Fuel Line Work on a 2015 Can-Am Outlander MAX 1000 XT-P

Set up properly and this job takes an afternoon. Set up poorly and it becomes a mess of spilled fuel, cracked plastic couplers, and a second trip for parts. The difference on a 2015 Outlander MAX 1000 XT-P comes down to knowing before you start that this machine is fuel injected, that the line holds pressure, and that everything you need should be within arm's reach before the seat comes off.

Building the Right Kit for the Job

Assemble the following:

  • Replacement hose rated for fuel injection pressure, matched to the original inside diameter
  • New clamps in the correct style and size, or a small assortment so you are not caught short
  • A quick-connect release tool if your machine uses a locking coupler at the pump outlet
  • Line clamping pliers, which do the work a petcock would do if this model had one
  • Nitrile gloves and safety glasses
  • An approved sealed fuel container and a wide, shallow catch pan
  • Metric sockets and drivers for the seat and rear bodywork, a razor knife, and a generous supply of rags

Do not plan on reusing old clamps. Years of service leave a worm gear band with a corroded screw slot and a spring clamp with reduced tension, and neither will hold a new hose the way a fresh one does. If your fittings turn out to be quick-connect style, no clamp is required at those points at all.

Establishing That This One Is Injected

The 2015 MAX 1000 XT-P has no petcock lever, no float bowl to drain, and no gravity feed. Fuel is pushed from the tank under the seat by an electric pump inside that tank and reaches the throttle bodies of the 976cc Rotax twin under pressure whenever the key is on. Isolating fuel is consequently electrical: pull the fuel pump fuse or relay, crank the engine for a second or two until it stalls, turn the key off, then disconnect the negative battery cable. Do all of that before a wrench touches a fitting.

Filtration follows the same pattern. The filter and pickup screen are packaged with the in tank pump rather than mounted inline where you can see and change them, so a new hose will not clear a restriction that lives inside the tank.

Gasoline Handling and Air Movement

Gasoline vapor is heavier than air. It does not rise and drift out a high window; it sinks, spreads across the floor, and collects in low corners where a water heater pilot, a trickle charger, or a shop heater is quietly running. That is the actual hazard in a home garage. Roll the quad into the driveway when weather permits. Working inside, open the overhead door all the way and put a box fan on the floor moving air out of the building.

Beyond airflow, keep the habits simple. Gloves on before the first fitting opens, glasses on because a pressurized line lets go sideways, drained fuel in a closed approved container rather than an open pan, and soaked rags carried outside when the job wraps instead of sitting in a bin overnight. Skip any grinding or torch work in that bay for the day.

Why the Original Hose Is Due

Rubber fuel line ages out chemically. Plasticizers that keep the wall supple slowly migrate away, and what remains is stiff and glassy. Heat cycling off a large twin and years of vibration on a hard ridden XT-P chassis turn that stiffness into fine surface crazing and then into cracks that reach the bore. Dry, low humidity air accelerates the process because nothing slows the moisture loss from the rubber.

Ethanol blended fuel is the other contributor. E10 standing in the line during long inactive stretches attracts water and degrades the inner liner, softening it and releasing fine material toward the injectors while the outside continues hardening. Watch for the resulting symptoms: fuel pooled under the machine, a gasoline smell near the seat after shutdown, visible cracking or chalky texture on the hose, and an engine that bogs, surges lean, or behaves as though the tank is empty when it is not.

Working the Original Line Loose

After bleeding the system and disconnecting the battery, remove the seat and enough rear plastic to reach both ends of the hose. Slide the pan into place and drape a rag over each fitting as you open it, because a depressurized line still carries standing fuel.

Move clamps well back along the hose before disturbing the connection. Quick-connect couplers want both tabs pressed evenly and a straight pull, with no prying, since a plastic collar that has aged in the weather cracks under side load. A hose bonded to its barb by fuel varnish comes loose with a gentle twist; if it will not, slit it lengthwise and peel it away rather than yanking on the fitting.

Study the path as it comes free. The MAX uses the long two up chassis and this is a four wheel drive machine, so the run is longer and negotiates more frame crossmembers and front differential hardware than a compact two wheel drive quad would present. Photos of every clip and clearance gap turn reassembly into a five minute job.

Installing the New Line and Testing It

Cut the replacement to the length you removed. Push both ends fully onto their fittings past the raised bead, working dry the whole way — grease, oil, and silicone spray all belong nowhere near a sealing surface, since lubricant is exactly what allows pressurized fuel to creep out. Hot water is the only assembly aid worth using on a tight end.

Position clamps just behind the bead and tighten them evenly, snug and not crushed. Where a self locking quick-connect is used, push until it clicks and pull firmly to verify the latch, leaving it clampless. Route the hose back through every original clip so it stays clear of exhaust and the front driveline.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the line while the joints are still dry, making a weep easy to spot against a clean light colored rag. Then run the engine at idle for several minutes and inspect again once heat and vibration are in the picture. Both ends dry means the bodywork goes back on and you take a short lap before loading up for real.
