The One Detail That Shapes This Whole Job

Everything you do on a 2015 Outlander 800R XT-P fuel line traces back to a single fact: the machine is fuel-injected. The 800R Rotax V-twin is supplied by an electric pump module submerged in the tank, there is no petcock underneath to shut off flow, and the hose running to the throttle bodies holds pressure well after the engine dies and the key comes out. If your experience is with carbureted quads, that is the adjustment to make. There is no valve to close and no gravity feed to simply interrupt, so the removal sequence opens with bleeding the circuit down on purpose.

It also decides what you buy. The replacement has to be hose rated for fuel-injection pressure in the original inside diameter. Soft low-pressure line intended for gravity-fed carburetors will not hold up under a pump, and using it is the most common reason this repair gets repeated. On the access side, the XT-P is a 4x4 with selectable two-wheel drive and carries front bumper and winch hardware in addition to the differential and the frame structure supporting it. The procedure is unchanged, but the front of the machine is packed, and the hose route passes through more clips and clearance points than a two-wheel-drive quad would use.

Deterioration Explained

Fuel hose fails from age rather than use. The compounds that keep rubber flexible slowly leach out of the wall, heat cycling from the V-twin hurries their exit, and once the hose stiffens, ordinary vibration from rough terrain turns rigidity into surface cracking. Dry climates make this happen faster, because low ambient humidity draws moisture out of the rubber from the outside inward, so a machine living in arid country hardens years before an identical one somewhere humid.

Ethanol-blended pump gas works the interior. E10 attracts water into the fuel system and gradually breaks down the hose liner, and any period where the XT-P sat parked with fuel in it adds gumming and internal softening. Both processes run at once, which leaves a hose brittle on its outer surface while it sheds material on the inner surface. That is precisely how a line that looks acceptable ends up feeding debris toward the injectors, and why age deserves more weight than appearance.

Trouble Signs

  • Fuel pooled on the skid plate or dripping to the floor after the quad has been sitting
  • A gasoline odor around the tank that is sharpest in the minutes right after shutdown while pressure remains
  • Hairline cracking, a chalky texture, or a hardened glassy stretch you can feel by pinching the hose
  • Bogging as the throttle opens, a lean hesitation on a climb, or the engine acting nearly out of gas with a full tank
  • A ring of packed dirt at a fitting, the mark of fuel weeping and drying there over and over

Small leaks on a pressurized system frequently atomize and evaporate before they can drip, so the absence of a puddle proves nothing. Smell is the more sensitive instrument, and a fuel odor you cannot account for justifies getting the panels off.

Kit List and Workspace

  • Rubber or nitrile gloves, since gasoline defats skin on contact and carries additives worth keeping off you
  • A drain pan plus a fuel-rated container for the line contents
  • Injection-rated hose in the correct inside diameter
  • New clamps in the right style, and a quick-disconnect release tool if a locking coupler sits at the pump module
  • Line-clamping pliers, which stand in for the petcock this model does not have
  • Hand tools for the seat and plastics, a sharp blade, and a solid supply of clean rags

Give the environment the same attention as the parts. Gasoline vapor is heavier than air and gathers at floor level, which happens to be where your head goes while you reach beneath the tank, so ventilation matters only if it moves air low across the ground. Cracking a window above head height does nothing here. Work outside when weather permits, or with the shop door raised fully and a fan running near the floor. Take every ignition source out of the space, pilot lights and hot incandescent lamps included, and set a fire extinguisher within arm's reach for the duration.

Pulling the Line

Relieve pressure before anything else happens. Remove the fuel pump fuse, crank the engine briefly until it stalls or refuses to start, shut the key off, then disconnect the negative battery cable. Take off the seat and side panels so both the tank and the hose heading back toward the throttle bodies are fully accessible.

Get the drain pan into place and cover the first fitting you plan to open with a rag, because a depressurized hose still contains fuel. Slide worm-gear or spring clamps well back along the hose before disturbing the joint. Quick-connect couplers release when you press their locking tabs evenly and pull straight off; prying sideways cracks collars that have gone brittle. If varnish has bonded the hose to a barb, twist gently rather than pulling hard, and when that fails, slit the hose lengthwise with a blade and peel it away to protect the fitting. Photograph the routing and every retainer before the last clip releases, with particular attention to where the line clears front driveline and bumper hardware.

Refitting and Proving the Seal

Cut the replacement to the same length as the hose that came off. Extra length chafes on frame tubes or drifts toward hot exhaust, and there is no upside to slack. Push each end fully home on its barb, installed dry. Grease, oil, and silicone spray all hand pressurized fuel a route past the sealing surface, so keep them entirely away from the fittings. Warm water for a few seconds is the only softening a stubborn end should get.

Place new clamps just behind the raised bead at each fitting and tighten them evenly, snug rather than crushed into the rubber. Where a self-locking quick-connect is used at the tank, push until it clicks and pull firmly to verify the latch has caught. That connection needs no clamp. Return the hose to every original clip so it stays clear of the driveline and heat sources.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the line while the joints are still dry, which is the best chance you get to catch the first bead of fuel. Inspect both connections with a light and a bare fingertip, then start the engine and go over them again at idle before any plastics go back on. One closing platform note: the fuel filter on this injected 800R sits inside the tank as part of the pump assembly rather than inline where you could service it, so if fuel delivery still feels soft after a clean, leak-free installation, that module is the next place to look.
