Where a fuel line runs matters almost as much as what it is made of. On a 2015 Outlander MAX 800R XT-P the hose has to share a crowded chassis with driveline hardware, long-travel suspension, and hot exhaust, and the factory path threads it clear of all three. Get the routing right and a new line lasts years. Get it wrong and it chafes through. Note before starting that this Rotax V-twin is fuel injected with an in-tank pump, so no petcock exists and the line stays pressurized after shutdown.
Routing Through a Crowded 4x4 Chassis
Because this MAX is a 4x4, the front differential and the crossmembers bracing it take up room that a two-wheel-drive quad leaves open, and the fuel line has to travel around that hardware rather than through it. The clips holding the hose are the whole reason it does not sag into something that moves or something that gets hot. Add the extra wheel travel of the XT-P package, which means the chassis flexes more under hard riding, and correct clip placement stops being cosmetic. Before the old hose comes out, photograph every clip, guide, and clearance point along its length.
What Kills a Fuel Hose Over Time
Rubber fuel line relies on plasticizers for flexibility, and heat cycling from the engine bakes them out season by season. Once the hose has gone hard and glossy it cannot absorb chassis movement, and cracks start at the tightest bends. Machines living in dry country harden sooner, since low humidity draws moisture out of the hose wall from the outside in.
Ethanol-blended gasoline works the other side. It pulls in water, and fuel left standing in the line for months gums and softens the inner liner. The two processes progress independently, so a hose can look presentable and still be shedding material. On a carbureted quad that debris would land in a float bowl with a drain screw, but the injected 800R XT-P sends it toward the pump screen and injector instead.
Symptoms of a Line Going Bad
Any of the following justify a closer look:
- Gasoline pooled on the skid plate or a dark stain where the machine has been parked
- A fuel odor that grows stronger in the minutes after shutdown, while pressure remains in the circuit
- Fine surface checking, a chalky film, or a rigid section that will not compress
- Dirt caked into dried residue at a fitting, marking a slow weep
- Bogging under load, throttle hesitation, or lean surging at higher rpm
Do not expect every leak to drip. On a pressurized injection system fuel escaping a joint frequently evaporates off warm castings before it hits the ground, so a smell without a puddle still means something.
Preparing the Job and the Workspace
Have all of this at hand:
- Nitrile gloves and eye protection
- A shallow drain pan plus a sealed, approved container for captured fuel
- Hose rated for injection pressure, matched to the original inside diameter
- Line-clamping pliers, which stand in for the petcock this machine lacks
- New clamps in the original style and a release tool if the tank fitting is a plastic quick-connect
- Sockets and drivers for the seat and panels, a razor knife, and plenty of rags
Ventilation deserves genuine attention. Gasoline vapor is denser than air and gathers at floor level, where an open window is useless, so raise the overhead door or work outside. Remove chargers, heaters, and anything with a pilot light from the space before opening a fitting.
Removing the Old Line
Relieve pressure before disassembly: pull the fuel pump fuse, crank the engine until it stalls, shut the key off, then disconnect the negative battery cable. Remove the seat and enough bodywork to expose the hose from the tank outlet to the throttle body. Slide the pan into position and drape a rag over the first joint, since a depressurized line still holds fuel.
Push clamps well back along the hose before disturbing the fitting. Quick-connect couplers separate with even tab pressure and a straight pull, never a sideways lever, because aged plastic collars crack. Twist a varnished hose slowly on its barb to break the bond, and if it stays fused, cut it lengthwise and peel it off. Sacrificing the hose to protect the fitting is always the right trade.
Fitting the New Hose and Checking It
Cut the replacement to the exact length of the original. Slack invites chafing against the frame, and a short piece keeps both barbs under tension every time the suspension cycles. Push each end on until it bottoms out against the fitting shoulder, and assemble it dry. Grease, oil, and silicone never belong on a fuel connection, because a lubricated sealing surface gives pressurized gasoline a path past the clamp. Warm water is the only assembly aid worth using on a stubborn hose end.
Set fresh clamps just behind the bead on each fitting and tighten them evenly, firm enough to seal without biting into the rubber. If a self-locking quick-connect handles the tank side, push until it clicks and tug hard to verify it caught, adding no clamp there. Return the hose to every clip you photographed earlier.
Then verify the work. Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line while you watch. Wipe both joints, inspect closely for beading, then start the engine and check again at idle as heat and vibration build. Reinstall panels only after several minutes with no seepage.
Finally, remember where the filter lives on this platform. The injected MAX 800R XT-P carries it inside the tank as part of the pump assembly rather than inline on the hose you just replaced, so persistent lean running or stumbling after a clean install points at that in-tank unit next.
