Three things work steadily against the fuel hose on a 2015 Outlander MAX 800R DPS: engine heat, the climate it lives in, and the fuel inside it. None of them act quickly, which is why a line can go from perfectly serviceable to leaking without ever giving a dramatic warning. Understanding all three makes the replacement job obvious, and the first thing to know is that this Rotax V-twin is fuel injected with an in-tank pump rather than carbureted with a petcock.

Heat, Climate, and Ethanol

Heat is the constant. Every ride cycles the hose through a warm-up and cool-down, and each cycle drives a little more plasticizer out of the rubber compound. Eventually the hose is stiff and glassy instead of pliable, and it can no longer move with the chassis. That is when the bends start cracking.

Climate sets the pace. In dry, low-humidity country the surrounding air pulls moisture out of the hose wall, hardening it from the outside inward noticeably faster than the same hose would age in a humid region. Fuel finishes the job from within: ethanol blends absorb water, and gasoline left standing in the line for a few months gums and softens the inner liner. A carbureted quad at least drops the resulting debris into a float bowl with a drain screw, but the injected 800R DPS carries it toward the pump screen and injector instead.

The Warnings a Rider Should Notice

These are the practical indicators:

  • Fuel pooled on the skid plate or a dried stain on the floor where the machine parks
  • A gasoline smell that gets stronger right after shutdown, when the circuit still holds pressure
  • Surface checking, a chalky film, or a rigid section that will not compress when pinched
  • Dirt caked into a wet ring at a fitting, showing a slow seep
  • Bogging under load, throttle hesitation, and lean surging at higher rpm

An injected machine hides leaks better than a carbureted one. There is no float bowl to overflow, and fuel escaping a pressurized joint frequently evaporates on warm engine surfaces before it can reach the ground. If your nose says gasoline and the floor is clean, keep looking.

What You Need and How to Stay Safe

Gather it all before starting:

  • Nitrile gloves and eye protection
  • A drain pan and a sealed approved container for the fuel you recover
  • Injection-rated hose sized to the original inside diameter, not soft carburetor tubing
  • Line-clamping pliers, since there is no petcock on this model to stop flow
  • New clamps matching the originals plus a quick-connect release tool if the tank fitting uses a locking coupler
  • Sockets for seat and panel hardware, a razor knife, and a stack of clean rags

Ventilation is not a formality. Gasoline vapor is heavier than air and settles near the floor, where an open window does nothing, so raise the overhead door or work outdoors. Clear the space of battery chargers, shop heaters, and pilot-light appliances before you open a single fitting.

Removing the Line Without Making a Mess

Relieve pressure to begin: pull the fuel pump fuse, crank the engine until it stalls out, shut the key off, and disconnect the negative battery cable. Take the seat off and remove whatever plastics stand between you and the hose run from tank outlet to throttle body. Position the drain pan and lay a rag over the joint you open first, because even a depressurized line holds fuel that will spill.

Slide clamps well back along the hose before disturbing the fitting itself. Quick-connect couplers release under even pressure on both tabs and a straight pull; prying one at an angle cracks a collar that has aged under bodywork for a decade. Break a bonded hose free with a gentle twist on the barb, and if it has fused solid, slice it lengthwise and peel it off rather than damaging the fitting.

Note every clip and clearance point as the hose comes out. This is a 4x4 platform, so the front differential and its crossmembers take up space, and the DPS steering hardware adds one more assembly to route around. The original path keeps the line clear of both plus the exhaust, and duplicating it is part of doing the job right.

Fitting the New Hose

Measure against the old line and cut to match. A long hose eventually finds a frame edge to rub through, and a short one stays under tension at both ends as the chassis flexes. Push each end fully home on its barb until it seats against the shoulder, and assemble dry. No grease, no oil, no silicone, because any lubricant on a sealing surface hands pressurized gasoline a route past the clamp. A few seconds in hot water is the right way to soften a stubborn hose end.

Install fresh clamps just behind the bead at each fitting and tighten evenly, firm enough to seal without biting the rubber. Where the tank side uses a self-locking quick-connect, push until it clicks, then tug hard to verify it caught, and leave it clamp free by design. Route the hose back through every factory clip so nothing hangs toward moving hardware.

The Final Pressure Test

Refit the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. Each cycle runs the pump and pressurizes the line, which lets you inspect both connections while the surrounding surfaces are dry and clean. Wipe them, look closely for beading, then start the engine and repeat the check at idle once heat and vibration are in the mix. Bodywork goes back only after the connections have stayed dry for several minutes.

One closing note on filtration: the injected MAX 800R DPS keeps its fuel filter inside the tank as part of the pump module rather than inline where you could replace it alongside the hose. A new line will not fix a restricted filter, so if the machine still stumbles or leans out after a clean install, that in-tank assembly is the next step in the diagnosis.
