This machine runs programmed fuel injection, which means there is no petcock tucked under the tank and no gravity-fed hose you can simply shut off and forget about. The line between the tank and the throttle body carries pressurized fuel delivered by a pump mounted inside the tank, so the job starts with bleeding that pressure down rather than reaching for a screwdriver.
Setting Up a Safe Workspace
Assemble everything before a single fitting comes loose. You want:
- Nitrile or rubber gloves, since gasoline pulls the oil straight out of skin
- A sealed metal or fuel-rated container to catch whatever drains out
- Replacement hose rated for injection pressure in the same inside diameter as the original, not soft carburetor tubing
- Fresh clamps matched to the fitting style, plus a quick-disconnect release tool if the tank end uses a locking coupler
- Line-clamping pliers, which take the place of the petcock a carbureted Rancher would have
- Hand tools for the seat, front fender fasteners, and tank hardware, along with plenty of rags
Work outside or with the door fully open. Gasoline vapor is heavier than air and settles at floor level, so ventilation near the ground matters far more than a cracked window over the bench. Keep heaters, grinders, and chargers out of the space entirely, and set the machine on level ground with the parking brake applied.
What Makes a Fuel Line Wear Out
Fuel hose does not fail from one bad day. Over the years the plasticizers that keep the rubber supple migrate out, and a hose that once flexed easily turns stiff and glassy. Heat cycling from the engine bay accelerates that loss, and constant frame flex on rough two-track works the stiffened wall until fine fissures open on the outer surface. Owners in dry, low-humidity country tend to see it sooner, because the ambient air draws moisture out of the hose and speeds the hardening.
Ethanol-blended pump gas attacks from the inside at the same time. When a Rancher sits between seasons with E10 in the system, the alcohol pulls in moisture and slowly breaks down the inner liner, leaving a soft, swollen surface that sheds fine particles toward the injector. That combination — brittle outside, degrading inside — is why a decade-old hose deserves replacement on age alone rather than on appearance.
Symptoms Worth Acting On
Most failing lines give warning first. Look and smell for:
- A damp patch or small puddle under the frame after the machine has been parked overnight
- A gasoline smell around the front of the machine that is strongest right after shutdown, while the circuit still holds pressure
- Visible surface cracking, a chalky feel, or a hardened section you can identify by pinching the hose
- An engine that bogs under load, stumbles when you open the throttle, or behaves as though the tank is nearly empty
- A dust-caked ring at a fitting, which is dried residue from fuel that has been weeping for weeks
Injection adds one wrinkle. A pressure-side seep often atomizes and evaporates before it can drip, so you may smell fuel long before you ever find a wet spot. On a DCT machine, fuel starvation can also masquerade as a transmission complaint, because the automatic shifting hunts and holds gears oddly when the engine cannot make clean power.
Taking the Old Hose Out
Kill the pressure first. Pull the fuel pump fuse, crank the engine briefly until it dies, switch the key off, then disconnect the negative battery lead. Remove the seat and the fender or side panels covering the tank until you can trace the full hose run from the pump flange back to the throttle body. Slide a pan beneath the first joint you plan to open and drape a rag over it, because even a depressurized line still holds a slug of fuel.
Spring clips and worm-gear clamps should be slid well back along the hose before you disturb the joint. A quick-connect coupler wants the locking tabs squeezed evenly and the fitting pulled straight off; prying it sideways cracks the aging plastic collar. Twist the hose gently to break the varnish bond at the barb, and if it will not release, slit it lengthwise with a razor and peel it away rather than putting force on the fitting. This is a 4x4 chassis, so the run passes more frame structure and front driveline hardware than a 2x4 layout does. Photograph every clip and guide before the hose is fully out.
Routing and Seating the New Line
Cut the replacement to the length of the original and no longer. Extra hose chafes on the frame or wanders into the steering sweep. Push each end fully onto its barb until it seats against the shoulder, and install it dry — no grease, oil, or silicone anywhere near the sealing surface, since any lubricant gives pressurized fuel a path to creep out under the clamp. If the hose is stubborn, a short dip of the end in hot water softens it enough to slide on unaided.
Set new clamps just behind the raised bead on each fitting and tighten them evenly rather than crushing them down. Where the Rancher uses a self-locking quick-connect at the pump flange, push until it clicks and then tug firmly to confirm it has latched; that style needs no clamp and should never get one. Return the hose to its original clips so it stays clear of the exhaust, the front differential area, and the power steering wiring.
The Final Leak Check
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without starting. Each cycle runs the pump and pressurizes the line, giving you a chance to inspect both joints while the surrounding area is still bone dry. Wipe each fitting with a clean white rag and look for the faintest stain. Then start the engine, let it idle several minutes, and check again with the rag before any bodywork goes back on.
One platform detail is worth remembering: on this injected Rancher the fuel filter is part of the in-tank pump assembly rather than an inline element you can reach on the visible hose. A new line solves a leaking or cracked hose, but if delivery problems continue after a clean install, the assembly inside the tank is the next place to look.
