Anyone who has smelled raw fuel in a closed garage understands why this job gets attention. On a 2015 Outlander MAX 1000 LTD the fix is a straightforward afternoon, but it starts with knowing the fuel system. This two-up 4x4 carries the 976cc Rotax V-twin with electronic fuel injection, so the supply hose is pressurized by a pump inside the tank and there is no petcock valve to close.
Gasoline Safety and Shop Setup
Handle this part before anything else. Gasoline vapor is heavier than air and gathers along the floor exactly where you will be kneeling with an open line in your hand, so work outdoors or with the shop door open wide and air moving low across the ground. An open window at head height accomplishes very little. Shut down water heaters, torpedo heaters, and anything else with a standing pilot, keep a fire extinguisher within arm's reach, and skip the hot incandescent drop light resting on the concrete beside you.
Gloves and eye protection go on before the first fitting comes apart. Gasoline strips the natural oils out of skin quickly and stings badly if a spurt reaches an eye, and on a pressurized system a fitting that lets go under load can spray rather than dribble.

The Two Ways a Line Deteriorates
Aging happens from both surfaces at once. On the exterior, plasticizers migrate out of the rubber and a wall that once flexed under a thumb becomes stiff and glassy. Heat radiating off the big twin combined with the flexing a long two-up chassis absorbs over rough ground then drives that stiffness into fine cracks. Riders in dry, low-humidity country watch this arrive sooner, because the ambient air keeps pulling moisture out of the hose.
On the interior, ethanol-blended fuel is the aggressor. E10 sitting in the circuit through inactive stretches attracts water and starts degrading the inner liner, which softens and releases fine material downstream toward the injectors. That internal wear is invisible, which is exactly why a hose that photographs well can already be shedding debris and why age is a legitimate replacement trigger.
Symptoms That Send You Under the Seat
- A damp shadow or small pool under the tank region after the machine has been standing
- A gasoline odor around the bodywork that will not clear, strongest right after shutdown
- Surface checking, a chalky texture, or a section that feels rigid when squeezed
- Bogging under load or two-up, stumbling on hard throttle, or the flat lean feel of a machine short on fuel
- A dust ring cemented at a fitting where fuel has seeped and dried
On a pressurized circuit a leak often atomizes before it drips, so an odor with a dry floor beneath the LTD is still a real symptom rather than something to shrug off.
Coaxing the Worn Hose Loose
Relieve system pressure first: pull the fuel pump fuse, crank until the engine stalls, key off, then disconnect the negative battery lead. Remove the seat and side plastics so the tank outlet and the run toward the throttle body are both visible. Slide the pan under the area and drape a rag over the first joint, because standing fuel remains in the hose after pressure is released.
Move worm-gear or spring clamps well back down the hose before disturbing the connection. A quick-connect coupler needs its locking tabs compressed squarely and the fitting pulled straight off; prying it sideways splits collars that have hardened with age. Twist the hose gently on the barb to break the varnish bond rather than hauling on it, and if it will not release, slit it lengthwise with a blade and peel it away instead of risking the fitting.
Note the routing before it is gone. As a 4x4, this Outlander runs its hose past front differential hardware and frame crossmembers a two-wheel-drive quad does not have, and the stretched MAX wheelbase means a longer run with additional clips to reproduce.
Installation and Verification
Cut the new hose to the original length exactly. Extra length loops into the frame, chafes through, or drifts toward exhaust heat under the seat. Seat each end fully onto its barb dry, and keep grease, oil, and silicone completely away from the sealing surfaces — lubricant there is precisely how pressurized fuel escapes past a clamp. Dipping a stiff hose end in hot water for a few seconds handles a tight fit without introducing anything slippery.
Set clamps just behind the raised bead on each fitting and tighten them evenly rather than crushing one side. If the tank end uses a self-locking quick-connect, push until you feel the click and then pull firmly to verify the latch engaged; that connection is designed to hold without a clamp. Return the hose to all its factory clips so it stays clear of the front driveline and hot exhaust.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes a dry circuit. Wipe both joints with a clean rag and inspect closely for any darkening, then start the engine and check once more at idle before the panels return. Keep in mind for later that the fuel filter on this injected LTD sits inside the tank with the pump module rather than inline on the hose you replaced, so lingering starvation after a clean install points at that assembly.
