How to Replace a Leaking Fuel Line on a 2015 Honda Rancher 420 4x4 ES (FE1)

Most owners come to this job because something smelled wrong. You shut the 2015 Rancher off after a ride, walk past it ten minutes later, and there is a distinct gasoline odor that was not there last season. On a fuel injected machine that is worth investigating immediately, because the circuit is pressurized and a hardened hose has nowhere to hide.
Diagnosing Before You Order Parts
Start with the machine cool and the plastics off so you can see the whole run of hose from the tank to the throttle body. Put gloves on and run a clean dry rag along the hose and around each fitting, then look at the rag. A damp streak is definitive in a way that squinting at a dusty engine bay never is. Long term seepage leaves its own signature: a collar of grit stuck to a fitting where fuel has repeatedly wet the surface and dried.
Examine the hose in good light for hairline cracks and a chalky gray cast, then flex a section gently. Sound hose bends smoothly and returns to shape, while a failing one feels hard, crackles, and holds the bend. Keep in mind that pressurized fuel from a pinhole often atomizes and evaporates before it can drip, so on this machine a smell without a puddle is entirely plausible and still means something.
Performance Clues That Point at Fuel Delivery
A restricted or internally deteriorating line shows up in how the engine behaves. Watch for bogging when you load the machine on a climb, a stumble when the throttle is opened quickly, hunting or surging at steady cruise, or hard starting after the quad has sat overnight because the circuit could not hold pressure. Any of those, combined with a hose that is more than a few years old, makes replacement the sensible first move.
One caveat specific to injection. The fuel filter on your 2015 Rancher lives inside the tank as part of the pump module rather than sitting inline on the visible hose, so a fresh line will not fix a starved engine caused by a plugged filter. If symptoms persist after a clean install, the in tank assembly is where to look next.
The Fuel System You Are Opening Up
Your Rancher is fuel injected, which means there is no petcock anywhere under the tank to shut off flow. A pump inside the tank supplies pressurized fuel through a short hose to the throttle body, and the circuit stays pressurized after shutdown. That pressure must be deliberately relieved before you loosen a single fitting. Some connections on injected models are self locking quick connect couplers held by internal tabs rather than clamps, and where you find one, no clamp is needed or wanted.
Carbureted Ranchers from earlier in this platform's run give you a real fuel valve, a gravity fed hose, and a float bowl drain, none of which exist here. Line clamping pliers are the substitute for a petcock on any low pressure section such as a vent hose.
Why Rubber Fuel Hose Has a Service Life
Two things wear a hose out simultaneously. Heat cycling off the engine drives the plasticizers out of the rubber, so the compound hardens and gradually loses its ability to squeeze onto the fitting underneath. Dry climate riding accelerates that noticeably, because low humidity keeps pulling moisture out of the hose wall and stiffens the outer jacket ahead of schedule.
Meanwhile, ethanol blended gasoline absorbs water and slowly attacks the inner liner, softening and swelling it and leaving gum behind during any stretch when the machine sits unused with fuel in the system. The two processes together give you a hose that is brittle outside and breaking down inside, and on a pressurized circuit it is being asked to seal harder than a carbureted line ever was.
Gathering Gear and Making the Space Safe
- Nitrile or rubber gloves and eye protection, because fuel under pressure can spray
- Hose rated for fuel injection pressure in the correct inside diameter, not ordinary carburetor line
- Line clamping pliers, fresh clamps to suit the fittings you find, and a quick connect release tool if your machine uses a locking coupler
- An approved container for captured fuel with a funnel, plus a generous supply of rags
- Sockets and drivers for the seat and the plastic panels covering the tank
Gasoline vapor is heavier than air and pools at floor level, right where you will be working. Open the overhead door completely or move the quad outside rather than relying on a window well above the ground. Keep heaters, grinders, and flames out of the area entirely, and cap the container between pours.
Pressure Down, Old Hose Out, New Hose In
Disable the pump circuit by pulling its fuse or unplugging the pump connector, crank the engine briefly until it stalls on the fuel left in the line, switch the key off, and then disconnect the battery negative terminal. Slide a pan underneath and lay a rag over the first fitting you open, since residual fuel remains even after the pressure is gone.
Move any clamp well back along the hose before disturbing the joint, then twist the hose on its barb to break the varnish bond instead of pulling straight off. Release a quick connect by depressing the tabs squarely and pulling straight, never prying sideways, because aged plastic collars crack. An end that has effectively bonded itself on should be slit lengthwise with a razor and peeled away. Note the routing carefully as it comes free; this 4x4 with electric shift sends the line past the front driveline, additional frame structure, and the shift motor harness.
Cut the replacement to the original length, then seat each end fully and dry until it bottoms against the fitting shoulder. Keep grease, oil, and silicone spray away from the sealing surfaces completely. Set new clamps just behind the bead and tighten evenly, or push a quick connect until it clicks and tug to confirm it has latched. Route the hose through its original clips, clear of the exhaust and the front driveshaft.
Confirming the Repair Holds Pressure
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting the engine. Each cycle runs the pump and pressurizes the line, which lets you inspect every joint while the area is still clean and dry. Wipe each fitting with a fresh rag and check the rag rather than the fitting. Then start the engine, let it idle up to temperature, and look again while vibration works on the connections. Reinstall the plastics and seat only after several minutes of leak free running, and take one more look under the machine after your first ride out.
