Sort Out the Fuel System First
The single most useful piece of knowledge before starting this repair is how fuel reaches the engine. The 2015 Renegade 1000 X XC pairs the 976cc Rotax V-twin with electronic fuel injection and a fuel pump mounted inside the tank. That arrangement rules out three things you might expect from an older quad: there is no petcock to rotate closed, no gravity feed to interrupt by lifting the machine, and no float bowl drain screw to crack open. What you do have is a pressurized circuit that stays under pressure long after the key comes out, which means the job begins by bleeding that pressure off deliberately. Fittings on this platform lean toward factory retained clips or a self-locking quick-connect coupler at the tank end, and your replacement hose must be rated for injection pressure with the same inside diameter as the original.
The Reasons Hoses Wear Out
Two separate processes conspire against fuel hose. Externally, heat cycling and vibration steadily strip the plasticizers that give the rubber its flexibility. Once the wall stiffens, ordinary chassis flex begins opening hairline cracks, and each ride pushes them deeper. Dry climates accelerate the whole sequence by drawing moisture out of the rubber, so identical machines can age very differently depending on where they live.
Internally, ethanol blended fuel attacks the liner. Alcohol pulls water into the fuel and slowly degrades the inner surface, so a Renegade left standing with gas in the lines can develop soft, swollen sections plus gum and varnish that break loose and travel downstream. Cross-country trim adds high frequency vibration from fast, rough riding, which is one more reason to inspect the plumbing on a machine of this vintage every season.
The Checklist Before Anything Opens
Everything below should be within arm's reach before the first fitting comes loose:
- Nitrile or rubber gloves and safety glasses
- EFI rated fuel hose cut from a length matching the stock run
- New clamps in the correct style, plus a quick-disconnect release tool if the coupler needs one
- Line-clamping pliers for pinching off any unpressurized segment
- An approved sealed container for drained fuel and a shallow catch pan
- Sockets for the seat and panel hardware, a razor knife, and clean rags
Handle the gasoline side with real care. Roll the quad outside or open the shop end to end, and set a fan on the floor moving air through the space, because fuel vapor is denser than air and collects low where you are least likely to notice it. Unplug chargers, extinguish pilot lights, and clear grinders or torches out of the area. Let the exhaust cool completely, and keep gloves on the whole time since gasoline pulls the oils straight out of bare skin.
Spotting a Hose That Is Finished
A failing line geneRally announces itself. Look for a damp patch or fuel puddle under the quad after an overnight park, a gasoline smell that lingers around the tank once the engine is off, and visible cracking or a chalky texture along the hose. Pinch the line by hand: healthy hose rebounds, while a hose at end of life feels rigid and may crackle. Watch for swelling near either fitting as well, along with a ring of caked dust that marks where fuel has seeped and dried. Drivability symptoms belong on the list too, since bogging under load, hesitation on a hard pull, or lean behavior at high rpm can all come from a line losing pressure. On an injected machine that pressure loss often atomizes fuel rather than dripping it, so a smell with no puddle still deserves investigation.
Dropping Pressure and Extracting the Old Line
Remove the fuel pump fuse or relay, then crank the starter briefly until the engine quits. Key off, and disconnect the negative battery terminal. Strip the seat and the plastics that cover the tank so the whole hose run is exposed, slide the drain pan beneath the low point, and drape a rag over the first joint you plan to break, because a bled line still holds liquid fuel that will run out.
Slide clips or clamps well down the hose before disturbing the joint. Release a quick-connect by depressing both lock tabs evenly and pulling straight off the nipple; sideways prying cracks a collar that has grown brittle. If varnish has cemented the hose to a barb, twist gently to break the bond rather than hauling on it, and as a last resort slit the hose lengthwise with a razor and peel it away so the fitting stays intact. Take photos of the routing before the last clip is out. This 4x4 chassis puts front differential hardware and extra crossmembers in the hose path, and skipping a single guide on reassembly creates a chafe point that will eventually leak.
Installing the Replacement
Match the new hose to the length of the old one exactly. Excess slack lets the line drift toward the exhaust or rub a frame edge, while a short piece pulls the fittings out of line. Push each end fully onto its barb until it seats past the raised bead, and do it completely dry. Keep grease, oil, and silicone away from the fittings, since lubricant on a sealing surface gives pressurized fuel a channel to creep along. Dip a tight hose end in hot water for half a minute and it will slide on without a fight.
Install new clamps immediately behind the bead on each fitting, tightening evenly rather than crushing the rubber. A self-locking quick-connect needs no clamp: push until it clicks, then pull firmly to prove it engaged. Reseat the hose in every factory clip so it stays clear of the driveline and heat sources.
Verify, Then Reassemble
Refit the fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. Each cycle runs the pump and pressurizes the circuit while the engine stays cold, which is the best moment to examine both joints. Wipe each fitting with a clean rag and look for the faintest damp trace, then start the engine and repeat the inspection at idle. Only after several genuinely dry minutes should the bodywork go back on.
Remember as well that the fuel filter on this injected Renegade is built into the in-tank pump assembly rather than hanging inline on the hose you replaced. A new line will not fix a restricted filter, so if the machine still runs starved after a clean install, that module is the next place to look.
