progressed further
  • Bogging under load, stumbling under hard acceleration, or a lean surge at higher rpm

Do not dismiss a smell you cannot trace to a wet spot. On injected machines that is the classic signature of a joint that is weeping under pressure and drying between rides.

Depressurizing Before You Disconnect

This step is not optional on the injected Rancher. Pull the fuel pump fuse or relay from the fuse block, then crank the engine so it fires and stalls on the fuel left in the line. Switch the key off and disconnect the negative battery terminal so nothing can energize the pump while you work. Even then, residual fuel remains in the hose, so drape a rag over the first fitting you open and keep a pan positioned underneath.

Line-clamping pliers earn their keep here. With no petcock available, pinching the hose is your only way to stop flow if you have to pause partway through, and they are cheap insurance against a spill you did not plan for.

What Kills a Fuel Hose Over Time

Rubber loses the plasticizers that keep it flexible, and once that migration is far enough along the hose behaves like rigid plastic. Heat radiating off the engine and steady vibration from a chassis that works for a living then push that stiffness into hairline cracks, always at the tightest bends near a fitting first. Dry, arid climates compress the timeline by drawing what moisture remains out of the wall.

The inside of the hose fails on a different schedule. Ethanol-blended fuel pulls in water and slowly attacks the inner liner, which is worst when a Rancher sits for a season with gas standing in the system. The wall softens internally, shedding fine material toward the injector while the exterior continues to harden. On a pressurized circuit that combination is unforgiving: a weakened section does not seep politely, it opens up.

What to Have on Hand

  • Replacement line rated for fuel injection pressure and matched to the original inside diameter, not ordinary carburetor hose
  • Clamps suited to the fitting style, plus a pick or small flat screwdriver if a retainer-clip quick-connect is used
  • Line-clamping pliers, nitrile gloves, and a generous supply of rags
  • A drain pan and an approved sealed container for captured fuel
  • Sockets for the seat, rear rack, and side panels, and a clean hose cutter

Ventilation genuinely matters. Gasoline vapor is denser than air and collects at floor height, which is where your head goes when you reach the throttle body inlet. Work outdoors or with the door wide open, remove every heater, pilot light, and spark source from the area, and never do this with a hot engine and hot exhaust.

Removal, Fitting, and Routing

Take the seat and side plastics off to expose the pump flange on top of the tank and the hose run heading back to the throttle body. If a quick-connect coupler is used at the pump, depress the locking tabs squarely and pull straight off — never pry sideways, because an aged plastic collar snaps. Where a clamp holds the hose, slide it back first, then rotate the hose to shear the varnish bond before pulling. A truly stuck end can be split lengthwise with a razor and peeled off, which is always kinder to the fitting than force.

Note the path as it comes out. Being a 4x4, this Rancher routes its line around front differential and driveshaft hardware and through frame guides that a two-wheel-drive machine does not have, and reproducing that exactly keeps the hose off hot and moving parts. Photograph every clip before the old line is free.

Cut the replacement to the original length. Extra hose chafes, kinks, or drifts toward the exhaust. Seat each end fully over its barb, past the bead, working it on dry — a few seconds in hot water is the only assist you should need. Keep grease, oil, and silicone off the fittings completely; a lubricated sealing surface cannot grip and gives pressurized fuel a direct path out. Position new clamps just behind the bead and snug them evenly. Where the connection is a self-locking quick-connect, push until you hear it click and then pull firmly to confirm the latch engaged, since that style takes no clamp.

Pressure Testing and a Note on the Filter

Refit the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without starting. Each cycle runs the pump and charges the line, giving you a chance to inspect both joints while they are still clean and dry. Wipe them with a rag and look again. Then start the engine, let it idle at full pressure with the fittings vibrating, and inspect a third time before the plastics go back on.

One platform detail is worth remembering: on the injected 420 the fuel filter lives inside the tank as part of the pump module rather than sitting inline where you can reach it. A fresh hose does nothing for a restricted filter, so if delivery problems continue after a clean install, that in-tank assembly is where to look next. When your connections stay dry through a short test ride, the 2015 Rancher is ready to go back to work.
