Rubber, Heat, and Ethanol

The fuel hose on a 2015 Outlander 800R X MR is a consumable, even though nothing about it looks like one. Rubber fuel line is built with compounds that hold the wall soft and flexible, and those compounds slowly work their way out over the years. What follows is predictable: the hose stiffens, then goes brittle, and the combination of heat cycling from the Rotax V-twin and constant chassis vibration turns that brittleness into surface cracking.

Environment sets the pace. In dry, low-humidity country the surrounding air draws moisture straight out of the rubber, and hoses harden years earlier than they would somewhere wet. Ethanol-blended pump gas comes at the same hose from the inside, drawing water into the fuel system and gradually degrading the liner, with any period of sitting unused adding gumming and internal softening. An X MR faces a third factor its trail-riding relatives do not, since repeated submersion and packed mud abrade the hose exterior and corrode clamps from the outside. Three separate mechanisms working simultaneously is why the calendar tells you more than a visual once-over.

Catching the Problem Early

  • Fuel pooled on the skid plate or dripping to the floor after the machine has been parked
  • A gasoline smell around the tank, sharpest in the first several minutes after shutdown while pressure remains in the circuit
  • Hairline cracking, a chalky gray surface, or a section that feels rigid and glassy when pinched
  • Bogging as the throttle opens, a lean hesitation on a long pull, or the engine acting starved with a full tank
  • Grime built into a ring at a fitting, marking fuel that has seeped and dried there repeatedly

Injected machines hide small leaks well, because fuel escaping under pressure often atomizes and evaporates before a drop can form. The absence of a puddle settles nothing, so treat an unexplained fuel odor as a finding rather than a nuisance. On an X MR specifically, resist the urge to blame every fueling hiccup on a wet filter or damp electrics until you have looked at the hose.

What This Machine Uses to Deliver Fuel

The 2015 X MR is fuel-injected. The 800R Rotax V-twin draws from an electric pump module submerged in the tank, and there is no petcock anywhere underneath to shut flow off. The hose feeding the throttle bodies stays pressurized after the engine stops, which is why the removal sequence starts with bleeding the system down on purpose. It also means the replacement hose must be rated for injection pressure, in the original inside diameter, rather than the soft low-pressure line used on gravity-fed carbureted quads.

This is a 4x4 with selectable two-wheel drive, and the mud-ready build adds relocated intake and radiator plumbing to a front end that already houses a differential and its supporting frame structure. The steps are no different from any other Outlander 800R, but the hose route threads past more hardware and sits in more clips than it would on a two-wheel-drive machine.

Bench Setup and Ventilation

  • Nitrile or rubber gloves, because gasoline strips skin oils within seconds
  • A drain pan plus an approved fuel container for the line contents
  • Injection-rated replacement hose in the correct inside diameter
  • Fresh clamps in the right style, since the originals on a machine that swims are frequently too corroded to reuse
  • A quick-disconnect release tool if the tank end uses a locking coupler
  • Line-clamping pliers, which take over the petcock's role on this model
  • Sockets and drivers for the seat and plastics, a razor blade, and plenty of clean rags

Wash and dry the area around the tank before you start so grit does not find its way into an open fitting. Then be deliberate about air. Gasoline vapor is heavier than air and settles at floor level, exactly where your head goes while you reach beneath the tank, so ventilation only helps if it moves air low across the ground. An open window at head height is useless for this. Work outside when weather permits, or with the overhead door fully raised and a fan running at floor level. Pull every ignition source out of the space, pilot lights and hot incandescent lamps included, and keep an extinguisher within arm's reach.

Disconnecting the Old Hose

Relieve pressure first. Remove the fuel pump fuse, crank the engine for a second or two until it stalls or refuses to fire, shut the key off, and disconnect the negative battery cable. Take the seat and side panels off so both the tank and the hose running toward the throttle bodies are fully visible.

Slide the drain pan into place and drape a rag across the first fitting you plan to break, since a depressurized hose still contains fuel. Move clamps well back along the hose before disturbing the joint, and be ready to cut off a worm-gear clamp that has corroded solid. Quick-connect couplers release when you depress the locking tabs squarely and pull straight off; levering sideways cracks collars that age has made brittle. Where varnish has bonded the hose to a barb, twist gently instead of pulling hard, and if it still holds, slit the hose lengthwise with a blade and peel it away to protect the fitting. Photograph the routing and every retainer before the final clip comes free, with particular attention to where the line clears front driveline hardware.

Seating the New Line and Leak Testing

Cut the replacement to the same length as what came off. Extra hose chafes on a frame tube or drifts toward hot exhaust and offers nothing in return. Push each end fully onto its barb and install it dry. Grease, oil, and silicone spray all give pressurized fuel a route past the sealing surface, so keep every lubricant off the fittings. If a hose end resists, hold it in hot water for a few seconds and it will slide home.

Position new clamps just behind the raised bead on each fitting and tighten them evenly, snug rather than biting into the rubber. Where a self-locking quick-connect is fitted at the tank, push until it clicks and then tug firmly to confirm the latch engaged; that connection needs no clamp. Return the hose to every original clip, and on a machine built for deep water, verify that nothing is left hanging where debris could catch it.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle spins the pump and pressurizes the line while the joints are still dry, which is the clearest condition for spotting a weep. Go over both connections with a light and a bare fingertip, then start the engine and inspect once more at idle before any plastics go back on. A final platform note: the fuel filter on this injected 800R sits inside the tank as part of the pump assembly rather than inline where you can change it, so if delivery still feels soft after a clean install, that module is your next stop.
