Learning to recognize those early signals on your 2015 Renegade 800R X XC is what separates a planned hour in the garage from a recovery ride home in somebody's truck bed. The job itself is straightforward, but the 800R X XC is an injected machine, and that changes the order of operations in ways that catch owners off guard.

Warning Signs Worth Acting On

The clearest signal is fuel where fuel should not be. A wet stain on the skid plate or a small puddle under the tank area after the quad has been parked overnight means gasoline is escaping somewhere, and the hose joints are the usual culprits. Smell counts just as much. A pressurized injection circuit holds fuel under pressure well after shutdown, so an odor that lingers around a parked machine deserves a flashlight and a careful look.

Physical inspection tells you the rest. Run the hose through your fingers and feel for sections that have gone hard and glassy instead of soft and pliable. Look for a fine web of surface cracks, a chalky texture, or a dust-caked ring where seepage has dried and collected trail grit. On the running side, a compromised line shows up as stumbling under load, hesitation on hard throttle, or a general sense that the Rotax twin is starving above midrange. One caution specific to injected quads: a pinhole on the pressure side often sprays a fine mist that evaporates before it drips, so a strong smell with no puddle is still a real finding.

Why the Hose Degrades in the First Place

Rubber fuel hose has a service life measured in years, not miles. Every heat cycle from the V-twin drives more of the plasticizer content out of the rubber, and the hose gradually stiffens until it can no longer absorb chassis flex. Once that flexibility is gone, vibration works the surface checking into genuine cracks. Riders in dry, high-desert climates see the process accelerate, because arid air steadily wicks moisture out of the hose wall and hardens it from the outside in.

Ethanol adds a second front. E10 fuel attracts and holds water, and when a Renegade sits for a season with that blend standing in the line, the alcohol goes to work on the inner liner while the volatile fractions evaporate and leave varnish behind. That combination produces a hose that is hardening externally and softening internally at the same time, quietly shedding material toward the injectors.

Fuel Delivery on This Machine

The 2015 Renegade 800R X XC uses electronic fuel injection on its Rotax 800R V-twin. There is no petcock to close, since the tank feeds an in-tank electric pump module rather than gravity-feeding a carburetor. Shutting off flow means either pulling the pump fuse or pinching a low-pressure section with line-clamping pliers. The fuel filter is part of that in-tank pump assembly, so nothing on the visible hose run is a serviceable filter element.

Because the XC is a 4x4, the hose passes near front differential hardware and additional frame crossmembers on its way to the throttle body. The procedure is identical to a 2WD quad, but there are more clips and clearance points to note before the old hose comes free.

Tools, Parts, and a Real Safety Word

  • Rubber or nitrile gloves, since gasoline passes through skin easily and strips its natural oils
  • A fuel-rated container with a lid for whatever you drain
  • Replacement hose in the correct inside diameter and rated for injection pressure, not low-pressure carburetor tubing
  • New clamps in the style your machine uses, plus a quick-disconnect release tool if the tank end is a locking coupler
  • Line-clamping pliers to substitute for the petcock this model does not have
  • Sockets and drivers for the seat and plastics, a small flat-blade screwdriver, a razor blade, and plenty of rags

Gasoline vapor sinks and pools at floor level, which is why this job belongs outdoors or in a garage with the main door fully open. Ventilation near the ground matters far more than an open window at head height. Keep away every source of ignition — pilot lights, space heaters, power tools that spark, and hot work lights included.

Taking the Old Line Out

Relieve system pressure first. Remove the fuel pump fuse or relay, crank the engine briefly until it dies, shut the key off, and disconnect the battery negative cable. Pull the seat and the side panels needed to reach the tank outlet and follow the hose rearward.

Position a drain pan below and hold a rag over each fitting as you open it, because residual fuel sits in the hose even with pressure gone. Slide clamps well clear of the joint before you disturb it. Quick-connect couplers release when both tabs are pressed evenly and the fitting is pulled straight off; levering it sideways will snap a collar that has spent years cycling between heat and cold. If varnish has glued the hose to a barb, break the bond with a gentle twist rather than a hard pull, and if it will not surrender, slice the hose lengthwise and peel it off. Note or photograph the routing, especially where it tucks past the front driveline.

Installing the Replacement Correctly

Match the new hose to the original length before installing. A hose cut long will chafe against the frame or drape into moving driveline components, and neither ends well. Seat each end fully onto its barb with nothing on the sealing surfaces. Skip grease and lubricant entirely — a slick film is exactly the path pressurized fuel needs to escape past a fitting. A quick dunk of the hose end in hot water makes stiff tubing slide on without help.

Place new clamps just past the raised bead on each barb and snug them until firm, not crushed. If the tank side uses a self-locking quick-connect, push until the collar clicks and then tug to confirm it latched; adding a clamp there accomplishes nothing. Reseat the hose into every factory clip so it stays away from the exhaust and the front differential.

Pressure Testing and Wrapping Up

Reinstall the pump fuse and Reconnect the battery, then cycle the ignition on and off several times without cranking. Each cycle spins the pump and brings the circuit up to pressure, which is your chance to inspect dry fittings for the first sign of weeping. Wipe both joints, start the engine, and watch them again at idle for a few minutes. Shut down, look once more, and only then reinstall the bodywork. If poor fuel delivery persists on a Renegade with a fresh hose, the in-tank pump and filter module is the logical next place to look.
