How to Change the Fuel Line on a 2015 Outlander MAX 800R XT

Bleed the Pressure Before Anything Else
Every other step in this job depends on getting one thing right first. The 2015 Outlander MAX 800R XT is fuel-injected, so there is no petcock to close and no gravity feed to interrupt. An electric pump inside the tank pushes fuel through a pressurized hose to the fuel rail, and that pressure sits trapped in the line for a long time after the key comes out. Crack a fitting cold and unbled, and you will get a spray, not a drip.
The sequence that makes the line safe: locate and pull the fuel pump fuse from the fuse block, crank the Rotax V-twin briefly until it stalls from fuel starvation, turn the key off, then disconnect the negative battery cable. Now the hose is genuinely inert. Line-clamping pliers are still worth having on hand to pinch off any section that could siphon while you work, since this machine gives you no shutoff valve to fall back on.
Setting Up a Workspace That Handles Gasoline Safely
Gasoline vapor is heavier than air. It does not float out an open window; it sinks and spreads across the floor, which is precisely where an ignition source is likely to be. Roll the quad outside if weather allows, or open the garage door all the way and set a fan at floor level pushing air out of the space. Kill anything with a pilot light, unplug battery chargers, and keep grinders and torches out of the picture entirely. Have an extinguisher within arm's reach, not on the far wall.
Wear nitrile or rubber gloves for the whole job. Gasoline strips the natural oils out of skin fast and carries additives you would rather not absorb. If fuel does get on you, wash it off promptly instead of letting a soaked glove or sleeve sit against your arm.
Parts and Tools to Stage in Advance

- New clamps in the correct style for the fittings on your machine, or a mixed clamp kit

- Socket set, plastic trim tools, a sharp razor knife, and a stack of clean rags
Why the Old Line Failed
Fuel hose degrades chemically rather than mechanically. The plasticizers that keep fresh rubber pliable slowly leave the material, and repeated heat cycling from the 800R twin speeds their departure. What was flexible becomes firm, then brittle, and once the wall has hardened, ordinary frame flex over rocks and ruts starts etching hairline cracks into it. Dry climates compound the problem, since arid air draws moisture out of the hose wall and hardens it from the surface inward.
The bore side takes a different kind of abuse. Ethanol-blended pump gas pulls moisture into the fuel and gradually breaks down the inner liner, a process that runs hardest when an Outlander sits unused for months with old fuel standing in the system. That is the deceptive part: the outside of a hose on a machine this age can look entirely presentable while the inside is coming apart and feeding debris toward the injectors and the pump screen.
Recognizing a Line on Its Way Out
With the engine cold, run your fingers along the entire hose and check for:
- A hardened, glassy section that will not compress under thumb pressure
- Fine spider cracking or a chalky, weathered film on the rubber
- Fuel smell lingering around the mid frame after shutdown, the usual tell of a pressurized seep
- Damp residue or a small puddle beneath the machine after it has sat with a full tank
- Grit and dust caked in a band around a fitting where fuel has escaped and evaporated
- Bogging under throttle, a lean stumble high in the rev range, or surging that feels like an empty tank
Because the circuit is pressurized, a small leak often atomizes and evaporates before it reaches the floor. An unexplained fuel odor with a clean garage floor still deserves investigation.
Removal, Routing, and Reassembly
With pressure relieved, pull the seats and side plastics to expose the tank and the hose run heading toward the fuel rail. Slide the pan underneath and drape a rag over each joint as you open it, because residual fuel remains even in a bled line. Walk clamps back along the hose before twisting a connection apart. For a quick-connect, press both tabs squarely and pull straight off the nipple; prying at an angle is how aged plastic collars crack. Hose that has varnished onto a barb comes off best with a gentle twist, or a lengthwise razor slit and a peel, rather than force applied to the fitting.
Photograph the whole run before it is fully free. This is a 4x4 chassis carrying a front differential and prop shaft, and the MAX layout adds frame length for the rear seat, so the hose navigates more guides and clearance points than a shorter two-wheel-drive quad. Reproducing the factory path is what keeps a new hose from rubbing a frame tube or drifting toward the exhaust.
Cut the replacement to match the removed piece exactly. Extra length is not a safety buffer, it is a chafe point in waiting. Push each end onto its barb dry until it bottoms out. Never use grease, oil, or silicone on a fuel fitting; lubricant on a sealing surface hands pressurized fuel a route out past the hose. A few seconds in hot water softens a stubborn end enough to slide on. Seat new clamps just behind the raised bead at each fitting and tighten them evenly, firm without deforming the rubber. Self-locking quick-connects need no clamp, but confirm each one with an audible click followed by a hard pull. Reinstall every clip and guide you documented.
Leak Check and Finishing Touches
Return the pump fuse, Reconnect the battery, and cycle the ignition on and off five or six times without cranking. Each cycle runs the pump and repressurizes the hose, letting you inspect a dry system under real working pressure. Wipe both joints with a clean rag and look for beading or a fresh sheen. If it stays dry, start the engine and inspect again at idle, let it run for several minutes, then check a third time before the panels go back on and the seats bolt down.
Worth noting as you wrap up: on this injected platform the fuel filter is integrated into the in-tank pump assembly rather than sitting inline where you can reach it. A fresh hose cures leaks, cracking, and a collapsing line, but it cannot restore flow through a restricted filter. If a delivery complaint survives a clean, leak-free installation, the in-tank module is the sensible next place to look.
