A faint gasoline smell that lingers around the tank after shutdown is the earliest and most reliable clue, because this Rotax V-twin runs fuel injection and the line stays pressurized for a while after the key goes off. A carbureted quad would simply drip; a pressurized circuit pushes fuel out of a pinhole as a fine mist that evaporates before it hits the skid plate.
Other symptoms worth taking seriously include a wet patch or small pool of fuel under the machine after it sits overnight, a hardened or chalky section you can feel when you squeeze the hose, and a dust-caked crust ringing either fitting where seeping fuel has dried repeatedly. On the running side, watch for the engine bogging as you load it, stumbling on throttle transitions, or behaving as though the tank is nearly empty when it is not. Any one of those, paired with a hose more than a few years old, is enough reason to plan the job.
Why Rubber Gives Up in the First Place
Fuel hose ages from both directions at once. On the outside, the plasticizers that keep the rubber supple slowly evaporate away, leaving a hose that feels stiff and takes a permanent set instead of flexing. Once it loses that flexibility, the vibration this V-twin sends through the frame works surface fissures deeper with every ride. Dry climates speed the whole process considerably, since low humidity draws moisture out of the hose wall and hardens it from the surface inward faster than it would in a damp region.
From the inside, ethanol-blended fuel does its own damage. Alcohol content attacks the inner liner, and it is worst when a MAX 650 sits for months with fuel standing in the line rather than moving through it. The result is a hose that is brittle outside and degrading inside, shedding fine particles toward the injectors while still looking presentable in the frame.
Setting Up the Job Safely
Gasoline is the real hazard here, not the wrenching. Do this work outdoors or with the garage fully open, and put a fan low to the ground moving air out. Fuel vapor is heavier than air, so it collects at floor level where an appliance pilot light or a shop heater can reach it. Keep the battery disconnected any time a line is open, and skip anything that sparks.
What you want on the bench:
- Rubber or nitrile gloves and eye protection
- A sealed, approved fuel container and a wide catch pan
- Replacement hose rated for injection pressure in the same inside diameter as the original
- New clamps matched to the style already on the machine, plus a quick-disconnect tool if the tank outlet uses a locking coupler
- Line-clamping pliers, which stand in for the petcock this fuel injected model simply does not have
- Sockets and drivers for the seat and side plastics, clean rags, and a sharp blade
Removing the Old Hose
Start by bleeding off pressure rather than opening a live line. Pull the fuel pump fuse or relay, crank the starter briefly until the engine dies or will not catch, turn the key off, and disconnect the negative battery terminal. Remove the seat and enough bodywork to see the tank outlet and follow the hose to the throttle body. The MAX platform stretches the frame for a second seat, which means a longer hose run and more retaining clips to release than you would find on a single-rider Outlander.
Slide the catch pan into position and lay a rag over the joint you plan to open first. Even a depressurized line holds standing fuel that will run out the moment the connection separates. Back worm-gear clamps completely loose and slide spring clamps well up the hose before you touch the fitting. Quick-connects need the locking tabs pressed evenly and a straight pull, never a sideways pry, because aged plastic collars snap. If a hose end has varnished onto its barb, twist it gently to break the bond, and if it still refuses, slice it lengthwise and peel it off. Sacrificing a hose you are throwing away beats damaging a fitting you are not.
Note the exact path as it comes free. This chassis runs a selectable 2WD and 4x4 driveline, so the front differential and its actuator hardware sit close to part of the routing, and there are clearance points you want to duplicate rather than improvise.
Installing the Replacement the Right Way
Measure the old hose and cut the new one to match. Extra length seems harmless but it lets the line sag toward hot exhaust or rub against a frame edge until it wears thin. Work each end onto its barb dry, pushing until the hose passes the raised bead and bottoms out. Do not put grease, oil, or silicone on the fittings under any circumstances — a lubricated sealing surface gives pressurized fuel a route to weep past the clamp, which is exactly what you are trying to prevent. If an end fights you, soften it briefly in hot water instead of reaching for lube.
Position each new clamp just behind the fitting bead and snug it evenly, firm enough to seal without cutting into the rubber. Where your Outlander uses a self-locking quick-connect at the tank, seat it until it clicks and then pull on it to verify the latch engaged; no clamp belongs there. Reinstall the hose into every original clip so it sits clear of the driveline and exhaust before the plastics go back.
Verifying the Seal and a Word on the Filter
Put the pump fuse back, Reconnect the battery, and cycle the key on and off several times without starting the engine. Every cycle primes the system and brings the line up to pressure, giving you a clean opportunity to inspect both joints with a flashlight while everything is cold. Wipe each fitting with a white rag and look for any trace of dampness. When it stays dry, fire the engine, let it idle a few minutes, and recheck warm, since heat can expose a marginal connection that held cold.
One last platform detail: on this injected Outlander the fuel filter is part of the in-tank pump module, not a serviceable inline unit on the visible hose. Replacing the line fixes a leaking or cracked line, but ongoing fuel starvation after a clean install points at that assembly inside the tank instead.
