Riders usually discover a bad fuel line the hard way: a whiff of gasoline in a closed garage, or a V-twin that suddenly acts starved halfway up a climb. Neither surprise is necessary, because a deteriorating hose gives plenty of warning if you know what to look for. On the 2015 Renegade 1000 the 976cc Rotax is fuel injected and supplied by a pump inside the tank, so the hose in question carries pressurized fuel and there is no petcock anywhere to shut it off. That single detail shapes both the inspection and the repair.

Spotting Trouble Before It Strands You

Run through this checklist with the plastics off and a flashlight in hand:

  • Gasoline collecting on the skid plate or dripping onto the floor after the machine has been sitting
  • A fuel smell around the tank that persists long after the engine has cooled, often sharpest right after key-off while pressure is still held
  • Fine cracks radiating across a bend, a chalky gray surface, or a length of hose that feels hard rather than springy
  • The engine bogging when you get on the throttle, breaking up at higher rpm, or acting like the tank is nearly empty when it is not
  • A crust of dirt ringing a fitting, which is what dried fuel residue looks like after weeks of slow seepage

Do not dismiss a smell just because you cannot find a puddle. On a pressurized circuit, fuel escaping from a pinhole often atomizes and evaporates before it ever forms a drop, so your nose can be more sensitive than your eyes.

Where the Damage Comes From

Fuel hose does not wear out from use; it wears out from time and chemistry. The rubber depends on plasticizers to stay flexible, and those compounds slowly leave the material, especially under the repeated heat cycling that a big V-twin delivers. Once the hose has gone hard, ordinary chassis vibration is enough to open cracks in it. Dry, low-humidity regions accelerate this considerably, because arid air draws moisture out of the hose wall and stiffens it from the outside inward.

Working in the opposite direction, ethanol-blended pump gas degrades the inner liner. Alcohol in the fuel absorbs water and gradually breaks the liner down, softening it and leaving gum in its place. A Renegade that spends weeks parked with fuel in the system is prime territory for that process. Because the two mechanisms attack from opposite surfaces, a hose that photographs fine can still be crumbling internally, which is why elapsed service life deserves as much weight as appearance.

Shopping List and Shop Setup

Get all of this together before you start:

  • Nitrile or rubber gloves, since gasoline strips the natural oils out of skin in seconds
  • A fuel-rated container for captured gasoline and a wide pan to catch drips
  • Replacement hose rated for fuel-injection pressure and sized to the original inside diameter, not general-purpose carburetor line
  • New clamps in the matching style, plus a quick-disconnect release tool if the tank outlet on your machine uses a locking coupler
  • Line-clamping pliers to close off a low-pressure section, which is how you compensate for the absence of a petcock
  • Sockets and drivers for the seat and side panels, a razor knife, and a pile of clean rags

Take the gasoline itself seriously. Fuel vapor is heavier than air, so it flows downward and pools at floor level where an open window overhead accomplishes nothing. Work outside or with the shop door fully open, and get air moving low in the space. Unplug chargers and heaters, shut down any pilot flame, and set an extinguisher beside you rather than across the room.

Bleeding Down the Pressure

Remove the fuel pump fuse or relay, then crank the engine for a second or two until it dies from lack of supply. Switch the key off and disconnect the negative battery cable so nothing can wake the pump while you are working. What remains is an unpressurized hose still holding a modest amount of fuel, so keep the drain pan under the work area and drape a rag over the first fitting you break loose.

Working the Old Hose Loose

Take off the seat and the side plastics, then trace the run from the tank outlet forward to the throttle body, noting each retaining clip. Slide every clamp well back on the hose before you apply force to a barb. Spring clips squeeze open with pliers; worm-gear clamps loosen and slide out of the way. A quick-connect coupler comes apart when you press its tabs squarely and pull straight back, and it cracks if you lever it, because those plastic collars embrittle over the years.

Rotate each hose end gently to break the varnish bond rather than pulling hard. If one has bonded solidly to its fitting, slit it lengthwise with the razor and peel it away; the hose is going in the trash and the fitting has to survive. Because the Renegade 1000 rides on a selectable four-wheel-drive chassis, the line threads past front differential hardware and additional frame bracing that a two-wheel-drive quad does not carry, so photograph the routing and clip locations before the old hose is fully removed.

Seating the Replacement

Cut the new hose to the exact length of the old one. Extra slack lets the line lean into frame tubes or the front driveline where it will chafe through, and a short piece pulls at its fittings every time the engine rocks on its mounts. Push each end fully onto its barb until it stops against the shoulder, and do it dry. Grease, oil, and silicone spray have no business on a fuel fitting; a lubricated sealing surface is precisely how pressurized fuel escapes past a clamp. If a hose end resists, warm it in hot water for a few seconds and try again.

Position the new clamps just behind the raised bead at each connection and tighten them evenly, firm without digging into fresh rubber. Where a self-locking quick-connect is used, push until the collar clicks and then pull hard enough to confirm it has latched, and add no clamp to that joint. Reinstall the hose into its original clips so it stays clear of exhaust heat and away from anything that rotates.

The Final Leak Hunt

Put the pump fuse back, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit and gives you a dry, easily read view of both joints. Wipe them with a clean rag and watch for any bead forming. Then start the engine, let it idle, and inspect the full run with a light while the system is hot and vibrating. Several uneventful minutes of idling followed by a short ride around the property is the bar to clear before the panels go back on.

Worth knowing about this platform: the fuel filter on the injected Renegade is part of the in-tank pump module, not a serviceable inline element on the hose you just replaced. New line cures a cracked or collapsed hose and nothing else, so if the 2015 machine still runs lean or stumbles under load afterward, the in-tank assembly is the next thing to examine.
